  • Resistance Spot Welding has been one of the important process in the sheet metal fabrication of auto-body industry It is well known that the nugget formation of RSW is the major factor for the strength of the body. A high speed camera was used to consider initial melting and growth of the weld nugget in order to find out the nugget formation mechanism. It was observed that such mechanism had an effect on the dynamic resistance, which was a process parameter of resistance spot welding. Also, the relationship between the mechanism and process parameter was considered for the industrial application.

Resistance Spot Weldability of Ferritic Stainless Steel and Galvanized Steel (페라이트계 스테인리스강 / 용융아연도금강 이종 저항 점용접부의 특성)

  • A ferritic stainless steel, STS430, and a galvanized steel for case and frame of electronic goods are welded by resistance spot welding and resistance projection welding methods. In this study, resistance spot welding has been performed to investigate the weldability of dissimilar materials such as a ferritic stainless steel and a galvanized steel. Tensile load of the spot weld without heat treatment was 196 kN and brittle fracture occurred at interface between STS430 and nugget due to the high hardness, 380 Hv, in nugget. It was found that the hardness of as-welded nugget increased with higher cooling rate during resistance spot welding by comparing with GTA weld of same materials. Heat treatment by applying second current made nugget softened. Tensile load of heat treated weld increased and reached to 303 kN and fracture occurred at base metal, a galvanized steel.

  • The automobile is made up of thousands of parts. Some parts are formed by pressing and combined by spot welding. To find weldability conditions of spot welding, clearance between two welding plates was made and after spot welding, weldability is evaluated by means of tensile shear load, nugget size and shape. Specimen used in this study was a steel plate of 1.2mm thickness and electrode was Cu-Cr alloy of 6mm diameter. When spot welding started, the clearance of two specimens was changed 0mm, 3mm and 5mm and distance from vise to measure influence of bending moment 25mm, 45mm, 65mm step by step. The fractured surface of specimen after this test was observed by Optical Microscope to measure microstructure and nugget shape. When clearance of two specimen was 3mm and 5mm, strength and nugget size was decreased and nugget shape was not clear. The much bending moment and crosshead speed are the much tensile shear load is.

  • The welding residual stress should be considered in fatigue stress analysis because it develope during the process of the electric resistance spot welding and it causes bad affect on the fatigue crack initiation and growth at nugget edge of spot welded points. Therefore the accurate estimation of residual stress is crucial. In this study, nonlinear finite element analysis on welding residual stress generated during the process of the spot welding was conducted, and their results were compared with the experimental data measured by X-ray diffraction method. From the results, it was found that welding residual stress existed as tension in the nugget center and as compression around the nugget edge.

  • High strength steels have been continually being developed to improve in fuel economy in automotive and ensure safety of passengers. New bonding and welding methods have been required for improving weldability on high strength steels. In this study, resistance spot welding and Weld-bond with nugget diameters of 4.0mm, 5.0mm, 6.0mm and 7.0mm were produced and tested, respectively. In order to confirm the effect of nugget diameters on tensile shear characteristic of the Weld-bond, tensile shear characteristics of Weld-bond were compared with those of resistance spot welding and adhesive bonding. Peak load of Weld-bond were increased as the nugget diameter increases. After appearing maximum peak load continuous fracture followed with second peak owing to load being carried by resistance spot weldment. Fracture modes of the adhesive layer in Weld-bond fractures were represented by mixed fracture mode, which are cohesive failure on adhesive part and button failure at resistance spot welds. The results showed that the tensile shear properties can be improved by applying Weld-bond on TRIP steel, and more apparent with nugget diameter higher than 5${\surd}$t.

