Surface Densification Coupled with Higher Density Processes Targeting High-performance Gearing

  • This paper will describe a powder and processing method that facilitates single press-single sintered densities approaching $7.5g/cm^3$. At this sintered density, mechanical properties of the powder metal (P/M) component are significantly improved over current P/M technologies and begin to approach the performance of wrought steels. High performance gears have the added requirement of rolling contact fatigue durability that is dependent upon localized density and thermal processing. Combining high density processing of engineered P/M materials with selective surface densification enables powder metal components to achieve rolling contact fatigue durability and mechanical property performance that satisfy the performance requirements of many high strength automotive transmission gears. Data will be presented that document P/M part performance in comparison to conventional wrought steel grades.

  • Fine powders of Mn-Zn ferrite were prepared by the alcoholic dehydration method and densification beha-vior of synthesized powder was investigated. The concentration and pH of solution for optimal precipitation was 0.4M and 2.5 respectively. The spinel single phase metastable state was formed by thermal decom-position of precipitate and then spinel phase was disintegrated into hematite and spinel {{{{ { { ZnFe}_{2 }O }_{4 } }} at 600$^{\circ}C$ With increase of temperature reaction of solid solution between hematite and spinel was proceeded and resulted in the spinel single phase (Mn, Zn Fe){{{{ { {Fe }_{2 }O }_{4 } }} On account of high reactivity of uncalcined powders densification started at 200$^{\circ}C$ lower and completed at 50$^{\circ}C$ lower in comparison with calcined powders.

  • Effects of the chemical composition and sintering atmosphere on the formation of reaction phases and physical properties of reactive hot-pressed TiB2-AlN-BN composites were investigated. At N2 atmosphere, TiN was formed by the reaction between Ti and N2, which inhibited the densification and results in inferior mechanical-and electrical properties of the composites. However, at Ar atmosphere, enhanced densification and physical properties of composites were obtained due to that the TiN formation reaction was excluded. Densification of the composites was also hindered by BN, therefore, inferior mechanical-and electrical properties of composites were obtained with amount of BN in the starting materials. At Ar atmosphere, TiB2-AlN-BN composites having 318 MPa of flexural strength, 3.5 MPa.m1/2 of fracture toughness and 276$\mu$Ω.cm of electrical resistivity were fabricated from mole ratio 1:2:1.6 of Ti-Al-BN mixtures.

  • Ferroelectric PZT (70/30) thick films were fabricated by the screen printing method. And the PZT (30/70) precusor solution were infiltrated by the spin-coating method on the PZT thick films to obtain a densification. All PZT thick films were sintered at $1050^{\circ}C$ for 10 min. Structural properties, such as crystalline structure, microstructures and compositional ratio, of PZT thick films were investigated with the variation of the number of sol coatings using XRD, SEM and EDS, respectively. All PZT thick films exhibited a perovskite polycrystalline structure without a pyrochloer phase. The thickness of PZT thick films, 4-times screen-printed, was approximately $60{\mu}m$. And the densification of the PZT thick films increased with increasing the number of sol coatings.

Densification Mechanism of Warm Compaction for Iron-based Powder Materials

  • An apparatus measuring changes of various forces directly and continuously was developed by a way of direct touch between powders and transmitting force component, which can be used to study forces state of powders during warm compaction. Using the apparatus, warm compaction processes of iron-based powder materials containing different lubricants at different temperatures were studied. Results show that densification of the iron-based powder materials can be divided into four stages, in which powder movement changes from robustness to weakness, while its degree of plastic deformation changes from weakness to robustness.

Effect of Interface Structures on Densification and Grain Growth during Sintering

  • Both densification and grain growth are driven by the reduction of the interfacial area, kinetics of which depends strongly on the interface structure. Abnormal grain coarsening in the system of singular solid/liquid interface such as WC-Co alloys was explained by the growth mechanism of 2-dimensional nucleation. Based on this concept, the marked inhibition of coarsening of WC grains by VC addition can be approached by the increase in the step free energy, which increases the barrier of 2-dimensional nucleation. The activated sintering in tungsten powders can be approached by the interface structure change induced by the addition of a small amount of nickel.

Various Master Sintering Curve Concepts and its Applications

  • The master sintering curve (MSC) is derived from densification data over a range of heating rates and temperatures. To improve the accuracy, several modifications were proposed: multi-phase MSC for solid state sintering with phase changes, MSC for liquid phase sintering, and MSC with consideration of grain growth. The developed MSC models were applied to several material systems such as molybdenum, stainless steels, and tungsten heavy alloys (WHA), in order to evaluate the effect of compaction pressure, phase change, grain growth, and composition on densification, to classify regions having different sintering mechanism, and to help engineer design, optimize, and monitor sintering cycles.

  • Spark-Plasma Sintering(SPS) is one of the new sintering methods which takes advantages both inconventional pressure sintering and electric current sintering. It is known that SPS is very effective for the densification of hard-to-sinter materials like refractory metals, intermetallic compounds, glass and ceramics without grain growth. However, a clear explanation for sintering mechanism and an experimental evidence for the formation of weak plasma during SPS are not given yet. In this study, fundamental study on sintering behavior and mechanism of SPS was investiged. For this study, various spherical Fe powders were prepared such as as-received, as-reduced, and as-oxidized and then sintered by SPS facility. In order to confirm the surface cleaning effect during SPS neck region and fracture surface of sintered body was observed and analyzed by SEM/EPMA. Densification behavior was analyzed from the data of deflection along the pressure axis. Some specimens were additionally produced by Hot Pressing and the results were compared with those of SPS.

Enhanced Densification and Hardness of Titanium Bodies Sintered by Advanced Hydrogen Sintering Process

  • A new sintering technique for enhancing a densification and hardness of sintered titanium body by supplying hydrogen was developed (Hydrogen Sintering Process, HSP). The HSP was developed by only injecting hydrogen into an argon atmosphere during the core time. As a result, sound titanium sintered bodies with high density and hardness were obtained by the HSP. In addition, a pore size and number of the HSP specimens were smaller than those of the argon atmosphere specimen. It was found that the injecting hydrogen into the argon atmosphere by HSP can prevent the formation of oxide layers, resulting in enhanced densification and hardness.

  • The densification behaviors of mixtures of copper and steel powders during cold die compaction were investigated. We proposed the pressure-dependent yield function based on the rule of the mixtures of each yield function of a critical relative density type. The constitutive equations were implemented into a finite element program (DEFORM2D) to analyze the densification and deformation behavior of powder mixtures, and the simulated results are in good agreement with the experimental results in reference studies.
