The mechanical and thermal load, and thermal softening occuring by the rush temperature of die, in warm and hot forging, cause wear, heat cracking and plastic deformation, etc. This paper describes the effects of solid lubricants and surface treatments for warm forging die. Because cooling effect and low friction are essential to the long life of dies, optimal surface treatments and lubricants are very important to hot and warm forging process. The main factors affecting die hardness and heat transfer, are surface treatments and lubricants, which are related to heat transfer coefficient, etc. To verify the effects, experiments are performed for heat transfer coefficient in various conditions - different initial billet temperatures and different loads. Carbonitriding and ionitriding are used as surface treatments, and oil-base and water-base graphite lubricants are used. The effects of lubricant and surface treatment for warm and hot forging die life are explained by their thermal characteristics, and the new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.
This paper is concerned with the comparison of forging characteristics between forward and backward processes, through the three-dimensional finite element simulation, for the aluminum powder forging of engine pistons. Starting from the theoretical formulation of velocity and temperature fields in the sintered preform during the process, we examine the comparative distributions of relative density, effective stress and temperature as well as the variations of total forging load and total volume reduction. Through the comparative results, we find out that the forward method provides better forging characteristics than the backward method.
A simulation method basee on upper bound method is developed in order to characterize forging characters in forging of spur gears. In this paer, utlizing a kinematically admissible velocity field and applying it to study the effect of inner diameter of holow billet. To predict the variation of inner diameter of hollow billet, neutal surface has been introduced into forging of hollow gears from hollow billes with flat punch. The neutral surface of each step is assumed as a circle and determined in order to have minimum forging energy by golden section method. According to the analysis, the magnitude of inner diameter of initial billet is vary important to reduce the relative pressure and forging load. And the variation of inner diameter of billet during spur gear forging is successfully predicted.
Since the required strength of forged part is achieved by work hardening with the accumulation of plastic strain during the cold working, severe load can be exerted on die system. So, dies are liable to the early fracture for the non-heat treated steel forging in comparison with the conventional mild steels. Therefore, it is necessary to lower the flow stress of steels as much as possible during forging steps. Bauschinger effect can be utilized to lower flow stress during forging steps by giving the tensile prestrain on the forging billet during wire drawing step. In the present study, the prestrain effect on Bauschinger phenomenon is studied to avoid difficulties with application of non-heat treated cold forging steels in practice.
A simple kinematically admissible velocity field for closed-die forging of clutch teeth is analysed which takes account of the profiled teeth chosen kinematically by approximating these as straight taper teeth. The upper bound load and the deformed configurations are predicted by the velocity field at varying punch movements considering differing frictional factors. Experiments were carried out using a model material of plasticine at room temperature where talcum powder was used as a lubricant. The theoretical predictions of the forging load and the relative pressures are found to be in reasonably good agreement with the experimental results.
The characteristics and good corrosion resistance at room and elevated temperatures led to increasing application of Ti-alloys such as aircraft, jet engine, turbine wheels. In forging of Ti-alloy at high temperature, die chilling and die speed should be carefully controlled because the flow stress of Ti-alloy is sensitive to temperature, strain and strain-rate. In this study, the forging of turbine disk was numerically simulated by the finite element method for hot-die forging process and isothermal forging process, respectively. The effects of the temperature changes, the die speed and the friction factor were examined. Also, local variation of process parameters, such as temperature, strain and strain-rate were traced during the simulation. It was shown that the isothermal forging with low friction condition produced defect-free disk under low forging load. Consequently, the simulational information will help industrial workers develope the forging of Ti-alloys including 'preform design' and 'processing condition design'. It is also expected that the simulation method can be used in CAE of near net-shape forging.
The paper describes an automatic frequency control current-fed inverter for forging applications. The IGBT in series with diodes as its switching devices in the inverter circuit which is of full-bridge type. The operating frequency is automatically tracked to maintain a small constant leading phase angle when load parameters change. The load voltage is controlled to protect the switches. The output power can be adjusted by varying the input current from phase controlled rectifiers which is a part of current source. The system has been operated at 15-17 kHz. The output power transferred to the load is 1,595 watts. It can heat the steel work pieces with 15 mm diameter and 120 mm long from room temperature to approximately 1100 $^{\circ}C$ within 20 seconds with 0.97 leading power factor on the input side.
Micro-alloyed steels(MA steels) for cold forging was developed to replace the usual quenched and tempered steel. MA steels have several advantages over the conventional quenched and tempered carbon steels. First of all, energy consumption could be lowered due to the elimination of spherodizing annealing and quenching/tempering heat treatment. Also, bending during quenching could be avoided when MA steels are applied for manufacturing of long fastener parts. However, larger amount of load is exerted on the dies compared than in the case of conventional mild steels, which might lead to the earlier fracture of dies, when MA forging steels are applied in forging practice. Therefore, die lift could be a critical factor to determine whether HA forging steels could be widely applied in cold forging practice. In the present study, authors have investigated the forging characteristics of non-heat treated micro-alloyed steel by using a series of experimental and numerical analyses. Firstly, microstructural features and its effect on the deformation behavior have been studied. Numerical analysis has been done on the forging of guide rod pin to investigate for the optimization of forging process and die stress prediction.
In keeping with the needs of the times for energy and labor saving and simplifying production processes, interests has been growing in warm forging. Moreover, it is interested in increasing the material usage and production amounts. To improve the productivity and material usage, it is studied the process design of warm forging for socket. Until now, socket is manufactured by hot forging in hammer. The percentage of material usage is under $60\%$ in hammer forging. On the other han4 the percentage can be increased over $90\%$ in warm forging. To change the process from hot forging to warm forging, process designs must be performed. In this time, by using the FEM package, DEFORM-3D, we could get the shape of 1st process and minimum sealing pressure. They are very essential design data to decrease the trial and error. Practically, the overlap defect could be detected and eliminated with design modification of rib height and fillet radius. Moreover, forging load and minimum sealing pressure was defined by the 3D FEM analysis.
