Design of considering distortion after high energy manufacturing with Finite element analysis & Deep learning

  • High-energy manufacturing processes, including laser welding, are actively being adopted not only in precision machinery industries but also in the shipbuilding and construction sectors. Laser welding, in particular, is gaining prominence in the industry due to its faster welding speed and reduced distortion compared to conventional arc welding methods. Integration of automated welding systems is anticipated to address challenges in shipbuilding and construction industries, which are currently facing a shortage of skilled labor. For successful implementation of automated welding systems, it is essential to predict and design for the post-welding effects, such as residual deformation and stresses. However, in the case of high-energy manufacturing like laser welding, the welding bead morphology differs from that of arc welding, and the heat load conditions applied during simulation are distinct. To facilitate accurate simulation predictions, the development of a suitable heat source for predicting welding bead morphology in high-energy manufacturing processes is crucial. The Block-dumping method is proposed for rapid simulation and on-site application, with the shape of the welding bead being imperative for its effectiveness. In this study, data on the welding bead morphology of Nickel-based steel was obtained. Using Deep Learning techniques, we successfully predicted the bead morphology and confirmed minimal discrepancies when compared to actual results. This outcome allows for the simulation of welding under untested conditions, offering practical applicability in the field. Additionally, we present a heat source model (heat load condition) to ensure a highly accurate interpretation of the results.

  • The control of the weld bead shape is important in laser welding of the small parts. The effects of laser welding parameters on the weld bead shape in the pulsed Nd:YAG laser welding of STS 304L material were investigated. Shielding gas type, flow rate, pumping voltage, pulse frequency, pulse width, focal position and overlap distance were selected as laser welding parameters. Experiments were designed and conducted using the Taguchi method which was a statistical experimental method. The weld bead width, penetration, area and aspect ratio were measured and analysed as the weld bead shape properties and the welding parameters were optimized to maximize the weld aspect ratio. Weld aspect ratio were greatly affected by the pulse width, pumping voltage and pulse frequency, and somewhat by the overlap distance, and little by the shielding gas type, flow rate and focal position. A confirmation experiment were conducted using the optimized welding parameters.

  • 최근 자동차 안전에 대한 수요자의 요구가 증대되면서 용접부에 대한 품질검사방식도 강화되고 있다. 이에 따라 시트구조물의 용접부 비드 형상치수를 육안검사 또는 수동검사에 의존하던 방식에서 전수기록검사에 의한 품질관리가 요구되고 있다. 본 연구에서는 시트프레임 용접부의 품질검사를 위하여 작업자가 용접비드를 측정하면 자동으로 계측되는 시스템을 LabVIEW를 이용하여 개발하였다. 용접부의 비드 폭과 길이에 대한 품질 기준을 입력하여 놓으면 측정 시 측정하고자 하는 대상이 비드길이 인지 폭인지를 자동으로 판단하여 측정되도록 하였으며 측정된 데이터는 포인트별로 저장 기록되어 용접부의 품질기록을 보존토록 하였다. 이러한 시스템을 자동차 시트 용접부에 적용하여 실험하였으며 품질관리 작업효율에 좋은 영향을 주었다.

  • The welding technology and qualities are developed significantly, in recent years, in the use of automated processing technology and welding robot systems. But these automated welding technologies have many difficulties for finding the optimal welding parameter conditions. Because of the lack of mathematical model for determination of optimal welding process parameters. In this study, the sensitivity analysis of the empirical equations for finding weld bead width, height and penetration depth by using the published formulae. The selected major welding process parameters effected to weld bead geometries are the welding speed, current, voltage and weld wire diameter.

피로해석을 통한 버트 용접 부위 비드 개선 (Fatigue Strength Assessment and Improvement of Butt Welding Bead)

  • A welding bead height is closely related to the efficiency of welding work, and the height of 3mm is used in the conventional practice of butt welding. in the present paper, the modification of bead height from 3mm to 6mm is considered to increase the efficiency and work productivity of butt welding on bottom plate (of BONGA FPSO actually built in SHI shipyard). Therefore, fatigue analysis has been carried out using simplified method based on the DNV Rules. It is found that the minimum fatigue life is about 594 years and the butt welding details with 6mm bead height has sufficient strength and resistance against fatigue.

단락시간비를 이용한 GMAW의 비드 높이 제어에 관한 연구 (A Study on Bead Height Control of GMAW by Short Circuit Time Ratio)

  • This paper shows the experimental results controlling the height of surface and back bead in GMAW by analyzing the unexpected gaps between base metals produced in welding and by controlling welding velocity due to the variation of the gap between base metals in thin-plate welding. The back bead behavior and burn-through in I-type butt joint $CO_2$ welding of thin mild steel are analyzed in the views of short circuit time ratio and short circuit frequency. It is shown through experimental consideration that the short circuit time ratio method is more reasonable than the short circuit frequency method in analyzing the formulation of back bead under changing the gap between base metals. Based on the these results, welding manipulator is designed so as to satisfy the bead height control in real time by measuring the short circuit time ratio. To show the effectiveness of the developed bead formulation control system, the experiment is implemented under two welding conditions such as increasing gap from 0mm to 0.8mm and gradually increasing gap from 0mm to 1.2mm. The experimental results show that the bead formulation can be controlled uniformly in spite of the variation of the gap between base metals.

