The operation of surface and edge finishing is the last and essential process of parts machining, because a product is completed as an assembly. Therefore, the quality of the finished parts has a direct effect upon the performance of the product. Especially, the edge quality depending on the burr control process is very important. A number of deburring processes have been developed for macro burrs such as barreling, brushing, chemical methods, etc. However, micro burr removal when piercing a very thin plate is very difficult, because this badly deteriorates the surface quality of the processed part. When ultrasonic wave is propagated in liquids, it forms an infinitude of micro bubbles. These bubbles generate extremely strong force, which removes micro burrs. In ultrasonic micro deburring, the problem is that burrs are not removed completely, because only components of the explosive force directly act on the burrs, which is not enough. An attempt was made to remove the burrs using ultrasonic vibration in water with SiC as an abrasive agent. Because of the abrasive, smoother edges have been achieved. There are many control parameters in ultrasonic deburring such as abrasive size, ultrasonic frequency and amplitude, distance between tool and workpiece, tilt angle of workpiece etc. This study focuses on how distance and tilt angle influence deburring effect. A number of experiments for these parameters have been carried out, and then the effect of each parameter analyzed.
The comparisons of performance characteristics between the super-mirror face grinding machine using variable air pressure developed in this laboratory to grind precisely the sliding face of a surface hardened workpiece with thermal spray and the conventional one are investigated by measuring the surface roughness and hardness for a SCM440. To process variously workpiece according to shape, size and materials, the rotating and contacting forces of the developed grinding machine can be changed by air pressure. The surface roughness of processed workpiece can be also attained to state of mirror face by grinding precisely the sliding face with changing the rotating speed of diamond wheel. It is possible to be attached to the various machine tools because the super-mirror face grinding machine using variable air pressure is a small size. The grinding efficiency is elevated because it can be worked by two or more grinding machines attached to concurrently a machine tool for the large workpiece. In this study, results show that the cusp height of the super-mirror face grinding machine for the particle size of 100 and $1500No./mm^2$ is lower than that of the conventional one because the vibration is reduced by rotating very fast the diamond wheel with a pressed air and it can be processed by rotating the diamond wheel with a constantly varied air pressure perpendicular to workpiece surface, and that the workpiece in the super-mirror face grinding machine for the particle size of $3000No./mm^2$ can be processed to state of mirror face that is rarely seen by the cusp height. It is also found that the surface hardness of both the conventional and the super-mirror face grinding machines are increased as the particle size of diamond wheel is reduced, and the surface hardness of the super-mirror face grinding machine is HRC 1.1 ~ 1.8 higher than that of the conventional one.
When the spindle is rotated for machining the workpiece, the vibration is generated due to the spindle unbalance. This vibration affects surface finish, dimensional accuracy, tool life, and spindle bearings. To compensate this effect of the spindle unbalance, the spindle system using an EME(electro magnetic exciter)is proposed in this paper. In the proposed spindle system, the vibration due to the spindle unbalance is monitored using vibration sensors and is compensated by electromagnetic attractive forces generated in the EME which are excited by anti-direction forces corresponded with the measured unbalance. Firstly, the spindle system using an EME and control system are constructed to compensate the effect of spindle unbalance in this paper. And then the system is modeled by bond graph to analyze the system. Finally, a controller for vibration compensation due to spindle unbalance is designed and is implemented in real experimental system. As a result, experimental results show this proposed spindle system is very effective to compensate the spindle unbalance.
Chatter Vibration is an unwanted phenomenon in metal cutting and it always affects surface finish, tool life, machine life and the productivity of machining process. The real-time detection of the chatter vibration is is necessarily required to automation system. In this study, we constructed the multi-sensing system using Tool Dynamometer, Accelermeter and AE sensor. Especially, Acoustic Emission(AE) generated during turning was investigated the possibility for real-time detection of chatter vibration. Turning experiments were performed using carbide insert tip under realistic cutting conditions and tapered workpiece of SM45C. Consquently, the real-time detection using multi-sensing system can be used for Inprocess monitoring of chatter vibration.
With increasing demands on automatic and high-capability manufacturing, the dynamic performance of machine tools becomes more and more important. In this paper, the correlation between dynamic compliance of the cutting system and the commencing point of chatter vibration in turning is checked by impulse excitation method and cutting tests for some cutting system. The correlation between chucking conditions of workpiece and the commencing point of chatter vibration is clarified, and it is proven that there is a mutual relations between them. Chatter vibration commenced at certain level of dynamic compliance of the cutting system regardless of the kind of the system. It shows the possibility of dynamic performance test of a lathe by means of impulse excitation method.
For precise micro V-grooving, ultrasonic elliptical vibration cutting (UEVC) is proposed using two parallel piezoelectric actuators, which are energized by sinusoidal voltages with a phase difference of 90 degrees. Experimental setup is composed of stacked PZT actuators, a single crystal diamond cutting tool, and a precision motorized xyz stage. It is found that the chip formed in the process of UEVC is discontinuous because of the periodic contacts and non-contacts occurring between the tool and workpiece. It is experimentally observed that the cutting force in the process of UEVC significantly reduces compared to the ordinary non-vibration cutting. In addition, the creation of burr during UEVC is significantly suppressed, which is attributable to the decrease in the specific cutting energy.
The cutting mechanism of ultrasonic vibration machining is characterized as two phases, that is, an impact at the cutting edge and a reduction of cutting force due to non-contact interval between tool and workpiece. In this paper, in order to identify cutting dynamics of a system with ultrasonically vibrated cutting tool, an ARMA modeling is performed on experimental cutting force signals which have a dominant effect on cutting dynamics. The aim of this study is, through Dynamic Date System methodology, to find the inherent characteristics of an ultrasonic vibration cutting process by considering natural frequency and damping coefficient. Surface roughness and stability of cutting process under ultrasonic vibration are also considered
Machine tool vibration is well known for reducing machining accuracy. Because vibration response of a linear structure generally depends on its transfer function if the magnitude of excitation were kept constant, this study introduces a RET(Random Excitation Test) based on FRF method to evaluate stiffness of a prototype HDMTL(Heavy-Duty Multi-Tasking Lathe) for large crankshaft of marine engine. Firstly, two force loops of the lathe and corresponding structural loops were identified:1) workpiece - spindle - head stock - main bed, 2) workpiece - tool post - carriage bed. Secondly, compliances of each structural loop were measured respectively using RET with a hydraulic exciter and then converted into stiffness. Finally, the measured stiffness was compared with that obtained previously by FEM analysis. As the result, both measured and computed stiffness were closely in agreement with each other. And the prototype HDMTL has evidently sufficient rigidity above ordinary heavy-duty lathes.
Generally, burrs refer to projected parts remained on the edge after material had been processed. These burrs decrease the precision of part and cause many problems in part assembly. Burrs are undesirable projections of the material beyond the edge of the workpiece. A number of deburring processes have been developed such as barreling, brushing, chemical methods etc. But, there are a few publications in the area of applying ultrasonics to deburring. When ultrasonic vibration propagates in the liquid medium, a large number of bubbles are formed. These bubbles generate an extremely strong force, which removes burrs. Cavitations were used as a term to describe erosion of parts caused by the action of cavities in liquid. The object of this study is to analyze the effects of ultrasonic cavitation in deburring process. For this purpose, we introduce a new ultrasonic cavitation method with abrasive, which efficiently removes the burrs. Experimental parameters to verify the deburring effects of ultrasonic cavitations are ultrasonic power, amplitude, distant of the transducer from the workpiece, deburring time and abrasive. It has been shown that deburring with ultrasonic cavitation in water is effective to burrs.