  • The resistance spot welding of high strength steel degrades the weldability because of its high strength with rich chemical composition and coating layer to protect from corrosion. And the weld Expulsion is prone to occur and severely affect the nugget guality when the initial gap between automatic borrowing galvanied steel sheets(SGARC35) and Zn-coateel trip steels(GA580TRIP and GA980 TRIP) exist in resistance spot welding(RSW). RSW is one of the most popular welding processes used to join sheet metals. but weld guality sometimes do creases due to welding condition. in this paper to verity tue weldability using spot welding with the hemispherically concaved electrode, tensile shear strength and cross-tensile strength were measured by a universal test machine. in addition, the nugget size on cross-sectional area of the weld was observed by optical and electron microscopy. As a result, the nugget size of this specimen is increased with increasing welding current and Max load of tensile-shear strength is increased with welding current is increasing.

  • In resistance spot welding process, size of molten nuggest have been utilized to assess the integrity of the weld quality. However real-time monitoring of the nugget size is an extremely difficult problem. This paper describes the design of an artificial neural networks(ANN) estimator to predict the nugget size for on-line use of weld quality monitoring. The main task of the ANN estimator is to realize the mapping characteristics from the sampled dynamic resistance signal to the actual negget size through training. The structure of the ANN estimator including the number of hidden layers and nodes in a layer is determined by an estimation error analysis. A series of welding experiments are performed to assess the performance of the ANN estimator. The results are quite promissing in that real-time estimation of the invisible nugget size can be achieved by analyzing the dynamic resistance signal without any conventional destructive testing of welds.

Effect of Si content on Nugget Diameter of Electric Resistance Spot Welded Dual Phase Steel (DP강의 전기저항점용접부 너깃직경에 미치는 Si 함량의 영향)

  • In this study, effect of Si content on nugget diameter in electric resistance spot welded dual-phase(DP) steel was investigated. The cold rolled DP steels with different Si content (0.5, 1.0, 1.5, 2.0 wt.%) were used and thickness of those sheet was 1.2mm. With increasing Si content, nugget diameter was increased at the same welding current. This is attributed to increase of heat input result from high resistivity. Also, nugget diameter was increased with an increase in Si content for the same heat input. For this reason, the melting point of DP steel is lowered with an increase in the Si content. And solid DP steel can easily be transformed to a liquid phase because the low melting point. Finally, a prediction formula for the nugget diameter(N.D.) could be obtained in terms of heat input(Q) and melting point(M.P) as follows: N.D.(mm) = 0.11Q(J) - 0.0031 M.P.($^{\circ}C$) + 0.32.

  • Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. In the resistance spot welding processes the size of molten nugget is a criterion to assess weld quality. Many research have founded on measuring weld nugget size at the same time monitoring welding process parameters such as dynamic resistance and electrode movement. With increasing demand of energy saving, many efforts were made to employ aluminum alloys that are lighter than steel and have relatively equivalent strength to steel in the automobile industry. In this paper, spot weldability of aluminum alloys for various welding conditions were examined by series of experiments. One of the 6000 series (Mg-Si) aluminum alloy, 6383-T4 was chosen, which is currently considered as a substitute for the galvanized steel. Dynamic resistance, electrode movement and corresponding nugget size were observed and compared to the case of steel. Finally, resistance spot welding of dissimilar material (galvanized steel-aluminum alloy) was attempted.

Effects of Tool Rotation and Transition Speed during Friction Stir Welding of Al 7075-T651 Alloy (Al 7075-T651의 마찰교반 용접에 대한 회전속도와 이송속도의 영향)

  • The 7075-T651 Al alloy was welded by friction stir welding. Microstructure, macro behaviors and fracture type in the nugget, thermo-mechanically affected zone(TMAZ) and heat affected zone(HAZ) of the welded part were compared to base metal. The microsturctures of nugget zone were compared with tool rotation speeds and various tool transition speed. When the rotation speeds were decreased and transition speeds were increased, the hardness of nugget zone were decreased. Also, the optimal microstructure was observed at the low rotation speed of 800rpm and the high transition speed of 124mm/min. The transgranular dimple and quasi-cleavage at fractured part of nugget zone were investigated.
