A Study on the Improvement of a Damageability and Repairability by Improving Mounting Structure of a Bumper for Passenger Cars (범퍼체결구조 개선을 통한 손상성.수리성 향상방안에 관한 연구)

  • The purpose of this study is to analyze the bumper mounting structure of passenger vehicles at low speed collision. In order to improve the repairability and damageability of the vehicle, the low speed crash tests of RCAR(Research Council for Automobile Repairs) standard(front & rear 15km/h 40% offset crash test) were carried out for analysis of 3 different types of bumper mounting structures. The results of experiments show that the impact energy absorbing ability of bumper stay with rectangular crash box type vehicle which is inserted into the bumper rail was superior to another two different bumper mounting structures that are applied to many passenger vehicles. In this thesis, well designed bumper mounting structure such as rectangular crash box type can enhance the safety of occupants as well as contribute to reduce repair cost at low collision accident by improving repairability and damageability of vehicle.

  • It is a frequent occurrence in urban traffic - a low-speed collision in which one vehicle hits the back of another. The vehicles often sustain expensive damage. Bumpers can reduce this damage, but only line up so the initial contact in an impact is bumper to bumper. Then the bumpers on the colliding vehicles have to absorb the crash energy, keeping damage away from expensive sheet metal, lights, and other components. In real world accidents, Bumper mismatches in crashes are increasing, and the resulting repair costs from low-speed collisions are escalating. In this study, we investigated the bumper rail height and analyzed their effects on repair cost. Futhermore, Our 16kph front-into-rear crash tests demonstrates bumper mismatch problem.

  • Optimized section shape of aluminum bumper backbeam for enhancing the front high speed crashworthiness was investigated. Front body analysis model of a convertible vehicle was built up and parameter studies were carried out with changing the inner rib shape and the section thickness distribution. First an inner rib shape displaying most efficient structural performance was selected. Next, for the selected section the effect of section thickness combination was examined. Also, a light weighed backbeam section displaying crash performance over the current design was suggested. Finally RCAR front low speed impact analyses were carried out for the optimized models.

Investigation of Development of Bumper Back-Beam Using a Thermoplastic Polyolefin (열가소성 폴리올레핀으로 구성된 범퍼 후방 보 개발에 관한 연구)

  • Recently, the application of the plastic material to automotive components and structures has steadily increased to satisfy demands on the saving of overall weight and the improvement of energy efficiency. The objective of this paper is to investigate the development of a bumper back-beam using a thermoplastic olefin (TPO). The bumper back-beam was designed to be manufactured from the injection molding process. In order to obtain a proper design of the bumper back-beam, three-dimensional finite element analyses were performed for various design alternatives. Stress-strain curves for different strain rates were measured by high speed tensile tests of the TPO to consider strain rate effects in the FEA. The influence of the sectional shape and the rib formation on the contact force-intrusion curves, the deflection and the energy absorption rate of the bumper back-beam was examined. From the results of the examination, a proper design of the bumper back-beam was acquired. The bumper back-beam consisting of TPO was fabricated from the injection moulding process and the vibration welding. Pendulum crash tests were carried out using the fabricated bumper back-beam. The results of the tests showed that the designed bumper back-beam can satisfy requirements of the federal motor vehicle safety standard (FMVSS). Through the comparison of the previously designed bumper back-beam with the newly designed bumper back beam, it was noted that the weight of the designed bumper back-beam is lighter than that of the previously designed bumper back beam by nearly 16 %. In addition, it was considered that the newly designed bumper back beam can improve recycling of the bumper back-beam.

Steel processing effects on crash performance of vehicle safety related applications

  • Due to the increasing competition, automotive manufacturers have to manufacture highly safe and light vehicles. The parts which make up the body of the vehicle and absorb the energy in case of a crash, are usually manufactured with sheet metal forming methods such as deep drawing, bending, trimming and spinning. The part may get thinner, thicker, folded, teared, wrinkled and spring back based on the manufacturing conditions during manufacturing and the type of application methods. Transferring these effects which originate from the forming process to the crash simulations that are performed for vehicle safety simulations, makes accurate and reliable results possible. As a part of this study, firstly, the one-step and incremental sheet metal forming analysis (deep drawing + trimming + spring back) of vehicle front bumper beam and crash boxes were conducted. Then, crash performances for cases with and without the effects of sheet metal forming were assessed in the crash analysis of vehicle front bumper beam and crash box. It was detected that the parts absorbed 12.89% more energy in total in cases where the effect of the forming process was included. It was revealed that forming history has a significant effect on the crash performance of the vehicle parts.