  • 현재 산업현장에서 활용하는 용접용 로봇은 대부분 오프라인(off-line)으로 작업을 수행하고 있어 생산성과 용접 품질 향상에 그 기능을 충분하게 발휘하지 못하는 실정이다. 현재에는 용접 품질 향상을 위하여 용접 매카니즘이 많이 연구되어 많은 수학적인 해석과 물리적인 해석방법을 도입하여 비선형적인 용접 메카니즘을 연구하고 있다. 이러한 여러 가지 비선형적인 문제와 해석상의 어려움에도 불구하고 용접의 결함을 보완하기 위해 보다 정확한 용접데이터를 생성하기 위하여 고감도의 센서를 도입하여 신호처리 하고 있으며, 이를 이용하여 용접시스템에 포함시키는 피드백제어시스템(feed-back control system)을 구성하여 용접선 추적 및 용접 비드(bead) 형상제어에 응용하고 있다. 또한, 최근에는 인공지능제어기술이 발달되어 인간의 학습능력과 의사결정능력을 대신하는 신경회로망(neural network)과 퍼지이론(fuzzy logic)을 도입하여 용접기술을 개발하고 발전시키고 있다. 본 연구에서는 신경회로망이론을 이용하여 실시간으로 용접시스템을 모니터링하고 퍼지제어기에 의하여 용접결함을 보정하는 지능시스템을 개발방법을 제시하고자 한다.

GMA 용접공정에서 공정변수 선정을 위한 민감도 분석에 관한 연구 (A Study on Sensitivity Analysis for Selecting the Process Parameters in GMA Welding Processes)

  • As the quality of a weld feint is strongly influenced by process parameters during the welding process, an intelligent algorithms that can predict the bead geometry and shape to accomplish the desired mechanical properties of the weldment should be developed. This paper focuses on the development of mathematical models fur the selection of process parameters and the prediction of bead geometry(bead width, bead height and penetration) in robotic GMA(Gas Metal Arc) welding. Factorial design can be employed as a guide for optimization of process parameters. Three factors were incorporated into the factorial model: arc current, welding voltage and welding speed. A sensitivity analysis has been conducted and compared the relative impact of three process parameters on bead geometry in order to verify the measurement errors on the values of the uncertainty in estimated parameters. The results obtained show that developed mathematical models can be applied to estimate the effectiveness of process parameters for a given bead geometry, and a change of process parameters affects the bead width and bead height more strongly than penetration relatively.

Al5083-O 알루미늄합금의 보호가스 혼합비율 및 입열량에 따른 GMA용접 특성에 관한 연구 (A Study on the GMA Welding Characteristics of Al5083-O Aluminum Alloy According to the Shield Gas Mixing Ratio and Heat Input)

  • This study was to evaluate GMA welding characteristics of the A15083-O aluminum alloy according to the shield gas mixing ratio and heat input change. The GMA welding of the base metal was carried out with flour different shield gas mixing ratios(Ar100%+He0%, Ar67%+He33%, Ar50%+He50%, and Ar33%+He67%). Regarding the if1uence on the bead shape of the shield gas mixing ratio and heat input, the bead width was greatest in Ar100%+He0% mixture. But the penetration depth and area were greatest in Ar33%+He67% mixture considering that the lower Ax gas ratio, the higher bead depth and area. Also, dilution was also best in the shield gas mixing ratio. The size and number of deflects were least in Ar33%+He67% mixture. Higher He gas ratio resulted in less deflects detected by the radiographic inspection.

저탄소 박판 강재의 Nd:YAG 레이저 용접부 형성에 미치는 공정변수의 영향 (Effect of Process Parameters on Bead Formation in Nd:YAG Laser Welding of Thin Steels)

  • This study deals with high power Nd:YAG laser welding of thin steels for small pressure vessels. Full penetration welding at the overlap joint was performed so as to assure sufficient weld strength. Results showed that mid-depth weld size reduced drastically with increasing the travel speed. Position of focus had little effect on the bead formation even though short focal system was used. However, the shape factor and the bead width had closely related with the position of focus. Based on the microstructural inspection, acceptable weld was obtained when the overlap clearance was controlled up to 20% of the base metal thickness. In the case that the joint contained more clearance than the critical value, both the tensile shear strength and the tear strength were reduced. Results also demonstrated that shielding gases were proved to play a key role as far as the bead formation characteristics was taken into consideration. Blowing dry air through 5mm in diameter nozzle produced narrower bead cross-section than that of argon or nitrogen shielding.
