Development of Variable Lamination Manufacturing(VLM) Process and Apparatus by Using Expandable Polystyrene Foam (발포 폴리스티렌 폼을 이용한 가변 적층 쾌속 조형 공정 밀 장치 개발)

  • Rapid Prototyping(RP) techniques have their unique characteristics according to the working principles: stair-stepped surface of a part due to layer-by-layer stacking, low build speed caused by point-by-point or line-by-line solidification to build one layer, and additional posts processing to improve surface roughness, so high cost is required to introduce and to maintain the RP apparatus. The objective of this study is to develop a new RP process, Variable Lamination Manufacturing by using expandable polystyrene foam sheet as part material(VLM-S), and to design an apparatus for implementation of the process. So, the process parameters and design criterions of the apparatus were defined and the techniques were proposed to satisfy the design criterion. Based on the results, a knob-shape, pyramid shape. and a solid block were fabricated on the apparatus in which unit shape part(USP) was generated for building each layer.

Mechanical Properties and Mold Filling Capability of Al-Si-Mg Casting Alloy Fabricated by Lost Foam Casting Process (소실모형주조공정으로 제조한 Al-Si-Mg계 주조합금의 기계적 성질 및 주형 충전성)

  • The lost foam casting process was used to fabricate Al-Si-Mg cast specimens, and the effects of the chemical composition and process variables on the tensile properties and the mold filling ability were investigated. Some porosity formation was observed in thick sections of the casting and better tensile properties were obtained for thin sections, presumably because of their lower porosity and the higher cooling rate. Tensile properties were not clearly enhanced by grain refining treatment with Ti; however, the elongation was significantly improved by Sr modification of the Al-Si-Mg alloy. The mold filling distance was generally proportional to the pouring temperature of the melt, and the distance was also increased by the addition of Ti.

  • A new concept of an inorganic foaming process at low temperature was demonstrated for the production of inorganic thermal insulating materials with the properties of flexible light-weight, the advantages of organic-based thermal insulation material. The foaming process was proceeded by establishing a skeleton of the foam body by using inorganic fibrous sepiolite and aluminum silicate. A cavity was formed by the expansion of fibrous skeleton body, by the gas which was generated from foaming agent at low temperature. Then the multi-vesicular expanded perlite with low thermal conductivity was filled into the cavity in a skeleton of the foam body. Finally through these overall process, a new inorganic foamed body could be obtained at low temperature without the hot melting of inorganic materials. In order to achieve this object, various preparations such as fibrous sepiolite fibrillation process, heat treatment process of the fibrous slurry were needed, and the optimal compositional condition of slurry was required. The foam body produced showed the properties of flexible light-weight thermal insulation materials such as bulk density, yield strength, flexural strength, and high heat resistance.

Effect of graphene oxide on mechanical characteristics of polyurethane foam (산화그래핀이 폴리우레탄 폼 기계적 강도에 미치는 영향)

  • In the present study, graphene oxide based polyurethane foams were manufactured as a part of the development process of mechanically strengthened polyurethane foam insulation material. This material is used in a liquefied natural gas carrier cargo containment system. The temperature of the containment system is $-163^{\circ}C$. First, graphene oxide was synthesized using the Hummers' method, and it was supplemented into polyol-isocyanate reagent by considering a different amount of graphene oxide weight percent. Then, a bulk form of graphene-oxide-polyurethane foam was manufactured. In order to investigate the cell stability of the graphene-oxide-polyurethane foam, its microstructural morphology was observed, and the effect of graphene oxide on microstructure of the polyurethane foam was investigated. In addition, the compressive strength of graphene-oxide-polyurethane foam was measured at ambient and cryogenic temperatures. The cryogenic tests were conducted in a cryogenic chamber equipped with universal testing machine to investigate mechanical and failure characteristics of the graphene-oxide-polyurethane foam. The results revealed that the additions of graphene oxide enhanced the mechanical characteristics of polyurethane foam. However, cell stability and mechanical strength of graphene-oxide-polyurethane foam decreased as the weight percent of graphene oxide was increased.

Mold Filling and Mechanical Properties of Thin Sectioned Al-Si Alloy Fabricated by Lost Foam Casting Process (소실모형주조법으로 제조한 박판형 Al-Si합금에서의 주형 충전 및 기계적 성질)

  • The lost foam casting method was used to fabricate Al-Si alloy thin sheet specimens; the effects of chemical composition and process variables on the mold filling and mechanical properties were investigated. The mold filling capability was observed to be proportional to the pouring temperature, and both the vibration imposed during the casting and the application of a pattern coating had rather negative effects. The mold filling capability also decreased with the addition of Mg or TiB. When the Mg content increased, the tensile strength of the cast alloy was enhanced, but the elongation decreased. However, after T6 heat treatment, both the strength and the elongation were improved. TiB addition for grain refining or pattern coating did not significantly affect the tensile properties.

  • There are several ways to mold the complex material, and it is divided to vacuum pack mold, compression mold, and hand lay up for a high molecular substance as a basic material. Moreover, it can be divided to general manufacturing (Single form) and mold manufacturing(Mold form) under normal temperature for Firefly. Firefly was manufactured with hand lay up and general manufacturing that using the foam core, glass fabric, and template without mold. However, mold manufacturing that is producing the surface by semi-sandwich using thin foam core and glass fabric then reinforce the inside with spar and rib is on developing. Mold manufacturing can make easy to production, standardize the quality, and possible to mass producing. In this paper, we present the mold producing process for canard aircraft "Firefly", and the problems and solutions during producing Firefly. Moreover, it complements the defect that the problems caused by master manufacturing error when produce several masters of a large part, and make the manufacturing process to be shortened by the replacement from the supplementary plate to the foam that is installed when producing lay up mold.

  • Poly(g-glutamic acid) (g-PGA) is a very promising biodegradable polymer that is produced by microorganism of Bacillus subtilis. Because g-PGA is water-soluble, anionic, biodegradable, and even edible, its potential applications have been studied from an industrial standpoint. In this study, we fabricated porous g-PGA foams by means of a freeze-solvent extraction method for tissue-engineering applications. Porous g-PGA foams were chemically cross-linked using a hexamethylene diisocyanate solution. An aqueous basic solution was used to neutralize g-PGA foam for cell culturing. During an in vitro cell culture study, it was observed that primary rabbit ear chondrocytes were well at tached and spread over the surface oft hree-dimensional cross-linkedg-PGA foam. From these results, it is concluded that cross-linkedg-PGA foam is aprom is in gmaterial for tissue-engineering applications, especially those pertaining to the regeneration of human cartilage.

A Study on Pore Structure and Mechanical Properties of Porous Titanium Fabricated by Three-dimensional Layer Manufacturing Process (3차원적층조형법으로 제조된 타이타늄 금속 다공체의 기공구조 및 기계적 특성에 관한 연구)

  • This study was performed to fabricate porous titanium foam by three-dimensional layer manufacturing process, and to evaluate the porosities, compressive stress, Young's modulus and fracture pattern. Porous titanium foam was made of CP(Commercial Pure) titanium powder (${\leq}5{\mu}m$). Total porosities of titanium foam were in the range of 55-68%. Pore size distribution was $200-440{\mu}m$ for coarse pores, $50-100{\mu}m$ for intermediate pores and $5-10{\mu}m$ for fine pores. Compression elastic modulus and compression stress were decreased with increasing porosity. Young's modulus ranged from 1.04-5.62 GPa and maximum stress ranged from 20-241 MPa. Regarding the mechanical properties, 3D(Three Demensional) porous titanium fabricated layer manufacturing is a promising material for human bone replacement.
