  • Recently, the development of high speed and high precision NC-lathe for piston head machining is needed for the complexity and diversity of the piston head shape used in automobile reciprocating engine. THe piston head has many complex shapes in the aspect of fuel economy, such as ovality, profile, double ovality and recess. Among them, for the maching of the over shape of 0.1~1mm the cutting tool should move periodically symchronized with the rotation of piston workpiece. The cutting tool feeed system must have high positioning accuracy for the precise machining, high speed for the fast maching and high dynamic stiffness for the cutting force. The linear brushless DC motor is used for satisfying these coditions. The ballbush guide and supporting guide using turcite is used for the guidance of the feed drive system. Linear encoder, digital servo ampllifer and controller are used for driving the motor. THis paper presents the design and simulation of the new tool feed system for noncircular machining.

  • The direction of the cutting tool plays a critical role in elliptical vibration cutting(EVC) where the cutting tool cuts workpiece in a trochoidal motion. In this study, EVC cutting device was developed using two parallel piezoelectric materials and it was observed that the rotation direction of the tool reverses as the EVC device undergoes resonance at which either flexural(cutting direction) or longitudinal( thrust direction) mode shapes occurs. To analytically explain reversal of the rotation direction, kinematic motion analysis of the tool was modified to incorporate amplification of the vibration amplitude and phase introduced by resonance. It successfully demonstrated, through Matlab simulation, reversal of the rotation direction of the cutting tool as the excitation frequency increases beyond resonance frequencies at which either flexural or longitudinal vibration occurs.

  • A linear compressor used in a refrigerator has higher energy efficiency than a reciprocating compressor, but its vibration level is still severe than others. The vibration level of linear compressor at the frequency of 60Hz is dominant since it is the exciting frequency of a motor. In this paper, a simulation tool to predict the shell vibration of the linear compressor was developed. The shell and body parts in a compressor were assumed to be 3-dimensional rigid body having both translational and rotational motion, while the reciprocating piston part has only 1-dimensional translational motion. The flexible loop-pipe was modeled by in-house code of finite element method. To verify the developed tool, five cases of different loop-pipe shapes were examined experimentally. The results by the developed tool showed good agreements with those by experiments.

  • Presented in this paper is a new fast and robust algorithm generating NC tool path for 2D pockets with islands. The input shapes are composed of line segments and circular arcs. The algorithm has two steps: creation of successive offset loops and linking the loops to a tool path. A modified pairwise technique is developed in order to speed up and stabilize the offset process, and the linking algorithm is focused on avoiding thin-wall cutting and minimizing tool retractions. The proposed algorithm has been implemented in C++ and some illustrative examples are presented to show the practical strength of the algorithm.

  • Shape optimization was performed to obtain the precise shape of cutouts including the internal shape of cutouts in laminated composite plates by three dimensional modeling using solid element. The volume control of the growth-strain method was implemented and the distributed parameter chosen as Tsai-Hill fracture index for shape optimization. The volume control of the growth-strain method makes Tsai-Hill failure index at each element uniform in laminated composites under the initial volume. Then shapes optimized by Tsai-Hill failure index were compared with those of the initial shapes for the various load conditions and cutouts. The following conclusions were obtained in this study. (1) It was found that growth-strain method was applied efficiently to shape optimization of three dimensional cutouts in a laminate composite, (2) The optimal shapes of the various load conditions and cutouts were obtained, (3) The maximum Tsal-Hill failure index was reduced up to 67% when shape optimization was peformed under the initial volume by volume control of growth-strain method.

  • A mathematical methodology is proposed for designing nozzle hole shapes producing controlled geometric cavitation. The proposed methodology uses an unstructured RANS flow solver, with the ability to compute sensitivity derivatives via an adjoint algorithm. The adjoint formulation for the N-S equations is presented while variation of the turbulence viscosity is not taken into account during the geometry modifications. The sensitivities are calculated in a mode independently of the shape parameterisation. The method is used to develop and evaluate conceptual shapes for nozzle hole cavitation reduction. The localized region at the hole inlet producing cavitation, is parameterised using its radius of curvature, while a cost function is formulated to eliminate the negative pressures present at this location. Sensitivity derivatives are used to assess the dependence of the localized region on the minimum pressure, and to drive the geometry to the targeted shape. The results show that the computer model can provide nozzle hole entry shapes that produce predefined flow characteristics, and thus can be used as an inverse design tool for nozzle hole cavitation control.

  • A capacitor discharge impulse magnetizer is used to produce a high current pulse of short duration in a magnetizing fixture for magnets of the various shapes. The problem of designing custom fixtures for magnetization has often been considered more of conventional experience than a scientific theory. Therefore, the design of magnetizingfixture has until recently been a "cut and try" process. It was common to literally blow up one or more fixtures beforeachieving the desired results. Finite element CAD package allow the design of such a fixture. Since magnetizing fixtures come in a variety of sizes and shapes, there is usually no simple analysis method that can be used to estimate the field characteristics of the fixtures. Instead, one typically uses finite element analysis. FEA program MAXWELL is the primary tool used here. The purpose of this study was a examine both theoretically and experimentally the field characteristics inside the fixture. Independent of sizes and shapes of magnetizing fixtures, the desired magnetic field can be obtained with resonable predictability. The experimental results have been achieved using a 1000[V], 22.4[KJ] capacitor discharge magnetizer and iron-core fixtures.

  • In this study, hemisphere and cylindrical shapes were machined for different tool paths and machining conditions with ball endmill cutters. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting is obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. Roundness values were found in least roundness error when down-milling in upward cutting. It is obtained the very little difference between 90。and 45。 of inclination position angle. The best surface roughness value was obtained in upward up-milling and showed different tendency with tool deflection and cutting force. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. Therefore, this phenomenon which is received over cutting resistance can be caused of chatter.

  • End mill is an essential tool to generate complex surface in workpiece and it has been developed with various materials and tool shapes. The most important factor to evaluate the performance of end mill is still the wear characteristics of flank face. In addition to the flank wear, the tool edge roughness generated by the chipping is another important factor in aspects of material property and machinability evaluation and affects the quality of machined surface. Up to now, there is no direct method for measurement of tool edge roughness. In this study, the tool edge roughness of flat end mill is indirectly measured along the axial direction of workpiece. The theoretical equation is derived in consideration of tool geometry. Finally, the optimal conditions to measure the tool edge roughness by the proposed method are presented through the theoretical review and experimental identification.
