Development of a Multi-Tasking Machine Tool for Machining Large Scale Marine Engine Crankshafts and Its Design Technologies (대형 선박엔진 크랭크샤프트 가공용 복합가공기 기술 개발)

  • A multi-tasking machine tool for large scale marine engine crankshafts has been developed together with design technologies for its special devices. Since work pieces, that is, crankshafts to be machined are big and heavy; weight of over 100 tons, length of 10 m long, and diameter of over 3.5 m, several special purpose core devices are necessarily developed such as PTD (Pin Turning Device) for machining eccentric pin parts, face place and steady rest for chucking and resting heavy work pieces. PTD is a unique special purpose device of open-and-close ring typed structure equipped with revolving ring spindle for machining eccentric pins apart from journal. In order to achieve high rigidity of the machine tool, structural design optimization using TMSA (Taguch Method based Sequential Algorithm) has been completed with FEM structural analysis, and a hydrostatic bearing system for the PTD has been developed with theoretical hydrostatic analysis.

A study on the optimal conditions for machining accuracy when endmill fillet cutting at the corner (코너부 모깍기 엔드밀가공시 가공정밀도의 최적조건에 관한 연구)

  • Endmill fillet cutting at the corner was conducted with the online measurement of cutting forces and tool deflection by a tool dynamometer and an eddy current sensor system. The profile of the machined surface was also compared with the CAD profile with a Coordinate Measuring Machine (CMM) and CALYPSO software. It was found that the end mill cutter with four blades has a better surface profile than that with two blades, and the cutting forces and tool deformation were increased as the cutting speed was increased. When the tool located at the degree $45^{\circ}$ corner was found to conduct the maximum cutting force than started to the point of the workpiece. As it was compared with the CMM and ANOVA analysis result in the case that the cutting force and tool deformation was the maximum, it was found that the result was affected by the spindle speed and the number of blades.

  • The need for high-strength, multi-axis, and multi-functional machine tools has recently increased because of part complexity and workpiece strength. However, most of the machine tool manufacturers rely on experience for a detailed design because of the shortcomings in the existing design technology. This study uses a topology optimization method to more effectively design a large multi-functional machine tool considering static stiffness. The ram, saddle, and column parts are important structures in a machine tool. Hence, they are selected for the finite element method analysis. Based on this analysis, the optimized internal rib structure for those parts is designed for desirable rigidity and weight. This structure could possibly provide the required design technology for machine tool manufacturers.

  • A Study was made on falnk wear in carbide tools in turning SUS304 steel. When an austenitic stainless steel (SUS304 steel) is cut with the tool, saw-toothed chip are produced. It is found that machining SUS304 steel would make a tool worn fast. For increasing productivity, tool wear has to be predicted and controlled. An amended cutting geometry consisting of a negative rake angle ($-6^{\circ}$ ) and a high clearance angle ($-17^{\circ}$ ) is proposed for decreasing carbide tool wear (flank) in the machining of SUS304 steel. The amended cutting geometry is found to make the flank wear lower than a general cutting geometry (rake angle $6^{\circ}$ , clearance angle $5^{\circ}$). The effects of the three cutting variables (cutting speed, feed, tool radius) on the flank wear analyzed by fiting a simple first-order model containing interaction terms to each flank wear parameter by means of regression analysis and the predicted from first-order regression analysis model equation of flank wear.

  • Changes in the accuracy of the geometrical shape after a surface treatment are often very large due to the variation of the deformation mechanisms such as edge draw-in and the variation in springback caused by the reduction in the coefficient of friction between the tool and the blank. In the present study, the resulting shape accuracy due to the changes in deformation is quantitatively examined in order to predict the variation and to remove any undesirable additional tool compensation for the center pillar member made from steel with a UTS of 980MPa. The study examines important process parameters that are closely related with the edge draw-in such as the blank holding force, the contact status between the tool and the blank and the friction coefficient. The proposed method is applied within the finite element analysis of the stamping process for tools after a surface treatment and the amount of edge draw-in and flush values are compared between the analysis and experiments. The results demonstrate that the proposed quantification and finite element scheme are applicable to complicated tool compensation procedures and compensation can be designed effectively.

