A Filling Analysis on Forging Process of Semi-Solid Aluminum Materials Considering Solidification Phenomena (응고현상을 고려한 반용융 알루미늄재료의 단조공정에 관한 충전해석)

  • A new forming technology has been developed to fabricate near-net shape products using light metal. A semi-solid forming technology has some advantages compared with the conventional forming processes such as die casting squeeze casting and hot/cold forging. In this study the numerical analysis of semi-solid filling for a straight die shape and orifice die shape in gate pattern is studied on semi-solid materials(SSM) of solid fraction fs =30% in A356 aluminum alloy. The finite difference program of Navier-Stokes equation coupled with heat transfer and solidification has been developed to predict a filling pattern and the temperature distribution of SSM. The programdeveloped in this study gives die filling patterns of SSM and final solidifica-tion region.

  • Hot forging of aluminum alloy has the bad machinability due to continuous chip formation caused from the ductility The bad machinability requires a labor and a high cost to produce final products after hot forging. In industrial field, T4 heat treatment is performed to improve the machinability, and the annealing and the cold sizing are followed. In this study, a series of heat treatments are introduced during hot forging operation without T4 heat treatment after forming so that it improves the machinability with reduction of the number of operations and machining cost. Instead of T4 heat treatment, water cooling and air cooling are tried and compared to find out an optimum cooling condition

  • Friction in cold forging with mist lubrication is measured with the ring compression test. Small quantity of mist lubricant is sprayed onto the surfaces of cemented tungsten carbide (WC) tools polished to mirror surfaces, and the specimens of pure aluminum are compressed. It is found that spraying small quantity of lubricant $(0.5\;g/m^2)$ is effective to reduce the friction in comparison with the dry condition. The mist particles stick to the tool surface as separated dots, and the behavior of the trapped mist lubricant between the tool and specimen during upsetting is discussed.

  • The plasma vapor coatings on two kinds of die steels have been carried out in order to identify the most optimized conditions. When TiN or TiAlN coatings were carried out on the substrates, the coating layer thicknesses were not significantly changed, and the optimized coating thickness was identified as ~ 5 μm. When the optimized coating conditions and stress analysis were applied to the primary piston dies for fabrication of aluminum cylinders, an extended life time of the die was observed. The methodology for extending the life time of dies was discussed in terms of microstructures and stress analysis.

  • A high strength aluminum alloy bolt (A7050, T7 temper treatment) has been developed by the authors. The bolt has a small grain size in the whole area of the bolt because of the large equivalent strain followed by thermo-mechanical treatment. As the bolt made of A 7050 has a risk of stress corrosion cracking, each grain should be strengthened the grain inside than the grain boundary in order to improve the stress corrosion cracking resistance. It has been confirmed that the nano-indentation hardness at each grain inside increased with the increasing equivalent strain by thermo-mechanical treatment processing.

  • As the semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, it has been studied actively. This paper focuses on the thixoforging of the rheological materials fabricated by the spiral mechanical stirring equipment with A356 casting aluminum alloy and A6061 wrought aluminum alloy. Formability tests of rheological materials fabricated by spiral mechanical stirring were carried out and the microstructures of forged sample were observed. After thixoforging experiment, the heat-treated conditions of forged samples are investigated to improve the mechanical properties. These results are able to suggest the possibility of commercialization for rheological materials fabricated by spiral mechanical stirring.

  • Interface friction in blanking dies, cold forging and extrusion of aluminum alloys is a major cause of inefficient process. This paper describes an investigation of femtosecond laser texturing for reduction of interface friction on sliding surfaces in forming process. Femtosecond direct writing technology was used to fabricate a laser micro-machined die and to create microgroove patterns with varying size and density on metal forming dies. A systematic approach to find the optimum parameters and computer simulation comparison of friction coefficients are provided to study the relation of friction coefficients and die profiles. In metal forming tests, the effectiveness of various laser-machined patterns for enhancing interface lubrication is determined.

  • The oil pressure switch(OPS) for automobile is very important part to prevent an overheated engine and other problems by checking the operation of an engine oil system and displaying oil signs on a dashboard. OPS is the part that receives various stress caused by temperature, vibration, and corrosion in an engine room. Regarding existing steel OPS cases, there occur field errors due to the rust, and much concern comes from the low anticorrosion caused by CR6+ Free according to the restrictions of heavy metals. Therefore, the study analyzed average life, the failure rate, and reliability through the tests of performance according to temperature changes, mechanical strength, and run-test in order to confirm if the use of the oil pressure switch with Al of anti-corrosion can improves the reliability, instead of the existing steel products.

Forging Die Design for Vent Forming of Square Cup Battery Case (사각 컵 배터리 케이스 바닥 벤트 성형을 위한 단조 금형 설계)

  • The demand for electric motor fuel cells has surged in the automotive industry, leading to a recent increase in the demand for square aluminum cans used as fuel cell battery casings. The air vent located on the bottom of the rectangular battery casing prevents large explosions by intermittent pressure release prior to the accumulation of abnormally high pressures. Conventionally, the square cup battery casing is produced via six-step deep drawing, with the outer shape of the vent being manufactured by welding to the square battery casing. On the other hand, this study directly incorporated the air vent outlet into the bottom surface of the rectangular casing. The product of a coupled finite element analysis technique applying the thickness and contour generated from the square cup multi-step deep drawing formation analysis was used as the forging input shape. The results yielded increased prediction accuracy and the advanced prediction of defects, such as swelling and fracture. Based on the results of the initial analyses, two of the generated forging shapes were determined to be suitable, with the optimal forging shape being determined by molding analysis. The results presented here were validated by mold fabrication and a subsequent comparison of the actual and analytical results.
