중첩된 알루미늄 5052 합금판재의 전기저항가열 마찰교반점용접에 관한 연구 (Electric Resistance Heated Friction Stir Spot Welding of Overlapped Al5052 Alloy Sheets)

  • Electric resistance spot welding has been used to join overlapped steel sheets in automotive bodies. Recently to reduce weight in automotive vehicles, non-ferrous metals are being used or considered in car bodies for hoods, trunk lids, doors parts, etc. Various welding processes such as laser welding, self-piercing rivet, friction stir welding are being used. In the current study, a new electric resistance heated friction stir spot welding is suggested for the spot welding of non-ferrous metals. The welding method can be characterized by three uses of heat -- electric resistance heating, friction stir heating and conduction heating of steel electrodes -- for the fusion joining at the interfacial zone between the two sheets. The welding process has variables such as welding current, diameter of the steel electrodes, revolutions per minute (rpm) of the friction stir pin, and the insert depth of the stir pin. In order to obtain the optimal welding variables, which provide the best welding strength, many experiments were conducted. From the experiments, it was found that the welding strength could be reached to the required production value by using an electrode diameter of 10mm, a current of 7.6kA, a stirring speed of 400rpm, and an insert depth of 0.8mm for the electric resistance heated friction stir spot welding of 5052 aluminum 1.5mm sheets.

  • In this study, the microstructure and mechanical properties of spot friction stir welded A 5052 alloy were investigated. Especially, the effect of insertion depth of welding tool on microstructural changes and mechanical properties was investigated in order to obtain the optimum spot friction stir welding condition. The lap shear load of spot friction stir welded A 5052 alloy plates showed lower value at the shallowest insertion depth and increased with tool insertion depth. At 1.6mm, the maximum value of 3.35 kN was obtained, and then dropped to lower load when the insertion depth was deeper. Spot friction stir welded joints showed shear fracture mode at shallower insertion depths and fracture mode changed to plug fracture mode as the insertion depth was deeper.

  • In this study, the friction stir spot welding (FSSW) of Mg alloy sheets has been tried using an apparatus devised with a CNC milling machine to give the precise control of joining condition including tool speed. The probe tool used is made of hard metal and composed of cylindrical shoulder and pin parts. The variation of morphologies formed after the friction stir spot welding depending on the plunge speed of the tool were investigated at each rpm of tool. The history of the temperature distribution and the vertical load induced during the spot welding with friction time were measured by using an Infrared Thermal Imager (THERMA CAMTM SC2000) and a loadcell located below the specimen fixture, respectively. Tensile-shear tests were also performed to evaluate the fracture load of welded specimens. In order to characterize the friction stir spot welding of Mg alloy sheets, the variation of the fracture load was discussed on micrographic observations, temperature distribution during the FSSW according to the plunge speeds of tool.

  • Aluminum extrude is increasing to vehicle body manufacture of a recent railroad vehicle. Conventional welding of this aluminum extrude has been used MIG welding or resistance spot welding mainly. But the advanced manufactures like Japan's tried to apply the friction stir welding and friction spot joining at railroad vehicle body manufacture process. Therefore in this paper we tried to study to apply friction stir welding to AL 6005-T6 extrude which has been manufactured the railroad vehicle mainly. In this study we investigated first the mechanisms to affect the welding strength in friction stir welding. After we made the 3 tools of different shape, we observed how the welding strength changed while changing the welding time and the rotation speed, the plunging depth.

  • Friction stir spot welding (FSSW), developed based on principle of friction stir welding, has been paid attention as a new solid-state spot welding process. Since FSSW can produce high-quality weld in Al alloys more easily than resistance spot welding, this process has been already used for construction of Al components in the automotive industries. Despite the large industrial interests in FSSW, fundamental knowledge on welding phenomena of this process has not been fully understood. In this study, FSSW phenomena, such as the consolidation mechanism, the microstructural evolution and the material flow, were examined in Al alloy 6061. This study clarified that the elliptical zone found in the vicinity of the pin hole on the cross section was characterized by the initially lapped surface of two sheets. Moreover, the following material flow was proposed; capture of the upper material with the threads on the pin surface, spiral flow along the tool rotation, and then release at the tip of the pin.

