  • Since early 1960s, the high precision machining technology, so called ultra-precision technology or nano technology, has been developed in many Held based on single point diamond turning technology. The major application of this technology is the optical components with aspherical surfaces. Now a days, customer requires the smaller and lighter optical elements, such as camera video and etc., with higher performance for convenience. So, the manufacturer focuses on the ultra-precision technology. Thus, this technology becomes the major target to challenge the advanced barrier for the next machining technology.

Design and Experimental Demonstration of Coaxially Folded All-reflective Imaging System

  • With slimmer, lighter and all-reflective imaging systems in high demand for consumer and military applications, coaxially folded optical image systems are widely considered because they can extend focal length and reduce track length. Most of these systems consist of multiple surfaces, and these surfaces are machined on one element or grouping processing on two elements. In this paper, we report and first experimentally demonstrate an all-aluminum all-reflective optical system which consists of two optical elements, with two high order aspherical surfaces in each element. The coaxially folded system is designed with Seidel aberration theory and advanced optimization with Zemax. The system is made of all-aluminum material processing by single point diamond turning (SPDT). On this basis, we completed the system integration and performed an imaging experiment. The final system has the advantages of short track length and long focal length and broad application prospects in the micro-unmanned aerial vehicle field.

Removal of mid-frequency error from the off-axis mirror

  • Manufacturing of lens and mirror using Diamond Turning Machine (DTM) offers distinct advantages including short fabrication time and low cost as compared to grinding or polishing process. However, the DTM process can leave mid-frequency error in the optical surface which generates an undesirable diffraction effect and stray light. The mid-frequency error is expected to be eliminated by mechanical polishing after the DTM process, but polishing of soft surface of ductile aluminum is extremely difficult because the polishing process inevitably degrades the surface form accuracy. In order to increase its surface hardness, we performed electroless nickel plating on the surface of diamond-turned aluminum (Al-6061T6) off-axis mirrors, which was followed by the 6-hour-long baking process at $200^{\circ}C$ for improving its hardness. Then we polished the nickel plated off-axis mirrors to remove the mid-frequency error and measured polished mirror surfaces using the optical surface profilometer (NT 2000, Wyko Inc.). Finally, we ascertained that the mid-frequency error on the mirror surface was successfully removed. During the whole processes of nickel plating and polishing, we monitored the form accuracy using the ultra-high accurate 3-D profilometer (UA3P, Panasonic Corp.) to maintain it within the allowable tolerance range (< tens of nm). The polished off-axis mirror was optically tested using a visible laser source and a pinhole, and the airy pattern obtained from the polished mirror was compared with the unpolished case to check the influence of mid-frequency error on optical images.

MR Polishing을 이용한 비구면 렌즈의 연마 메커니즘 및 연마 특성 분석 (Analysis of Polishing Mechanism and Characteristics of Aspherical Lens with MR Polishing)

  • The aspherical lens was designed to be able to array a focal point. For this reason, it has very curved surface. The aspherical lens is fabricated by injection molding or diamond turning machine. With the aspherical lens, tool marks and surface roughness affect the optical characteristics, such as transmissivity. However, it is difficult to polish free form surface shapes uniformly with conventional methods. Therefore, in this paper, the ultra-precision polishing method with MR fluid was used to polish an aspherical lens with 4-axis position control systems. A Tool path and polishing mechanism were developed to polish the aspherical lens shape. An MR polishing experiment was performed using a generated tool path with a PMMA aspherical lens after the turning process. As a result, surface roughness was improved from $R_a=40.99nm$, $R_{max}=357.1nm$ to $R_a=4.54nm$, $R_{max}=35.72nm$. Finally, the MR polishing system can be applied to the finishing process of fabrication of the aspherical lens.

