Thin Steel Sheet Roll Forming and Load Analysis (박판 강대의 롤성형 및 부하 분석)

  • In this paper, the stress and strain behavior in near homogeneous isotropic matrix of metal like steel was studied during roll forming of thin steel sheet for cylindrical pipe. Analytical result reveals a body which is on the area of square thickness along and perpendicular to the width of thin steel sheet is in the state of plane strain during roll forming. As a result, construction of analytical method for calculating deformation load and stably deformed length along the width of strained steel sheet was established. Also, loads applied during roll forming were analyzed using two typical thin steel sheets. 12.3mm thick steel sheet with 42.5kg/㎟ yield strength of pipe and 5.3mm thick steel sheet with 32.5kg/㎟ yield strength of pipe. Through this analysis, applicability of the analytical method for deformation load during roll forming of cylindrical thin steel pipe was evaluated with a study of necessary production technology for roll forming and design technology for roll forming machine.

Multi-point sheet forming using elastomer (탄소중합체를 이용한 다점 박판 성형)

  • Recently, instead of a matched die forming method requiring a high cost and long deliverly ten a multi-point dieless forming method using a pair of matrix type punch array as flexible dies has been developed. As this multi-point dieless forming method has some disadvantage of difficulty in precise punch control and high-cost of equipment, a new concept of multi-point dieless forming method combined with elastomer forming was suggested in this study. For optimal selection of elastomers, compression tests of rubbers, polyethylene and foams were carried out together with FEM analysis of the deformation behavior during sheet forming process using a rigid punch and elastomers. Compressive strain was concentrated on the upper central area of the elastomer under the punch, and the rubber exhibited higher concentration of the compressive strain than foams. Two-dimensional curved surface was formed successfully by the multi-point elasto-dieless forming method using an optimal combination of a rubber and foam.

  • In the ideal forming theory(1), which has been deviously developed as a direct method for optimizing forming process, material elements are required to deform following the minimum plastic work path (or the proportional true strain path). Besides the general theory(2,3), specific ideal forming theories have been developed for membrane sheet forming(4) as well as two-dimensional steady bulk forming(5-7). In this work, the ideal forming theory was successfully applied for non-steady bulk forming under the plane strain condition. Here, the shape change complying with the minimum plastic work path, was effectively described by developing a numerical code based on the characteristic method. Numerical results obtained for a specific industrial part also include the optimum pre-forming shape and its evolving shape change to the final shape as well as the boundary traction history.

  • This paper suggests the new techmology to control metal flow in order to reduce the number of preforming and machining for the cold forged product with complex geometry. This technology can be summarized the complex forming, which consists of bulk forming and sheet forming, and multi-action forging, which be preformed double action dies. To analyze the process, finite element simulation has been performed. The proposed technology is applied to hub which is part of air conditioner clutch. According to the result of this study, the relative velocity of mandrel and punch is primary process variable.

  • ;Recently the sheet forming simulation technology revealed great progress in the sense of practical application in the automotive, electric/electronics and aviation/space industries. The goal of sheet forming simulation is to embedded in the design engineering system which is consisted by the analysis and synthesis modules. This design simulation system predicts the slackness of sheet and estimate the formability, and search the optimum material/forming/structure conditions. This OVER-ALL OPTIMUM DESIGN can be classified as follow; 1. ANALYZING PROCEDURE: Numerical simulation based on nonlinear theories -geometry, material and friction nonlinearities- 2. OPTIMIZATION PROCEDURE: Optimum design based on mathematical programing and AI technologies, those are implemented in CAD/CAM/CAE System - Concurrent Engineering System-. In this paper, four subjects will be discussed; (1) State of arts of computer simulation technologies in Japan. (2)History of sheet forming simulation. (3) Benchmark problems. (4) Future technology in the sheet forming simulation.ation.

  • In the roll forming process, a sheet or strip of metal is continuously and progressively formed into a desired cross-sectional profile by feeding it through a series of forming roll. Accordingly, it is important to maintain the material properties of the initial sheet and deform uniformly during the roll forming. The roll forming process was estimated in consideration of some factors such as material properties, strip thickness, roll diameter, roll velocity, and the deformation of the material that influence the forming length. The hydroforming technology has been recognized as a new technique in manufacturing industry, especially in automotive industry. The formed pipe in used in hydroforming process is manufactured by the roll forming. The formability during hydroforming is very sensitive to the state of pipes which are made by roll forming. Particularly the amount of hardening during roll forming affects the formability. Therefore, it is necessary to design the optimum roll flower to reduce the local hardening. In this paper, optimum roll flower which has uniform strain distribution through sheet width was obtained by comparing strain distribution in various roll flower. Finite element analysis(FEA) is performed to estimate the strain distribution related to hardening by roll forming. A numerical analysis is carried out by SHAPE-RF.

  • Recently, as the industrial demand for small quantity batch production of sheet metal components, the application of dieless forming technology to production of these component rise with the advantages of the reduction in manufacturing cost and time. In dieless forming processes, the determination of moving path of tool plays an important role in producing successfully formed parts. In order to obtain the optimized moving path of tool avoiding forming failure, it is necessary to examine the forming limit of sheet material. Therefore, in this study, as the new criterion to evaluate the formability of sheet material in dieless forming processes FDD(feeding depth diagram) with respect to feeding depth and punch diameter is proposed. Thus, the FDD for the sheet materials of STS304 and Ti-grade2 were obtained from a series of FDT(feeding depth test). In addition the possibility of the application of FLD in judging forming severity in dieless forming processes was investigated by comparing the results of FE analyses based on FLD and experimental FDT.

  • Although the transfer forming process has various advantages, it is also inefficient for the use of multiple press machines, especially for small part sizes. In this study, a new forming process was proposed to use multiple tandem dies in a single press machine. A rotary transfer forming device was developed to combine the advantages of the progressive and transfer forming process. In this study, a detailed forming process using this device was analyzed, and the device was designed to perform four series of tandem forming processes in a single press. In order to analyze the feasibility of this forming process, simple forming dies were made. As a result, the position accuracy was 4 arcsec, and the forming speed reached up to 20 strokes per minute. It is thought that this rotary transfer forming device can help to save initial setup costs through the more efficient use of space in a press machine.

  • Flexible die is more efficacious than fixed die which is generally used in stretch forming process in view of production cost. Accordingly, in order to verily the validity of the flexible forming process, curved thin skin structure forming analyses using the fixed and flexible die were performed. As results, merit and demerit with regard to the fixed and flexible die were confirmed. The result of the stretch forming process analysis using the flexible die was better than that using the fixed die in view of the elastic recovery. However wrinkles were occurred on the sheet material due to die cavities between the punches in the flexible forming process, thus the solutions against these problems were presented.

  • In this paper, the low frequency vibration forming system is developed for micro-patterns formation on the metal substrate. many researchers have studied about micro-forming technologies such as micro deep drawing, press forming, forging, extrusion etc. for the formation of precise micro-patterns on the surface of metal substrates, multi-step forming process must be used to improve qualifies of the deformed patterns. Since the low frequency vibration forming system could easily deform the surface of metal substrates, several steps of multi-step forming process should be removed by using the low frequency vibration forming system. In order to find optimal process conditions, we have carried out low frequency vibration forming process with varying the vibration frequency from 110Hz to 500Hz.