  • Joining Al/Fe dissimilar metals is becoming a subject of special interest in the assembly of automotive parts as a trade-off between the weight lightening and the cost reduction. Although various studies have been introduced to join Al alloy with the steel sheet by fusion welding, weak joint strength and galvanic corrosion still remained as problems to be solved. As a solid state welding, friction stir welding has been preferred to fusion welding processes in the dissimilar metal joints. This study investigated friction stir spot welding (FSSW) of Al alloy to the thin steel sheet with a thickness of 0.65 mm. The conventional FSSW is a stationary spot welding process but new approach adopted an additional circumferential movement in company with high speed tool rotation. A full factorial experimental design was implemented, and the main and interaction effects of parameters were analysed on the failure load in the tensile shear test. The direction and radius of rotation were statistically significant parameters and these two parameters affected the joint width and the shape of the hook.

Friction Stir Spot Welding of AA5052 Aluminum Alloy and C11000 Copper Lap Joint

  • The article aims to apply a friction stir spot welding for producing the lap joint between AA5052 aluminum alloy and C11000 copper alloy. The dimension of the materials was 100 mm in length, 30 mm in width and 1.0 mm in thickness. The copper plate was set overlap the aluminum plate by 30 mm. The welding parameter was the rotating speed of 2500-4000 rpm, the pin inserting rate of 2-8 mm/min and the holding time of 6 sec. The mechanical properties test and the microstructure investigation were performed to evaluate the lap joint quality. The summarized results are as follows. The friction stir spot welding could produce effectively the lap joint between AA5052 and C11000 copper. Increase of the rotating speed and holding time directly affected to decrease the tensile shear strength of the lap joint. The optimized welding parameters in this study that indicated the tensile shear strength of 864 N was the rotating speed of 3500 rpm, the pin inserting rate of 6 mm/min and the holding time of 4sec. The experimental results also showed that the hardness of the weld metal was lower than that of the base materials.

Optimization of Friction Stir Spot Welding Parameters of Lap Joint between AA1100 Aluminum Alloy and SGACD Zinc-coated Steel

  • This article aims to apply a friction stir spot welding for producing a lap joint of AA1100 aluminum alloy and SGACD zinc coated steel. The experiment was designed by MINITAB and then investigated the relation among the friction spot joint parameters. The experimental results are as follows. The friction spot joining could successively produce the lap joint of AA1100 aluminum alloy and SGACD zinc coated steel. Interaction between the rotate speed, the hold time and the tool insert speed affected to vary the tensile shear strength of the lap joint. The prediction of the optimized welding parameters that indicated the tensile shear strength of 1966 N was the rotated speed of 4000 rpm, the pin hold time of 6 sec, the pin insert rate of 6 mm/min with the S/N ratio of 66.56 that was higher than that of the total mean S/N ratio. The practical experiment of the predicted welding parameters indicated the tensile shear strength of 2165 N and had the S/N ratio of 66.70 that was higher than the predicted tensile shear strength.

Optimizing the Friction Stir Spot Welding Parameters to Attain Maximum Strength in Al/Mg Dissimilar Joints

  • This paper discusses the optimization of friction stir spot welding (FSSW) process parameters for joining Aluminum alloy (AA6061-T6) with Magnesium alloy (AZ31B) sheets. Prior to optimization an empirical relationship was developed to predict the Tensile Shear Fracture Load (TSFL) incorporating the four most important FSSW parameters, i.e., tool rotational speed, plunge rate, dwell time and tool diameter ratio, using response surface methodology (RSM). The experiments were conducted based on four factor, five levels central composite rotatable design (CCD) matrix. The maximum TSFL obtained was 3.61kN, with the tool rotation of 1000 rpm, plunge rate of 16 mm/min, dwell time of 5 sec and tool diameter ratio of 2.5.

  • Joint strength of spot friction welded 5J32 Al alloy were investigated according to the tool shape and the tool penetration depth. General spot friction stir welding tool consists of a shoulder having bigger diameter and a threaded pin projected from the shoulder, which resulted in the generation of large up-lifting of upper plate around the weld nugget because of the deeper penetration and the severe stirring effect of threaded pin. Two kinds of welding tools without the threaded pin were used to avoid the distortion and improve the joint strength. One was a simple cylindrical shape and the other was cylindrical shape with small projection. Therefore, the process was named as spot friction welding comparing to spot friction stir welding because spot friction welding don't use a stirring effect. Using the cylindrical shape tool with small projection, the up-lifting of upper plate were avoided and joint strength were superior to that of the joint using simple cylindrical shape tool. At the 0.5mm of too penetration depth using cylindrical tool with small projection, nugget pull fracture mode can be observed and shear fracture mode were dominant at the rest conditions.