Micro Cutting of Tungsten Carbides with SEM Direct Observation Method

  • This paper describes the micro cutting of wear resistant tungsten carbides using PCD (Poly-Crystalline Diamond) cutting tools in performance with SEM (Scanning Electron Microscope) direct observation method. Turning experiments were also carried out on this alloy (V50) using a PCD cutting tool. One of the purposes of this study is to describe clearly the cutting mechanism of tungsten carbides and the behavior of WC particles in the deformation zone in orthogonal micro cutting. Other purposes are to achieve a systematic understanding of machining characteristics and the effects of machining parameters on cutting force, machined surface and tool wear rates by the outer turning of this alloy carried out using the PCD cutting tool during these various cutting conditions. A summary of the results are as follows: (1) From the SEM direct observation in cutting the tungsten carbide, WC particles are broken and come into contact with the tool edge directly. This causes tool wear in which portions scrape the tool in a strong manner. (2) There are two chip formation types. One is where the shear angle is comparatively small and the crack of the shear plane becomes wide. The other is a type where the shear angle is above 45 degrees and the crack of the shear plane does not widen. These differences are caused by the stress condition which gives rise to the friction at the shear plane. (3) The thrust cutting forces tend to increase more rapidly than the principal forces, as the depth of cut and the cutting speed are increased preferably in the orthogonal micro cutting. (4) The tool wear on the flank face was larger than that on the rake face in the orthogonal micro cutting. (5) Three components of cutting force in the conventional turning experiments were different in balance from ordinary cutting such as the cutting of steel or cast iron. Those expressed a large value of thrust force, principal force, and feed force. (6) From the viewpoint of high efficient cutting found within this research, a proper cutting speed was 15 m/min and a proper feed rate was 0.1 mm/rev. In this case, it was found that the tool life of a PCD tool was limited to a distance of approximately 230 m. (7) When the depth of cut was 0.1 mm, there was no influence of the feed rate on the feed force. The feed force tended to decrease, as the cutting distance was long, because the tool was worn and the tool edge retreated. (8) The main tool wear of a PCD tool in this research was due to the flank wear within the maximum value of $V_{max}$ being about 260 $\mu\textrm{m}$.

비축 알루미늄 반사경의 DTM 가공 방법 및 성능 평가 (Manufacturing Method and Performance Evaluation of an Off-Axis Aluminum Mirror)

  • 비축 반사경의 DTM (Diamond Turning Machine) 가공을 하기 전에는 시간 및 비용의 절감을 위해 CNC(Computerized Numerically Controlled Machine Tools)를 이용하여 비축면의 곡률반경과 가장 유사한 형태의 구면으로 1차 가공 후 3축 이상을 제어할 수 있는 MC (Machining Center)를 이용하여 근사한 비축면을 먼저 가공한다. 이후 DTM으로 광학계에서 요구하는 형상 정밀도 및 표면 조도를 만족하는 비축면을 완성한다. 하지만 비축면을 가공하는 경우, 일반적인 축 대칭 광학계와 달리 가공장비에 장착된 기상계측기를 사용할 수 없기 때문에 외부 장비를 이용하여 반사경 표면을 측정해야한다. 이때 측정과 가공 단계 사이에서 정렬오차가 발생하여 반사경의 형상 정밀도 향상을 위한 보상가공에 어려움이 있다. 본 연구에서는 비축면 반사경의 가공과 측정 과정 사이에 발생하는 정렬오차를 최소화 할 수 있는 DTM 가공용 지그를 설계 및 제작하였다. 또, DTM으로 가공한 반사경의 측정값과 설계값을 비교하여 알루미늄 반사경의 광학 성능을 평가하였다. 이러한 성능 평가 결과는 비축면 반사경의 형상 보상가공을 위한 모델링 방법을 고안하는데에 있어 핵심 자료가 될 것이다.

