  • The finishing process for die is an important process because it has influence on final quality of products. And it is difficult to automatize finishing process so that the process has depended on expert's skill until now. However, recently a study on development of die automatic finishing machine has been progressed, and actually this machine is applied to fabrication of die. But die automatic finishing machine has the problems such as low supply rate and high machine price. In this paper 3-axis machine was applied to the die finishing. And to improve form accuracy of die finishing path was regenerated. The finishing path considered tilting of finishing tool. and variation of machining force with contacting point between finishing and workpiece.

  • The finishing process for die is an important process because it has influence on final quality of products. Recently s study on development of 5-axis die automated finishing machine has been progressed. But die must be moved from the cutting machine to the die automated finishing machine. So manufacturing cost and time increase and machining error occurs by transfer. So, in this study, a 3-axis machining center was applied to die finishing. Because cutting tool can be changed to finishing tool by ATC, both of cutting and finishing process are possible on the machine. However, this application results in the decrease of finishing for the improvement of form accuracy. So this study focused on the generation of finishing tool path suitable to 3-axis die finishing for the improvement of form accuracy. The form accuracy evaluation is performed by the measurement of removal depth using a stylus profilometer. From the result, it is confirmed that form accuracy was improved less than 2$\mu$m of removal depth error.

  • This paper describes a new surface finishing process which uses magnetic abrasive polishing. This is applied to automatic finishing of die & mold surface. Nowadays, most of die & mold meanufaturing procedures have been automated by the introduction of NC machine tool and CAD/CAM system. But the surface finishing of die & mold must be done by hand work of well-skilled workers. Though many attempts were tried in the past 15 years to eliminate this hand work, the automatic finishing of die & mold surface with 3D curvature has not been achieved yet. New magnetic abrasive finishing process is thought as one of the possible methods for the automation of 3D surface finishing. In order to improve the grindability of the method, ultra-high speed and 5-axis machining was introduce. The magnetic abrasive polishing which has adopted these methods was confirmend to improve the efficiencyof die & mold surface finishing.

  • The finishing process for dies and molds is an important process because it has influence on final quality of products. And it is difficult to automatize finishing process so that the process has depended on expert's skill until now. However, recently a study on development of die automatic finishing machine has been progressed, and actually this machine is applied to fabrication of die. But the research about tooling system is not enough and finishing tool must have high machining efficiency and adaptability of curved surface. So, this study investigated the application of conductive elastic tool which is composed of metal-resin bonded pellet and elastic backing material. The metal-resin bonded pellet is used to finish the surface by conventional mechanical grinding or electro-chemial grinding method. And elastic backing material is used to follow the curved surface. So conductive elastic tool has long lifetime, uniform removal rate and adaptability of curved surface.

  • This paper describes the characteristic of die finishing to obtain smooth surface using electro-chemical grinding after cutting process. Electro-chemical grinding is possible under lower load and tool wear comparing with those in the mechanical grinding. Conventionally, if the metal bonding material of the grinding wheel is directly t contacted with workpiece, the current is circulated without electrolytic phenomena. Sometimes, electrical discharge is occurred between tool and workpiece. To cope with this problem, the metal-resin bonded pellet was used in this study. This pellet is composed of optimal volume of metal and resin powders and its characteristics are changable with the each volume of powders. Finally, high efficient die finishing is realized using metal resin bonded pellet in electro-chemical grinding.

  • A try was carried out to reduce lead time of die manufacturing. That is to make manual machining and finishing work time shorter by improving CAD/CAM modeling methods, so called with "separate modeling" and "relief modeling". The manual machining and finishing manual work time were reduced adapting the novel CAD/CAM modeling methods. Ultimately we accomplished much reduction of the lead time of die manufacturing.f die manufacturing.

  • Development of diamond wheel with fine grains and multi-pore structures were newely attempted to be studied in this paper. Wheels, that are employed for the smooth and mirrow finishing of die materials such as tungsten carbide alloy using tool and die materials, must have both performances to remove tool marks efficiently and to contact elastically with curved surfaces. Diamond abrasive grains were bonded firmly by a melamine to prevent the decrease of machining efficiency due to grain sinking within the bond materials. Also, highly foamed structures were developed to increase the flexibility of the wheel, and to induce active self-sharpening by increasing contact pressure between the wheel and work sufaces. In this paper, melamine-bonded diamond wheels are trial manufactured, then the forming method of wheels are explained.

  • This paper describes ultrasonically assisted grinding used to obtain a glossy surface quickly and precisely. High-quality surfaces are required for plastic injection molding dies used in the production of plastic parts such as dials for cellular phones. Traditionally, in order to finish the dies, manual polishing by a skilled worker has been required after the machining processes, such as electro discharge machining (EDM), which leaves an affected layer, and milling, which leaves tooling marks. However, manual polishing causes detrimental geometrical deviations of the die and consumes several days to finish a die surface. Therefore, a machining process for finishing dies without manual polishing to improve the surface roughness and form accuracy would be extremely valuable. In this study, a 3D positioning machine equipped with an ultrasonic spindle was used to conduct grinding experiments. An electroplated diamond tool was used for these experiments. Generally, diamond tools cannot grind steel because of excessive wear as a result of carbon atoms diffusing into bulk steel and chips. However, ultrasonically assisted grinding can achieve a fine surface (roughness Rz of $0.4{\mu}m$) on die steel without severe tool wear. The final aim of this study is to realize mirror surface grinding for injection molding dies without manual polishing. To do this, it is necessary to fabricate an electroplated diamond tool with high form accuracy and low run-out. This paper describes a tool-making method for high precision grinding and the grinding performance of a self-electroplated tool. The ground surface textures, tool performance and tool life were investigated A ground surface roughness Rz of 0.14 um was achieved Our results show that the spindle speed, feed rate and cross feed affected the surface texture. One tool could finish $5000mm^2$ of die steel surface without any deterioration of the ground surface roughness.

  • Utomatic finishing process requires the development of high efficient and precision abrasive machining method for die and molds. This study describes the evaluation of the finishing characteristics, such as sufrace roughness, topography and material removal depth, of the electrolytic chemical mixed abrasive machining method. Experimental setup is composed of 3 axis machining center, a newly developed finishing attachment with constant pressure, electrode and electrolytic bath. Finally, we achieved a successful result that surface roughness is 0.01 .mu. m Ra and material removal depth is 145 .mu. m after 100 times repeat-finishing using electrolytic (0.8A,30V) mixed abrasive (#400 CBN, #320 Sic) machining method.

  • An attempt to automate the surface finishing process of the die and mould has been carried out. An UMB(Ultrasonic Micro Burnishing) equipment which brought the micro plastic cold deformation to the 3D sculptured surface of mold and dies by ultrasonic vibration and static load, was developed and installed at the head stock of a vertical machining center. To be satisfied with the required surface roughness and hardness, the DB based program was also developed and applied. This equipment composes of UMB equipement, CNC vertical machining center, CAD/CAM system and the DB based program fer optimal condition. UMB processing effect was obtained from initial value Ral.25 and Hk337 to Ra0.085 and Hk521 and similar result was shown in industrial mould application.
