  • Abrasive jet machining (AJM) has a large number of parameters such as powder flow rate, air pressure, diameter of abrasive, stand off distance, material hardness and fracture toughness, etc. It is not easy matter to control those parameter. To achieve high accurate machining, in this study, Taguchi method was used to select process parameters. The objective of the optimization was to get higher material removal rate (MRR). From the experiments and analysis, some process parameters were found to make efficient machining.

  • In this work, the surface integrity smoothened with a ball end mill was investigated. Because surface integrity mainly affects the manual finishing process, $RV_{AM}$(Remaining Volume After Machining) was introduced, and it gives the relation between machining process and finishing process. Runout and phase shift which adversely affect surface integrity were considered in the generation of surface topography. Cutting points in ball end milling were identified with positional vectors and a set of vectors which have the minimum height in unit area was selected for the generation of surface and $RV_{AM}$. $RV_{AM}$ variation according to runout and phase shift was calculated and experimentally verified in proposed HSM conditions for mold machining. From the simulations and the experiments, a desirable High Speed Machining condition was suggested.

  • Automatic finishing process requires the development of high efficient and precision abrasive machining method for dies and molds. This study describes the evaluation of the finishing characteristics, such as surfrace roughness, topography and material removal depth of the electrolytic mixed abrasive machining methods. Experimental setup is composed of 3 axis machining center, a newly developed finishing attachment with constant pressure, electrode and electrolytic bath. Finally, we achieved a successful result that surface roughness is $0.01\mu$m Ra and material removal depth is $120\mu$m using electrolytic(0.8A. 30V) mixed abrasive (#400 CBN, #320 SiC) machining method.

Design of component layout and tool path for machining multiple components

  • In machining muliple components fixed on the same pallet of a NC machine, it is very important to minimize the total time required to finish the machining by carefully determining the component layout on the pallet, and the tool path of NC machine, and the sequence of tools to be used. In this paper, a linear integer programming model is presented to obtain an efficient layout; and a two-phased heuristic algorithm is proposed to minimize the total time for machining multiple components. Numerical examples are given for the case of identical components and nonidentical components, respectively. The result of either case shows significant reduction of 7.2~15.0% in the total time required to finish the machining.

This study describes the evaluation of the finishing characteristics, such as sufrace roughness, topography and material removal depth, of the electrolytic chemical mixed abrasive machining method. Experimental setup is composed of 3 axis machining center, a newly developed finishing attachment with constant pressure, electrode and electrolytic bath. Finally, we achieved a successful result that surface roughness is 0.01 .mu. m Ra and material removal depth is 145 .mu. m after 100 times repeat-finishing using electrolytic (0.8A,30V) mixed abrasive (#400 CBN, #320 Sic) machining method.

  • Tool interference is one of the most critical problems in machining die cavities and punches. When machining concave or convex regions of cavities with large radius tool in rough cutting, the tool easily overcuts or undercuts the portions of the surface, which result in machining inaccuracy. So the generation of interference-free tool path must be required for more efficient rough cutting. In this paper, we present a method for modeling die cavities which consist of simple surface or analytic compoyund surfaces and present an algorithm for checking and removing the tool interference occurred in machining the die cavities. Using these algorithms, we can represent a die cavity, and check the interfer- ence regions, and then remove these interferences. Especially we focus on the side interference in the sides of analytic elements and base surface boundary.

  • This paper presents an efficient real-time tool-path planning method for interpolation of NURBS surfaces in CNC machining. The proposed tool-path planning method is based on an improved iso-scallop strategy and can provide better precision than the existing methods. The proposed method is designed such that tool-path planning is easily managed in realtime. It proposed a new algorithm, for regulation of a scallop height, which can efficiently generate tool-paths and can save machining time compared with the existing method. Through computer simulations, the performance of the proposed method is analyzed and compared with the existing method in terms of feedrate. total machining time and a degree of constraint on the scallop height.

  • There are many types of holes to be machined on dies manufactured in the car industry. In this paper we introduce a CAM software developed for hole machining of press dies. The CAM software automatically generates NC files for machining holes from CAD data modeled in the CATIA system. A procedure generating NC files consists of three steps. First, the geometric information such as types of holes, hole positions, hole diameters, and hole depths is extracted from CATIA models. And then tools to be used and operation orders are standardized to establish a data base. Finally, NC files are generated by considering the machining conditions such as feedrate and rpm. It is efficient that holes with the same type and the same size should be grouped and machined by a tool to reduce the tool change time. The optimal tool path for machining the holes in a group can be determined by applying an algorithm solving the traveling salesman problem.

  • The rotary feed axes of a 5-axis machine tool can increase the freedom of the tool posture, while reducing feed speed and rigidity. In addition, as a ball-end mill is inevitably used during machining by rotational feed, the step-over length is reduced compared to the flat-end mill, thereby reducing the material removal rate. Therefore, this study attempts to improve the material removal rate, feed speed, and machining stability using the corner radius flat-end mill and a fixed controlled machining method for the rotary feed axes during roughing. In addition, the tapered ball-end mill and simultaneously controlled machining method for the rotary feed axes were used for finishing to improve the propeller's 5-axis machining efficiency by enhancing the surface quality. In order to create the tool path effectively and easily, we propose a specific approach for using the propeller's geometric properties and evaluate the effectiveness of the proposed method by comparing it with the method of the dedicated module.

Development of 3-Component tool Dynamometer for Evaluation of Machinability in High Speed Machining (고속가공에서 가공성 평가를 위한 3축 공구동력계 개발)

  • Recently high speed machining is being studied actively to reduce machining time and to improve machining precision. To perform efficient high speed machining, evaluation of high speed machinability must be studied preferentially and it can be identified by investigation of cutting force. To measure cutting forces in high speed machining, dynamometer which has high natural frequency was newly designed using 3-axes piezo force sensor. For newly designed dynamometer, calibration is conducted with sensitivity of force sensor modulated and proper preload and interference force are investigated experimently. Also, cutting force signals of newly designed dynamometer are compared with those of conventional one in high speed cutting experiment and its superiority is confirmed. Then using newly designed dynamometer, high speed machinability is evaluated about cutting force and tool wear in various cutting conditions.
