Warm Compaction: FEM Analysis of Stress and Deformation States of Compacting Dies with Rectangular Profile of Various Aspect Ratio

  • The deformation under radial pressure of rectangular dies for metal powder compaction has been investigated by FEM. The explored variables have been: aspect ratio of die profile, ratio between diagonal of the profile and die height, insert and ring thickness, radius at die corners, interference, different insert materials, i. e. conventional HSS, HSS from powders, cemented carbide (10% Co). The analyses have ascertained the unwanted appearance of tensile normal stress on brittle materials, also "at rest", and even some dramatic changes of stress patterns as the die height increases with respect to the rectangular profile dimensions. Different materials behave differently, mainly due to difference of thermal expansion coefficients. Profile changes occur when the dies are heated up to the temperature required for warm compaction. The deformation patterns depend on compaction temperature and thermal expansion coefficients.

  • There is an increasing demand for PM-processes with the capability to produce parts of higher complexity than with conventional press and sinter technology in high production numbers. Warm-flow-compaction (WFC) makes use of improved flowability of powders when blended in an appropriate ratio with fine powder fractions and lubricating binders. Here the process is shown with examples of PM-Steels. General features possible with the process like pressing of undercuts and threaded bores are shown.

  • High velocity compaction (HVC) is a production technique with capacity to significantly improve the mechanical properties of powder metallurgy (PM) parts. Investigated here are green body data such as density, tensile strength, radial springback, ejection force and surface flatness. Comparisons are performed with conventional compaction using the same pressing conditions. Cylindrical samples of a pre-alloyed water atomized iron powder are used in this experimental investigation. The HVC process in this study resulted in a better compressibility curve and lower ejection force compared to conventional quasi static pressing. Vertical scanning interferometry measurements show that the HVC process gives flatter sample surfaces.

냉간 압축 하에서 나노 세라믹 분말의 치밀화 거동 (Densification Behavior of Nanocrystalline Ceramic Powder under Cold Compaction)

  • Densification behavior of nanocrystalline titania powder was investigated under cold compaction. Experimental data were obtained under triaxial compression with various loading conditions. Lee and Kim proposed the Cap model by developing the parameters involved in the yield function of general Cap model and volumetric strain evolution under cold isostatic pressing. The parameters in the Drucker/Prager Cap model and the proposed model were obtained from experimental data under triaxial compression. Finite element results from the models were compared with experimental data for densification behavior of nanocystalline ceramic powder under cold isostatic pressing and die compaction. The proposed model agreed well with experimental data under cold compaction, but the Drucker/Prager Cap model underestimated at the low density range. Finite element results, also, show the relative density distribution of nanocystalline ceramic powder compacts is severe compared to conventional micron powder compacts with the same averaged relative density.

  • Dynamic compaction has evolved as an acceptable method of site improvement by treating poor soils in situ. The method is often an economical alternative for utilizing shallow foundations and preparing subgrades for construction when compared with conventional solutions. In general, the installation purpose of dynamic compaction are to increase bearing capacity and decrease differential settlement within a specified depth of improvement. This method involves the s systematically dropping large weights onto the ground surface to compact the underlying ground. The weights used on dynamic compaction projects have been typically constructed of steel plates, sand or concrete filled steel shells, and reinforced concrete. Typically, weights range from 5-20 ton and base configurations are, circular or octagonal. In this study, the effective depth of improvement is evaluated based on the numerical analysis code, the dynamic analysis of FLAC-3D program, in order to analyze the influence parameters ; ground conditions, maximum applied load and the area of compaction plate.

폐 스테인레스강 단섬유로 강화한 알루미늄 복합분말의 자기펄스압 성형 및 소결 특성 (Magnetic Pulsed Compaction and Sintering Characteristics of Al Composite Powders Reinforced with Waste Stainless Steel Short Fibers)

  • Characteristics of Al-based composites with waste stainless steel short fiber, fabricated by magnetic pulsed compaction and sintering were investigated. The compacts prepared by magnetic pulsed compaction showed high relative density and homogeneous microstructure compared with that by conventional press compaction. The relative density of sintered composites at $430^{\circ}C$ for 1 h exhibited the same value with compacts and decreased with increase in STS short fiber content. The reaction between Al and STS phase was confirmed by the microstructural analysis using EDS. The sintered composites, prepared by magnetic pulsed compaction, showed increased hardness value with increasing STS fiber content. Maximum yield strength of 100 MPa and tensile strength of 232 MPa were registered in the AI-based composite with 30 vol% STS short fiber.

금형압축성형공정 해석용 CAE 프로그램 개발 및 적용 (Development of a CAE Tool for P/M Compaction Process and Its Application)

  • Crack generation during die compaction and distortion during sintering have been critical problems for the conventional pressing and sintering process. Until now, trial and error approach with engineers' industrial experiences has been only solution to protect the crack generation and distortion. However, with complexity in shape and process it is very difficult to design process conditions without CAE analysis. We developed the exclusive CAE software (PMsolver/Compaction) for die compaction process. The accuracy of PMsolver is verified by comparing the finite element simulation results with experimental results. The simplified procedures to find material properties are proposed and verified with iron based powder and tungsten carbide powder. Based on the accurate simulation result by PMsolver, the optimal process conditions are designed to get uniform density distribution in a powder compact after die compaction process by using a derivative based optimization scheme. In addition, the effect of non-uniform density distribution in a powder compact on distortion during sintering is shown in case of the fabrication of tungsten carbide insert.

Wet compaction test를 이용한 혼합지료의 적용 (Application of WCT (Wet Compaction Test) to Mixed Fiber Furnishes)

  • WCT (Wet compaction test) is a new fiber evaluation method developed recently by Seo and its test results can be used as a predictor for pulp quality and its paper property Bleached chemical pulps (SwBKP, HwBKP), recycled pulp (OCC), and mechanical pulp (BCTMP) were used for the furnishes to be tested by WCT We compared the WCT results to conventional fiber evaluation tests such as WRV (Water Retention Value), free ness, and fiber length in this study, and found that WCT always gave better regression coefficients in relation to pulp quality (drainage), and paper properties (density, tensile, tear, and burst strength). WCT may be used on-line in papermachine.

An Investigation on the Effects of Powder Warming, Inner Lubrication, and Die Wall Lubrication on the Die Wall Lubricated Warm Compation of Iron Powder

  • We investigated the mechanism how the high green density can be provided during die lubricated warm compaction (WD). We observed and analyzed the densification processes of iron powders including different contents of an inner lubricant, and measured the lateral pressure at the die wall during WD in comparison with conventional compaction and warm compaction. As a result, the high density in WD was due to not only the particles-deformation enhanced by warming powders but also the particles-rearrangement promoted by reducing an amount of the inner lubricant rather than the die lubrication.

  • Soil compaction works are essential to construction of dams, breakwaters and roads in order to avoid unexpected settlement/deformation of superstructures. Taking advantage of oscillating accelerometer, this research was made to complement existing methods for assessment of soil stiffness. In order to examine the validity of compaction-degree suggested in the study, tests on vibration characteristics using accelerometers was also performed. Test results for sand and gravel mixtures and Korean standard sands were compared and evaluated by conventional assessment methods under varying conditions as of input frequency, size of loading plate and relative density.
