Mechanical fastening and joining technologies to using multi mixed materials of car body (차체 소재 다변화에 따른 체결 및 접합기술)

  • The ultimate goal of developing body is revealed the "lightweight" at latest EuroCarBody conference 2012 and the most core technology is joining process to make lightweight car body design. Accordingly, in this study, the car body assembly line for the assembly process applies to any introduction, particularly in the assembly of aluminum alloy and composite materials applied by the process for the introductory approached. Process were largely classified by welding (laser, arc, resistance, and friction stir welding), bonding (epoxy bonding) and mechanical fastening (FDS, SPR, Bolting and clinching). Applications for each process issues in the case and the applicable award was presented, based on the absolute strength of the test specimens and joining characteristics for comparative analysis were summarized. Finally, through this paper, we would tried to establish the characteristics of the joint for lightweight structure.

  • 본 논문에서는 액체의 표면장력을 이용하여 복수의 KGD 들을 웨이퍼 상태에서 일괄접합함으로써, 높은 수율의 삼차원적층칩을 빠른 생산성으로 제작할 수 있는, 고속 고정밀 접합기술인 자기조직화정합 (Selfassembly) 기술에 대해 소개를 하였다. 본 연구실에서 개발한 self-assembly 기술을 적용하여 5mm 각(角) 크기의 칩 500개를 1초 이내에 평균 $0.5{\mu}m$ 정도의 높은 정밀도로 8인치 웨이퍼상에 일괄접합시키는데 성공하였다. Self-assembly 기술에 의한 삼차원 칩 적층방식은, 기존의 pick-and-place 적층방식에서 높은 정밀도의 접합특성을 확보하는데 필요한 공정시간을 혁신적으로 단축하는 것이 가능하고, 웨이퍼 레벨에서 복수의 KGD 들을 일괄접합하는 것이 가능하므로, 향후 TSV 기술의 양산화를 실현하는데 적합한 고속 고정밀 접합 기술로서 기대가 크다. 현재 본 연구실에서는 두께가 $50{\mu}m$ 이하의 얇은 LSI 칩 및 메탈범프가 형성된 LSI 칩 등을 이용하여, self-assembly 기술에 의한 삼차원 적층형 집적회로 구현을 위한 접합기술을 개발 중에 있다.

A Study on the Prediction and Control of Angular Distortion in Thick Weldments (후판 구조의 각변형 예측 및 제어에 관한 연구)

  • The block assembly of ship consists of a series of heat processes such as cutting, bending, welding residual stress relaxation and fairing With the fast development of computers, the thermal elasto-plastic analysis method has become a versatile tool for practical applications in the ship production. If numerical analysis is proved to be an advantageous tool to predict the residual deformation due to various heat processes, the optimum methods which can remove the welding distortion can be presented at each assembly stage, which will result in great progress in improving the accuracy of block assembly. In order to minimize the weld-induced angular distortion in thick weldments, this paper proposes the optimum groove design for various plate thickness as the distortion control method. The validity of this method has been substantiated by a number of numerical simulations and experiments.

Development of Simple Prediction Model for Fillet Welding Deformation (필릿 용접변형에 대한 간이 예측 모델 개발)

  • The welding deformation of a hull structure in the shipbuilding industry is Inevitable at each assembly stage. The geometric inaccuracy caused by the welding deformation tends to preclude the introduction of automation and mechanization and needs the additional man-hours for the adjusting work at the following assembly stage. To overcome this problem, a distortion control method should be applied. For this purpose, it is necessary to develop an accurateprediction method which can explicitly account for the influence of various factors on the welding deformation. The validity of the prediction method must be also clarified through experiments. This paper is aimed at deriving the simple prediction model for fillet welding deformations. For this purpose, the thermal elasto-plastic analysis varying the welding conditions and plate thickness has been performed. On the basis of numerical results, the formulae for angular distortion and transverse shrinkage have been derived through the regression analysis. Experimental work has been also carried out to clarify the validity of numerical results. It has been found that the numerical results show a good agreement with those of experiments

Airborne Concentrations of Welding Fume and Metals of Workers Exposed to Welding Fume (용접사업장 근로자의 흄 및 금속 노출농도에 대한 평가와 혈중 금속 농도)