초정밀 자유곡면 가공용 long stroke fast tool servo의 설계 및 특성 평가 (Design and Testing of a Long Stroke Fast Tool Servo for Ultra-precision Free-form Machining)

  • Long stroke Fast Tool Servo (LFTS) with maximum stroke of $432{\mu}m$ is designed, manufactured and tested for fabrication of optical free-form surfaces. The large amount of stroke in LFTS has been realized by utilizing the hinge and lever mechanisms which enable the displacement amplification ratio of 4.3. In this mechanism the peculiar shape was devised for maximizing the displacement of end tip in LFTS and special mechanical spring has been mounted to provide the sufficient preload to the piezoelectric actuator. Also, its longitudinal motion of tool tip can be measured by capacitive type displacement sensor and closed-loop controlled to overcome the nonlinear hysteresis. In order to verify the static and dynamic characteristics of designed LFTS, several features including step response, frequency response and cut-off frequency in closed-loop mode were experimentally examined. Also, basic machining result shows that the proposed LFTS is capable of generating the optical free-form surface as an additional axis in diamond turning machine.

Preisach 모델을 이용한 압전액츄에이터 이력 보상 (Hysteresis Compensation in Piezoceramic Actuators Through Preisach Model Inversion)

  • In precision positioning applications, such as scanning tunneling microscopy and diamond turning machines [1], it is often required that actuators have nanometer resolution in displacement, high stiffness, and fast frequency response. These requirements are met by the use of piezoceramic actuators. A major limitation of piezoceramic actuators, however, is their lack of accuracy due to hysteresis nonlinearity and drift. The maximum error due to hysteresis can be as much as 10-15% of the path covered if the actuators are run in an open-loop fashion. Hence, the accurate control of piezoceramic actuators requires a control strategy that incorporates some form of compensation for the hysteresis. One approach is to develop an accurate model of the hysteresis and the use the inverse as a compensator. The Preisach model has frequently been employed as a nonlinear model for representing the hysteresis, because it encompasses the basic features of the hysteresis phenomena in a conceptually simple and mathematically elegant way. In this paper, a new numerical inversion scheme of the Preisach model is developed with an aim of compensating hysteresis in piezoceramic actuators. The inversion scheme is implemented using the first-order reversal functions and is presented in a recursive form. The inverted model is then incorporated in an open-loop control strategy that regulates the piezoceramic actuator and compensates for hysteretic effects. Experimental results demonstrate satisfactory regulation of the position of the piezoceramic actuator to the desired trajectories.

  • Single point diamond turning technique for optical crystals is studied in this paper. The main factors which are influential the machined surface quality are discovered and regularities of machining process are drawn. Optical crystals have found more and more important applications in the field of modern optics. Optical crystals are mostly brittle materials of poor machinability. The traditional machining method is polishing which has many shortcomings such as low production efficiency, poor ability to be automatically controlled and edge effect of the workpiece. The purpose of our research is to find the optimal machining conditions for ductile cutting of optical crystals and to apply the SPDT technique to the manufacturing of ultra precision optical components of brittle material(Ge). Many technical challenges are being tried for the large space infrared telescope, which is one of the major objectives of the National Strategic Technology Road Map (NSTRM).

장거리 구동용 FTS 의 최적 제어에 관한 연구 (A study on the optimal control of Long Stroke Fast Tool Servo Systems)

  • With a rapid development in the area of micro and ultra precision technology, the micro surface machining of small size parts are explosively increased. Especially, to improve efficiency of various beams in lens and reflector, non-rotational symmetric form and several mm level heights changeable surface can be machined at a time. These geometric complex 3D surface cannot be machined by general short stroke FTS. The long stroke FTS if firmly needed to move directly several mm and have nm level positioning accuracy for the complex surface form. The long stroke FTS used linear motors to drive moving unit long and fine, aero static bearings to decrease friction and moving errors in guide way, optical linear scale with nm level resolution to measure position of FTS. Furthermore, to increase the performance of acceleration of FTS, the light material, such as AL is used for the structure and the high stiffness box type structure is selected. In this paper, the genetic algorithm approach is described to determine a set of design parameters for auto tuning. The authors have attempted to model the design problem with the objective of minimizing the error, such as variable pattern change. This method can give the better alternative than existing other method.
