  • This study accompanied with the friction welding of a spheroidal graphite cast iron bar and 2024 Aluminium alloy bar with A1050 insert metal and investigated between conditions of friction welding faces and welded joint strength. This principal results of the experimental investigation could be summarized as follows: If the optimum friction welding is selected, the aspect of the spheroidal graphite cast iron and 2024 Aluminium could be welded with a pure Aluminium insert metal.

  • Aluminium alloys have been used widely since hundreds of years in automotive joining. Silicon is an excellent alloying element that increases the fluidity, depresses the melting temperature and prevents shrinkage defects during solidification, and is cost effective raw material. In recent few decades, research on cast Al-Si alloys has been expanding globally in military, automobile and aerospace industries. These alloys are good wear and corrosion resistant which depends on processing parameters and service conditions. However, the formation of big Si-needles in Al-Si alloys is a serious issue in joining industries. Silicon modification treatments are generally carried out to improve their durability and strength. This paper covers an elaborative study of various Al-Si alloys, the modification strategies to refine the Si-needles, effect of processing parameters and joining characteristics for automotive applications.

  • The effects of Zn amounts on the castability and tensile properties of Al-Zn-Mg-Cu alloys were investigated for development of high strength die casting aluminium alloys. Al-Zn-Mg-Cu alloys with 3.5% Zn showed high cast cracking tendency and poor mold filling behaviour. Al-Zn-Mg-Cu alloys with 5wt% Zn and 7wt% Zn had the tensile strengths of 300~400MPa and the elongations of 2~18%. The effect of Zn on the tensile strength of Al-Zn-Mg-Cu alloys was insignificant, but Al-Zn-Mg-Cu alloy with high Zn amount had lower elongation.

  • This study presents development of a automatic design software for process and die design of hot extrusion of aluminium alloys through square dies. The design of extrusion dies is still an art rather than a science with increasing complexity of shape and thinness of section. Therefore, most of the die design is still dependent on personal judgement, intuition and experience. The objective of this study is to develop a software system which includes a design rule extracted from literatures and experts in the extrusion industry. The developed system is effectively used to design extrusion processes and dies with reduced lead time and trial extrusion.

  • Electropolishing is the controlled electrochemical removal of surface metal, resultmg in a brilliant appearance andimproved properties. Sometimes described as "reverse plating," the process has a leveling effect, which produces smoothnessand increased reflectivity. Unlike conventional mechanical finishing systems, the electropolishing does not smear, bend,stress or fracture the crystalline metal surface to achieve smoothness. Instead, electropolishing removes metal from thesurface producing a unidirectional pattern that is stress-free, microscopically smooth and often highly reflective. In addition,improved corrosion resistance and passivity are achieved on many ferrous and some non-ferrous alloys. Pure aluminium doesnot electropolish well, if at all, but most other alloys of aluminum electropolish excellently.Therefore, the aim of this study is to determine the characteristics of electropolishing aluminium alloy in term of currentdensity, machining time, temperature, electrode gap and workpiece surface measurementkpiece surface measurement

  • Age hardenable aluminium alloys show high specific strength, good thermal and electrical conductivity as well as lightness, and are typical aircraft materials. High fatigue strength and good resistancy against stress corrosion cracking are also important for aircraft aluminium alloys. Al alloy 7050 has been developed to meet the above mentioned requirements and the use of this alloy as forged aircraft part becomes more important. However, forged 7050 parts showed undersiable structures such as severe local grain coarsening in surface area and unproper metal flow that is degrading mechanical properties. In this paper, microstructural aspects of die forging in the Al alloy 7050 are investigated. Also suggested are the optimal forging conditions for microstructural control of Al alloy 7050.

  • The effects of pressure during solidification on macro-and micro-structures have been studied in pure aluminium and Al-Si alloys. The application of pressure during solidifcation accelerated both equiaxed and columnar dendritic-growth due to stimulating of equiaxed survival and faster preferential growth of primary dendrites against the parallel direction of heat flow. Burden-Hunt model was modified to express the significant changes of CET behaviours under pressure. A further point to be noted was that greatly fine eutectic silicon flakes ($0.5\;{\times}\;13{\mu}m$) with the decrease of halo layers ($7{\mu}m$) of aluminium riched phases in the periphery of primary silicon particles were observed when pressure was applied during solidification.

  • Laser beam welding is more advantageous compared to conventional methods. Titanium/Aluminium dissimilar alloy thin sheet metals are difficult to weld due to large difference in melting point. The performance of the weldment depends upon interlayer formation and distribution of intermetallics. During welding, aluminium gets lost at the temperature below the melting point of titanium. Therefore, it is needed to improve a new metal joining techniques between these two alloys. The present work is carried for welding TI6AL4V and AA2024 alloy by using Nd:YAG Pulsed laser welding unit. The performance of the butt welded interlayer structures are discussed in detail using hardness test and SEM. Test results reveal that interlayer fracture is caused near aluminium side due to low strength at the weld joint.

  • High strength PM aluminium alloys Al-Zn-Mg-Cu (7075 type) were studied by using commercially available powder blends and the sinter-forging technique for component production. Principal areas of focus include the response to PM processing, micro structural assessment and material properties of Aluminium sinter forged products. Green preforms are successfully sintered to near full density by solid-supersolidus liquid phase sintering. Sinter forging method can produce components with net shape and mechanical characteristics of the material have improved greatly. Properties of this new PM Al-alloy were found to be reproducible in an industrial production environment.

Residual stresses measurement in the butt joint welded metals using FSW and TIG methods

  • Friction Stir Welding (FSW) is a solid-state process, where the objects are joined together without reaching their melting point. It has been shown that this method is a suitable way to join dissimilar aluminium alloys. The current article employed hole drilling technique to measure the residual stress distribution experimentally in different zones of dissimilar aluminium alloys AA6061-T6 and AA7075-T6 Butt welded using FSW. Results are compared with those of similar AA6061-T6 plates joined using a conventional fusion welding method called tungsten inert gas (TIG). Also, the evolution of the residual stresses in the thickness direction was investigated, and it was found that the maximum residual stresses are below the yield strength of the material in the shoulder region. It was also revealed that the longitudinal residual stresses in the joint were much larger than the transverse residual stresses. Meanwhile, Vickers micro hardness measurements were performed in the cross-section of the samples. The largest hardness values were observed in the stir zone (SZ) adjacent to the advancing side whereas low hardness values were measured at the HAZ of both alloys and the SZ adjacent to the retreating side.
