Spray coating is a versatile surface modification technology in which coating is built-up based on the successive deposition of micron-scaled particles. Depending on the coating materials, the coatings can meet the required mechanical properties, corrosion resistance, and other properties of base materials. Spraying processes are mainly classified into thermal and kinetic spraying according to their bonding mechanism and deposition characteristics. Specifically, thermal spraying process can be further classified into many categories based on the design and mechanism of the process, such as frame spraying, arc spraying, atmospheric plasma spraying (APS), and high velocity oxygen-fuel (HVOF) spraying, etc. Kinetic spraying or cold gas dynamic spraying is a newly emerging coating technique which is low-temperature and high-pressure coating process. In this paper, overall view of thermal and kinetic spray coating technologies is discussed in terms of fundamentals and industrial applications. The technological characteristics and bonding mechanism of each process are introduced. Deposition behavior and properties of technologically remarkable materials are reviewed. Furthermore, industrial applications of spray coating technology and its potentials are prospected.

The waveforms of AE generated from the both test coating specimens can be classified by FFT analysis into two types which low frequency(type I) and high frequency(type II). The type I waveform is considered to corresponds exfoliation of coating layers and type II waveform corresponds the plastic deformation of notch tip. The fracture of the coating layers can estimate by AE event and amplitude, because AE features increase when the deformation generates.

In present work, $La_{0.8}Ca_{0.2}CrO_3$ (LCC) ceramic interconnect layer for SOFC was prepared by using thermal plasma spray coating process. The LCC powders were synthesized by Pechini method and calcined at the temperature of $1000^{\circ}C$. The prepared LCC powder was characterized by x-ray diffraction (XRD), scanning electron microscopy (SEM), particle counter, BET analysis, respectively. In addition, basic and essential properties of LCC layer coated by thermal plasma spray coating process such as the morphology of surface and cross section for coated layer, gas leak rate, and electrical conductivity were analyzed and discussed. Based on these experimental results, it can be concluded that the LCC layer coated by thermal plasma spray coating process can be suitable as a ceramic interconnect of SOFC operated at $800^{\circ}C$.
An inert gas atomized NiTiZrSiSn bulk metallic glass feedstock was sprayed onto the copper plate using vacuum plasma spraying process. In order to change the in-flight particle energy, that is, thermal energy, the hydrogen gas flow rate in plasma gas mixture was increased at the constant flow rate of argon gas. Coating and single pass spraying bead were produced with the least feeding rate. Regardless of the plasma gas composition, fully melted through unmelted particle could be observed on the overlay coating. However, the frequency of the unmelted particle number density was increased with the decrease of the hydrogen gas flow rate. The amorphous phase fraction within coating was also affected by the number density of the unmelted particle.
본 연구에서는 열 플라스마 용사 코팅 법을 사용하여 고체산화물 연료전지에서 사용되는 $La_{0.8}Ca_{0.2}CrO_{3}$(LCC), $La_{0.8}Sr_{0.2}CrO_{3}$(LSC), $La_{0.8}Ca_{0.2}CrO_{0.9}Co_{0.1}O_{3}$(LCCC) 세라믹 연결재를 코팅하여 코팅 층의 특성평가를 수행하였다. 열 플라즈마 코팅에 앞서 각 세라믹 연결재 입자의 특성평가를 위해 X선 회절, 미세 구조, 입자 측정 및 비표면적 분석을 수행하였다. 세라믹 연결재 입자의 특성평가 후, 열 플라스마 용사 코팅 법을 사용하여 연료극 지지체 위에 코팅하였으며, 코팅 층의 특성을 평가하기 위해 코팅 층의 표면, 파단면 분석, 가스 누출 속도 및 전기 전도도 측정을 수행하였다. 이러한 특성 평가 결과를 바탕으로 열 플라스마 용사 코팅 법을 통해 코팅된 LCCC 코팅 층이 고체산화물 연료전지의 세라믹 연결재로서 적합함을 확인하였다.
A high thermal conductive AlN composite coating is attractive in thermal management applications. In this study, AlN-YAG composite coatings were manufactured by atmospheric plasma spraying from two different powders: spray-dried and plasma-treated. The mixture of both AlN and YAG was first mechanically alloyed and then spray-dried to obtain an agglomerated powder. The spray-dried powder was primarily spherical in shape and composed of an agglomerate of primary particles. The decomposition of AlN was pronounced at elevated temperatures due to the porous nature of the spray-dried powder, and was completely eliminated in nitrogen environment. A highly spherical, dense AlN-YAG composite powder was synthesized by plasma alloying and spheroidization (PAS) in an inert gas environment. The AlN-YAG coatings consisted of irregular-shaped, crystalline AlN particles embedded in amorphous YAG phase, indicating solid deposition of AlN and liquid deposition of YAG. The PAS-processed powder produced a lower-porosity and higher-hardness AlN-YAG coating due to a greater degree of melting in the plasma jet, compared to that of the spray-dried powder. The amorphization of the YAG matrix was evidence of melting degree of feedstock powder in flight because a fully molten YAG droplet formed an amorphous phase during splat quenching.
기계적 합금화법에 의해 준비된 복합분말을 이용하여 용사공정에 의해 알루미늄 모재에 Al-SiC$_{p}$ 복합재료 코팅층을 형성하였다. 24h milling 후 복합화된 분말을 제조할 수 있었으며, 이 분말을 용사하여 복합재료 코팅층을 형성할 수 있었다. 코팅층의 두께 및 기공율과 공정변수와 관계를 분석하였으며, 경도의 증가를 확인하였다. 또한 TEM분석에 의해 Al-Si-C-O 화합물의 존재를 확인하였다.
Experiments were conducted using SUS430 and Crofer 22 APU steels coated by LSM using plasma spray and slurry spray methods, respectively. High-temperature conductivity and oxidation resistance were investigated. For comparison, SUS430 and Crofer 22 APU without LSM coating were also investigated and coefficient of thermal expansion (CTE) was measured. The results show that the materials without LSM coating exhibit almost the same CTE as YSZ electrolyte in a range of temperatures of $550{\sim}850^{\circ}C$. When coated with LSM, the oxidation rate of the steels decreases by $30{\sim}40%$ using slurry spray and by $10{\sim}30%$ using plasma spray whereas the steels using plasma spray have a better high-temperature conductivity than the steels using slurry spray. It is thus concluded that the LSM coating has a limited effect on increasing high-temperature conductivity while it can effectively reduce the oxidation of the steels.