  • Airborne concentrations of welding fumes in which 13 different metals such as Al, Cd, Cr, Cu, Fe, Mn, Mo, Ni, Pb, Si, Sn, Ti, and Zn were analyzed were measured at 18 factories including automobile assembly and manufactures, steel heavy industries and shipyards. Air samples were collected by personal sampler at each worker's worksite(n=339). Blood levels of Cd, Cu, Fe, Mn, Pb and Zn were also measured from samples taken from 447 welders by atomic absorption spectrometry and compared with control values obtained from 127 non-exposed workers. The results were as follows ; 1. Among various welding types, $CO_2$ welding 70.2 % were widely used, shielded metal arc welding(SMAW) 22.1 % came next, and rest of them were metal inert gas(MIG) welding, submerged arc welding(SAW), spot welding(SPOT) and tungsten inert gas(TIG) welding. 2. Welding fume concentration was $0.92mg/m^3$($0.02{\sim}15.33mg/m^3$) at automobile assembly and manufactures, $4.10mg/m^3$($0.02{\sim}70.75mg/m^3$) at steel heavy industries and $5.59mg/m^3$($0.30{\sim}91.16mg/m^3$) at shipyards, respectively, showing significant difference among industry types. Workers exposed to high concentration of welding fumes above Korean Permissible Exposure Limit(KPEL) amounted to 7.9 % and 12.5 %, in $CO_2$ welding and in SMAW at automobile assembly and manufactures and 62.7 % in $CO_2$ welding, and 12.5 % in SMAW at shipyards, and 66.2 % in $CO_2$ welding and 70.6 % in SMAW at steel heavy industries. 3. Geometric mean of airborne concentration of each metal released from welding fumes was below one 10th of KPEL in all welding types. Percentage of workers, however, exposed to airborne concentration of metals above KPEL amounted to 16.8 % in Mn and 7.6 % in Fe in $CO_2$ welding; 37.5 % in Cu in SAW, 30 % in Cu in TIG; and 25 % in Pb in SPOT welding. As a whole, 76 Workers(22.4%) were exposed to high concentration of any of the metals above KPEL. 4. There were differences in airborne concentration of metals such as Al, Cd, Cr, Cu. Fe. Mn, Mo, Ni, Pb, Si, Sn, Ti and Zn by industry types. These concentrations were higher in shipyards and steel heavy industries than in automobile assembly and manufactures. Workers exposed to higher concentration of Pb above KPEI amounted to 7.4 % of workers(7/94) in automobile assembly and manufactures. In shipyards, 19.2 % of workers(19/99) were over-exposed to Mn and 7.1 % (7/99) to Fe above KPEL. In steel heavy industries, 14.4 %(21/146), 7.5 %(11/146) and 13 %(19/146) were over-exposed to Mn, Fe and Cu, respectively. As a whole, 76 out of 339 workers(22.4%) were exposed to any of the metals above KPEL. 5. Blood levels of Cd, Cu, Fe, Mn, Pb, and Zn in welders were $0.11{\mu}g/100m{\ell}$, $0.84{\mu}g/m{\ell}$, $424.4{\mu}g/m{\ell}$, $1.26{\mu}g/100m{\ell}$, $5.01{\mu}g/100m{\ell}$ and $5.68{\mu}g/m{\ell}$, respectively, in contrast to $0.09{\mu}g/100m{\ell}$, $0.70{\mu}g/m{\ell}$, $477.2{\mu}g/m{\ell}$, $0.73{\mu}g/100m{\ell}$, $3.14{\mu}g/100m{\ell}$ and $6.15{\mu}g/m{\ell}$ in non-exposed control groups, showing significantly higher values in welders but Fe and Zn.

  • The welding distortion can result in problems such as dimensional inaccuracies during assembly and raise concerns on safety during service. Therefore, an accurate prediction and a reduction of the deformation are critical to improving the quality of the weldment. In this study, four cases for reducing welding distortion is proposed and it is evaluated through experiments.

Fiber Laser Welding in the Car Body Shop - Laser Seam Stepper versus Remote Laser Welding -

  • The excellent beam quality of high power fiber lasers are commonly used for remote welding applications in body job applications. The Welding speed and productivity is unmatched with any other welding technology including resistance spot welding or traditional laser welding. High tooling cost for clamping and bulky safety enclosures are obstacles which are limiting the use. With the newly developed Laser stitch welding gun we have an integrated clamping in the process tool and the laser welding is shielded in a way that no external enclosure is needed. Operation of this laser welding gun is comparable with resistance spot welding but 2-times faster. Laser stitch welding is faster than spot welding and slower than remote welding. It is a laser welding tool with all the laser benefits like welding of short flanges, weld ability of Ultra High Strength steel, 3 layers welding and Aluminium welding. Together with low energy consumption and minimum operation cost of IPG fiber laser it is a new and sharp tool for economic car body assembly.

  • In shipyards, a large number of dog-pieces are used to align welding joints and prevent welding deformation in the block assembly stage. The huge working man-hours consumed in the working process of dog-pieces impedes the productivity growth of shipyards. In this study, an analysis method based on the experimental results was proposed to simulate the welding deformation of butt joints with a dog-piece setting. The simulation of welding deformation of a hull block joint was performed using the proposed analysis method. Finally, the proposed analysis method can be used to establish guidelines for the proper use of dog- pieces in the block assembly stage.