  • Recently the studies on user-centered design and form-development have become issues of general interest as the key methods for successful design. For form analysis on user it is important needs that an integrated approach of existing methods and development of expert tool for designer. Moreover analysis methods and tools have to meet with the designers needs of visual result, clear direction, concrete formative factor, user's emotional response and designer-friendly interface. This study proposed the main concepts of form analysis tool based on the user's emotional response ; integrated management, variables set-up, visual result of analysis, in-depth analysis with data mining and correlation, and reinforcement of user-centered analysis. Specific analysis tool consists of 5 functions: Project Management, Analysis Frame Set-up, Data Input-output, Basic Analysis, and In-depth Analysis. The feasibility of proposed tool was verified by a case study of mobile phone design in under-graduate class.

  • To remove software defects and improve performance of software, many developers perform code inspections and use static analysis tools. A code inspection is an activity that is performed manually to detect software defects in the developed source. However, there is no clear criterion which source codes are inspected. A static analysis tool can automatically detect software defects by analyzing the source codes without running the source codes. However, it has disadvantage that analyzes only the codes in the functions without analyzing the relations among source functions. The functions in the source codes are interconnected and formed a social network. Functions that occupy critical locations in a network can be important enough to affect the overall quality. Whereas, a static analysis tool merely suggests which functions were called several times. In this study, the core functions will be elicited by using social network analysis and DEA (Data Envelopment Analysis) for CUBRID open database sources. In addition, we will suggest clear criteria for selecting the target sources for code inspection and will suggest ways to find core functions to minimize defects and improve performance.

  • A successful on-line monitoring system for conventional machining operations has the potential to reduce cost, guarantee consistency of product quality, improve productivity and provide a safer environment for the operator. In fee-shape machining, typical signs of tool problems such as vibration, noise, chip flow characteristics and visual signs are almost unnoticeable without the use of special equipment. These characteristics increase the importance of automatic monitoring in fine-shape machining; however, sensing and interpretation of signals are more complex. In addition, the shafts of the micro-tools break before the typical extensive cutting edge of the tool gets damaged. In this study, the existence of a relationship between the characteristics of the cutting force and tool usage was investigated, and tool breakage detection algorithm was developed and the fellowing results are obtained. In data analysis, didn't use a relative error compare which mainly used in established experiment and investigated tool breakage detection algorithm in time domain which can detect AE and cutting force signals more effective and accurate.

Analysis and Denoising of Cutting Force Using Wavelet Transform (Wavelet 변환을 이용한 절삭신호 분석과 노이즈 제거)

  • The wavelet transform is a popular tool fer studying intermittent and localized phenomena in signals. In this study the wavelet transform of cutting force signals was conducted for the detection of a tool failure in turning process. We used the Daubechies wavelet analyzing function to detect a sudden change in cutting signal level. A preliminary stepped workpiece which had intentionally a hard condition was cut by the inserted cermet tool and a tool dynamometer obtained cutting force signals. From the results of the wavelet transform, the obtained signals were divided into approximation terms and detailed terms. At tool failure, the approximation signals were suddenly increased and the detailed signals were extremely oscillated just before tool failure.

  • A tool holder system has been designed to measure cutting forces in diamond turning. This system includes a 3-component piezo-electric tranducer. In this research, tool holder system is modeled by considering the element dividing, material properties, and boundary conditions using MSC/PATRAN. Mode and frequency analysis of structure is simulated by MSC/NASTRAN, for the purpose of developing the effective design. In addition, tool holder system is verified by vibration test using accelerometer. This system will aid to the development of Fast Tool Servo.
