Most manufacturing processes such as welding, cutting and molding generate residual stresses on the surface of manufactured parts. Between compressive and tensile residual stresses, the tensile residual stress is harmful to the surface integrity, which results in reduced fatigue life and causes other structural failures when the service stresses are superimposed on the residual stresses. In the research, the residual stresses in the hardened tool steel (SKD11) were measured using hole-drilling method. The specimens were prepared through hard turning. Most of residual stresses in the machined surface were compressive.
The spot welding method has been used in the joining of structures, automotive body, railway carriage, aircraft, household electric appliances, precision parts etc., because of brief working, easy automation, available mass production, and convenience. In this paper, the effects of welding conditions on the fatigue life and the prediction of fatigue life based on fracture mechanics theory of spot welded joint were investigated. Fatigue tests were conducted with the tensile-shear specimens welded in the various current using cold rolled steel sheets. Fatigue life of spot welded joint was predicted and compared with experimental results. Using FEM(finite element method), we analysed the distribution of stress and the condition of deformation on the environments of nugget.
The integrity of laser welded structures is decided in fracture strength and fatigue strength. This study made an effort to understand the fracture behavior considering residual stress. Experiments are conducted and analyses are performed to explore the influence of residual stress on fracture behavior of bead-on laser welded compact specimen. Fracture experiments are performed using ASTM 1820. The performed analyses included thermo-elasto-plastic analyses for residual stress and subsequent J-integral calculation. A modified J integral is calculated in the presence of residual stresses. The J-integral is path-independent for combination of residual stress field and stress due to mechanical loading. The results indicates that the tensile residual stress near crack front bring the low fracture load while the compressive residual stress bring the high fracture load compared to no residual stress specimen. These results quantitatively understand the influence of residual stress on fracture behavior.
SS41 material is welded automatically and is investigated some effects of the welding residual stress on the growth and propagation of fatigue crack, so as to study the fatigue behaviour in the welding residual stress field. The summarized results are as follows; 1) In case of the load amplitude is constant, as the stress ration is changing to 0.1, 0.33 and 0.5 the propagation life is constant but the initiation life decreases. And than, when maximum load or minimum load is constant, s the stress ration increases the initiation life and propagation life. 2) It was shown that the fatigue crack propagation ratio da/dn was almost constant regardless of the stress ratio change at constant load amplitude and that the larger stress ratio, the slower was the fatigue crack propagation ratio. 3) The opening ratio U is influenced by $K_{max}$ but it isn't only the function of $K_{max}$ because data range is very large. 4) The fatigue life of the specimens on tensile compressive residual stress field was decreased and increased respectably more than that of the base metal.

Primary water stress corrosion cracking (PWSCC) has been found in the weld region of the nuclear power plant. Welding can produce tensile residual stress. Tensile residual stress contributes to the initiation and growth of PWSCC. It is important to estimate weld residual stress accurately to predict or prevent the initiation and growth of PWSCC. This paper shows the results of finite element analysis and measurement experiment for weld residual stress. For the study, four kinds of specimen were fabricated with the materials used in the nuclear power plant. Residual stresses were measured by four kinds of methods of hole drilling, x-ray diffraction, instrumented indentation and sectioning. Through the study, numerical analysis and measurement results were compared and the characteristics of each measurement technique were observed.

In this study, we investigated the variations in welding residual stresses in dissimilar metal butt weld due to width of repair welding and re-distribution behaviors resulting from similar metal welding (SMW) and mechanical loading. To this end, detailed two-dimensional axi-symmetric finite element (FE) analyses were performed considering five different repair welding widths. Based on the FE results, we first evaluated the welding residual stress distributions in repair welding. We then investigated the re-distribution behaviors of the residual stresses due to SMW and mechanical loads. It is revealed that large tensile welding residual stresses take place in the inner surface and that its distribution is affected, provided repair welding width is larger than certain value. The welding residual stresses resulting from repair welding are remarkably reduced due to SMW and mechanical loading, regardless of the width of the repair welding.
It depends on the joint configuration, dimensions and constraints of the joint whether the residual stress at the root of single-sided butt weld is tensile or not. Therefore, recommendation is generally made that high R ratio should be used in the fatigue test of welded joint in order to prevent excessively long life caused by compressive residual stress. In this research, the residual stress profile in butt weld joint was obtained through compliance method, using successive extension of a slot and measurement of the variation of strain during the slot extension. The residual stress profile was firstly assumed to be the linear summation of Legendre polynomials up to 9th order excluding 0th and 1st order. Strain variation on the surface was measured while the slot was being extended by cutting to find out the 8 unknown coefficients of each polynomial term. The cut was made by the electric discharge machine. It was concluded that the residual stress near the surface is positive valued, however, it turned into the negative value as soon as it passed through 2 or 3 mm of the depth.
Most of the welding steel plate structures have complicated mechanical problems such as rolling directional characteristics and residual stresses caused by manufacturing process. For the enhancement of reliability and safety in those structures, therefore, a systematic investigation is required. SS400 steel plate used for common structures was selected and welded by FCAW butt-welding process for this study, and then it was studied experimently about characteristics of fatigue crack propagations with respect to rolling direction and welding residual stress of welded steel plates. When the angles between rolling direction and tensile loading direction in base material are increased, their ultimate strength not show a significant difference, but yielding strength are increased and elongations are decreased uniformly. It is also shown that fatigue crack growth rate can be increased from those results. When the angles between welding bead direction and loading direction in welded material are increase, fatigue crack growth rate of them are decreased and influenced uniformly according to the conditions of residual stress distribution. In these results, it is shown that the welded steel plate structures are needed to harmonize distributed welding residual stress, rolling direction and loading direction fur the improvement of safety and endurance in manufacture of their structures.
Thermal and mechanical characteristics in dissimilar SS400-STS304 steel weldment have been investigated by 3D thermal elastic-plastic analysis. Moreover, the influence of welding residual stresses on the mechanical behaviour of this welded joint, by applying superimposed external load (tension load) was determined. The residual stresses obtained by numerical simulation were compared with the experimentally measured results. The FE results were in good agreement with the measured values. The mechanical test (hardness, tensile test) and metallurgical analysis was carried out to ensure the weld integrity. Hence, possibility of applying SS400-STS304 dissimilar steels in industries has been established.