  • The automotive front bumper guard is the most important part of the vehicle for protecting the life of driver when a traffic accident happens. In order to ensure safe driving, this part must possess sufficient strength and durability. This study was carried out with structural and fatigue analyses by designing front bumper guard models. After the lowest value for maximum total deformation and equivalent stress was found through structural analysis and the highest value for fatigue life was found for all three models, it was shown that the type C front bumper guard model was the most suitable for application to a real car. The strength property and durability of the optimum design were determined through this study's results.

Bumper Stay Design for RCAR Front Low Speed Impact Test (RCAR 전방 저속 충돌시험 대응 범퍼 스테이 설계)

  • RCAR low speed impact test estimates repair cost of the impacted vehicle. In this study, for a mid-size vehicle front body model, structural performance for RCAR low speed impact were analyzed with changing the bumper stay shape and size. First, for improving the impact load transfer mechanism to side member the stay rear section shape at connecting area with side member was modified and the stay outer was redesigned to be normal to the barrier. Next, the investigation on stay thickness effect was carried out and the performances of several models with different forming shape were compared. The final design showed 13mm decrease in the maximum barrier intrusion distance and greatly reduced side member deformation. Additional analyses explained the validity of the final design.

The study for the forming technology of Automobile Bumper beam using the Tailored Blank of Mash Seam Welding (매쉬심 합체박판을 이용한 자동차 Bumper beam의 성형기술에 관한 연구)

  • In recent automotive industry, vehicle weight can be reduced by one-step forming of tailored blanks welded with two or more sheets of metal blanks. Tailored blank(TB) welding is a production method for blanks involving welding together materials of different quality, thickness, and coating, and has proved popular in fabrication automotive parts. This paper deals with the forming characteristics of mash seam welded tailored blanks. Using these forming characteristics, the bumper beam was developed using the mash seam welded tailored blank with the different thickness. We performed the forming simulation with respect to strain distribution on blank during the stamping of the bumper rail part. Based on these results, we made some stamping tryouts with selected types of blank designs to investigate the formability of tailored blank with different thickness. During the tryouts, we knew that it was important the BHF(Blank Holding Force). We obtained to reducing 10.5% weight and cost with adapting the bumper beam of automotive component using the tailored blank of mash seam welding.

  • There have been various studies to find out the correlation between subjective and objective evaluation ride comfort in vehicle. To be proper, subjective evaluation considers the signal pattern of vibration generated by vehicle. In this study, driving test is carried out to extract the correlation between subjective evaluation by subjects and vibration signals measured on the seat when a test vehicle is passing over test bumpers, which have two sorts of width change and height change respectively. A unique reference bumper is used to be compared with the relative comfort of test bumpers.

Optimum Design of an Automobile Front Bumper Using Orthogonal Array (직교배열표를 이용한 승용차 앞 범퍼의 최적설계)

  • Bumpers are structural components to reduce physical damage to the front and rear ends of a passenger motor vehicle from low speed collisions. Damage assessment and the protectiveness are the commonly used designing criteria but in this study, relative displacements of the bumper are examined. To absorb the crash energy without significant damage to the bumper itself, foam material is installed between fascia and beam. However, it is not easy to predict the exact displacements generated in bumper structures through FEM because the compressive stress-strain curve of a foam material depends on strain rates that deviates significantly on each trial. Under this uncertain condition, a range of displacements is calculated and the optimum design is performed using the design of experiments. The result will be used to find the design that minimizes the weight within displacement constraints. The orthogonal array of L9 is introduced to find the optimum of the design variables that considers the thickness of inner beam, outer beam and stay, This study will suggest the design procedure of a front bumper using the uncertain stress-strain curve of a foam material.
