The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FE code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

A welding neck flange is widely used for an interconnection between pipes. It is produced by a hot forging process, and required high yield strength under the high pressure condition, like a deep-sea. Generally, to increase yield strength, a increasing of carbon content is used, however a carbon content of welding neck flange is limited to 0.47. So, in this study, a strengthening by grain refinement without changing carbon content is used to increase yield strength. Taguchi method and FEM are used for the optimization of forging process and the experiment for the yield strength of the prototype with the optimal forging process is performed for validity.
Recently, there is a need to produce a large forged part for the flight, shipping, some energies, and military industries, etc. Therefore, an open die forging technique of cast ingots is required to obtain higher quality of large size forged parts. Cogging process is one of the primary stages in many open die forging processes. In the cogging process prior to some open die forging processes, internal cavities have to be eliminated for defect-free. The present work is concerned with the elimination of the internal cavities in large ingots so as to obtain sound products. In this study, hot compression tests were carried out to obtain the flow stress of cast microstructure at different temperature and strain rates. The FEM analysis is performed to investigate the overlap defect of cast ingots during cogging stage. The measured flow stress data were used to simulate the cogging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}-3D$. The calculated results of cavity closure behavior are compared with the measured results before and after cogging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.

This study analyzed the influence of folding time on the forge welded bar and hammer scale produced using the traditional refining and forge welding reproduction experiment. In the case of the forge welded bar, increasing the forging time decreased the percentage of impurities and porosity from 26.09% to 1.8%. Additionally, the hardness increased by an average of 36.88 HV. In other words, the microstructure gradually became more precise. For the hammer scale, the amount of T Fe increased with forging time. X-ray diffraction analysis revealed the presence of quartz, fayalite, $w{\ddot{u}stite$, and magnetite. The amount of quartz decreased as the forging time increased. In addition, as the forging time increased, the granular $w{\ddot{u}stite$ changed into a cohesive, long, white band. The results provide information on the characteristics of the forge welded bar and hammer scale produced in the refining and forging process. This information can be used as technical data for ancient steel making processes as well as for future technological systems.

A large variety of pipe flanges are required in the marine and construction industry. Pipe flanges are usually welded or screwed to the pipe end and are connected with bolts. This approach is very simple and has been widely used for a long time; however, it results in high development costs and low productivity, and the products made through this approach usually have safety problems in the welding area. In this research, a new approach for forming pipe flanges based on cold forging and the floating die concept is presented. This innovative approach increases the effectiveness of the material usage and saves time and costs compared with the conventional welding method. To ensure the dimensional accuracy of the final product, finite element analysis (FEA) was carried out to simulate the process of cold forging, and orthogonal experiment methods were used to investigate the influence of four manufacturing factors (stroke of distance, pin die angle, forming of pipe diameter, and speed of the die) and predict the best combination of them. The manufacturing factors were obtained through numerical and experimental studies, which show that the approach is very useful and effective for the forming of pipe flanges and could be widely used in the future.

This paper deals with the aspects of die design for the multistage fine tooth hub gear in the cold forging process. In order to manufacture the cold forged product for the precision hub gear used as the ARD 370 system of bicycle, it examines the influences of different designs on the metal flow through experiments and FE-simulation. To find the combination of design parameters which minimize the damage value, the low gear length, upper gear length and inner diameter as design parameters are considered. An orthogonal fraction factorial experiment is employed to study the influence of each parameter on the objective function or characteristics. The optimal punch shape of fine tooth hub gear is designed using the results of FE-simulation and the artificial neural network. To verify the optimal punch shape, the experiments of the cold forging of the hub gear are executed.

Zinc phosphate coating is required in nearly all steel cold forging operations. However, the chemical byproducts of this lubricant system are difficult to dispose of and have a negative environmental impact. In order to replace zinc phosphate based lubricants partially or completely, candidate lubricant has been developed in this study. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. The technology of Semi-Solid Forging (SSF) has been actively developed to fabricate near-net-shape products using light and hardly formable materials. Generally, the SSF process is composed of slug heating, forming, compression -holding and ejecting step. After forming step in SSF, the slug is compressed during a certain holding time in order to be completely filled in the die cavity and be accelerated in solidification rate. The compression holding time that can affect microstructural characteristics and shape of products is important to make decision, where it is necessary to find overall heat transfer coefficient properly which has large effect on heat transfer between slug and die. This paper presents the procedure to predict compression holding time of obtaining the final shaped part with information of temperature and solid fraction for a cylindrical slug at compression holding step in closed-die compression process using heat transfer analysis considering latent heat by means of finite element method. The influence of the predicted compression holding time on microstructural characteristics of products is finally investigated by experiment.
