Until now, various cutting test were needed to acquire optimal design of end mill for the purpose of high speed machining, due to the insufficient knowledge about cutting process in high speed machining. Using various tools with different geometry, relationships between tool geometry parameter (rake angle, clearance angle, length of cutter) and cutting process (cutting force, surface accuracy, surface roughness) have been studied.   • The high speed machining is now one of the most effective manufacturing methods to achive higher productivity. However, due to the increased cutting temperatures caused by increased cutting speed, tool wear become larger. Especially in high speed face milling, cutting tools are exposed not only to high cutting temperatures, but also to mechanical and thermal shock stresses. It is essential, therefore, to know the wear characteristics of tool materials in high speed machining. This study presents an experimental investigation of the cutting performance of CBN tools in high speed face milling of gray cast iron FC25. The effect of cutting conditions and cutting length on flank wear of CBN tools and roughness of machined surfaces is investigated. The cutting parameters involved were ; cutting speeds in the range of 600to 1800 m/min, feed of 0.1 mm/tooth, and depth of cut of 0.3mm.

  • The resultant cutting force during machining with a worn tool is viewed as a decomposition of the cutting force into a cutting force component related to chip removal from the workpiece and into a component dependent on the contact force between the tool flank's wear land and the workpiece. The shear line method, in which the cutting force is considered proportional to the length of the shear line, is used to calculate the cutting force component for the removal of the chip, while the elastic effect of the workmaterial on the tool is taken into consideration to analyze the effect of tool flank wear. The predicted resultant cutting force, expressed as the sum of both components, is compared to experimental data obtained during wave-on-wave cutting.

Fabrication of Large-area Micro-lens Arrays with Fast Tool Control

  • This paper describes a fast tool control (FTC)-based diamond turning process for fabricating large-area high-quality micro-lens arrays. The developed FTC unit has a stroke of $48{\mu}m$ and a resonance frequency of 4.9 kHz. Micro-lens arrays were fabricated using a micro-cutting tool with a nose radius of $50{\mu}m$. The FTC unit was integrated with a force sensor so that the initial position of the micro-cutting tool with respect to the workpiece surface could be detected through monitoring the contacting force. The length and depth of the designed parabolic micro-lens profile were $190{\mu}m$ and $20{\mu}m$, respectively. A micro-lens array was fabricated on a cylinder surface over an area of ${\phi}55 mm{\times}40 mm$.

공작기계 회전축-베어링 시스템의 유한요소해석 자동화를 위한 툴 개발 (Development of a Tool for Automation of Finite Element Analysis of a Shaft-Bearing System of Machine Tools)

  • We have developed a tool that uses finite element analysis (FEA) to rapidly evaluate a shaft-bearing system of machine tools. We extracted commercial data on suitable clamping units and defined the inner profile of the shaft to avoid needing direct user input to define the profile. We use a splitting algorithm to convert the shaft into beam elements with two diameters and length. To validate the tool, we used it to design and evaluate a shaft-bearing system and found that our tool automated the construction of an FE system model in a commercial FEA package as well as the static stiffness evaluation; both tasks were completed in seconds, demonstrating a significant reduction from the minutes normally required to complete these tasks manually.

  • The success of warm forming of Mg alloy sheet is greatly influenced by friction at elevated temperature, depending on the surface treatment of the tool. The tool coating affected the frictional characteristics of AZ31B Mg alloy sheet at elevated and room temperatures. The frictional behavior of the Mg alloy sheet at room temperature was not significantly affected by surface treatment conditions of the tool, but was significantly affected at elevated temperature. When the contact pressure is high, a few surface-treated tools exhibit a higher coefficient of friction than those without surface treatment. It is important to select the surface treatment conditions of the tool in order to ensure appropriate friction during warm forming of Mg alloy sheet.

볼엔드밀 중삭가공시 커습에 의한 절삭특성과 공구마모 (Effect of Cusp on the Cutting Characteristics and Tool Wear of Semi-finishing in Ball End Milling)

  • In modem manufacturing, many products that have geometrically complicated features, including three-dimensional sculptured surfaces, are designed and produced. In the production of these complex-shaped mechanical components, e.g. automobile dies, molds, and various engineering applications, the ball-end milling process is one of the most widely used NC machining processes that consists of roughing, semi-finishing and finishing. In semi-finishing, cusps remained after roughing according to the used tools that have two patterns of stairs and wave shapes. These cusp shapes have air-cut in cutting and instability caused by high cutting speed that affects the cutting characteristics such as cutting force and tool wear. Cutting characteristics are measured and analyzed through cutting force, FFT analysis of cutting force and tool wear along cutting length according to low tool paths with same metal removal rate. As a results of the experiments, this study suggests the optimal conditions of tool path and cutting direction. This approach for the cutting characteristics of semi-finishing provides a useful aid for the productivity and efficiency improvements of NC machining processes.

신경회로망 방식에 의한 복잡한 포켓형상의 황삭경로 생성 (Neural network based tool path planning for complex pocket machining)

  • In this paper, we present a new method to tool path planning problem for rough cut of pocket milling operations. The key idea is to formulate the tool path problem into a TSP (Travelling Salesman Problem) so that the powerful neural network approach can be effectively applied. Specifically, our method is composed of three procedures: a) discretization of the pocket area into a finite number of tool points, b) neural network approach (called SOM-Self Organizing Map) for path finding, and c) postprocessing for path smoothing and feedrate adjustment. By the neural network procedure, an efficient tool path (in the sense of path length and tool retraction) can be robustly obtained for any arbitrary shaped pockets with many islands. In the postprocessing, a) the detailed shape of the path is fine tuned by eliminating sharp corners of the path segments, and b) any cross-overs between the path segments and islands. With the determined tool path, the feedrate adjustment is finally performed for legitimate motion without requiring excessive cutting forces. The validity and powerfulness of the algorithm is demonstrated through various computer simulations and real machining.

Determination of stress state in formation zone by central slip-line field chip

  • Stress state of chip formation zone is one of the main problems in metal cutting mechanics. In two-dimensional case this process is usually considered as consistent shears of work material along one of several shear surfaces, separating chip from workpiece. These shear planes are assumed to be trajectories of maximum shear stress forming corresponding slip-line field. This paper suggests a new approach to the constriction of slip-line field, which implies uniform compression in chip formation zone. Based on the given model it has been found that imaginary shear line in orthogonal cutting is close to the trajectory of maximum normal stress and the problem about its determination has been considered as well. It has been shown that there is a second central slip-line field inside chip, which corresponds well to experimental data about stress distribution on tool rake face and tool-chip contact length. The suggested model would be useful in understanding mechanistic problems in machining.
