A Study on Gas-Assisted Plastic Injection Mould of Flat TV Front Cover (Flat TV Front Cover의 Gas 사출 금형에 대한 연구)

  • The major problems of a plastic injection mould can be devided into two kinds, one is in mould another in injected parts. Most of defects of the former comes from mould design, such as, structure and working. The latter are weld line, warpage, sink mark, burning, flow mark, scratching, shading, black hole and so on. Most of problems in injection molding are difficult to find the reason because of complexity. The purpose of this paper is to improve the quality of plastic injection mould and parts with inquiring the counter plan and analizing troubles of the part of Flat TV Front Cover by flow control method and gas-assisted injection moulding. For minimizing defects of the injection moulded parts, computer aided simulation method for injection mould filling was used. Based on these numerical results, the guidelines of mould design and injection processing condition were established. As a result, the improvement of quality, such as minimizing surface defects of injection moulding parts and troubles in mould was achieved.

Study on sink-mark reduction and gas venting of injection molded parts using compressed air (압축공기를 사용한 사출성형품의 싱크마크 저감 및 가스 벤팅에 관한 연구)

  • Sink marks are a common defect that occurs due to differences in shrinkage in areas with significant thickness variations in injection-molded parts. In this paper, we investigated the reduction of sink marks and the improvement of gas venting in injection molding processes using External Gas Injection (EGI). A mold was designed with considerations for EGI core pins, O-ring grooves to prevent gas leakage, and ejector-pin sealing. The sink marks were then examined through a series of experiments. When the delay time for injecting compressed air was set to 2.2 seconds, the depth of the sink marks was minimized. However, when the delay time was either too short or too long, the depth of the sink marks increased. There was almost no difference in the depth of the sink marks at discharge pressures of 30 and 50 bar of compressed air, but the sink marks were significantly reduced at a discharge pressure of 70 bar. Under the conditions of a 2.2-second delay time and a supply pressure of 70 bar, the smallest depth, 0.594 ㎛, was observed when the supply time was between 6 and 7 seconds. This represents a reduction of approximately 94% compared to the sink mark depth of 10.078 ㎛ observed with conventional injection molding. To verify the gas venting effect of compressed air injection, an experiment was conducted using non-dried PC. The silver streaks that appeared on the exterior of the molded part were completely eliminated when the air supply pressure was set to 20 bar. This indicates that by injecting compressed air into the mold cavity before injecting the resin, the appearance quality of the injection-molded part can be improved without the need to dry the resin in advance.

  • The gas-assisted injection molding process is often perceived to be unpredictable, because of the extreme sensitivity of the gas. Since a slight change in design or process parameters can significantly change the resulting gas penetration, few designers and molders have the level of experience with the new gas-assisted injection molding process required for the development of new parts. This paper is concerned with the unified molding for a thick cosmetic chest by using gas-assisted injection molding. CAE analysis was carried out to design the part and the gas channel without inducing sink marks. And based on the part weight measurement, the processing parameters to control gas penetration percentage were chosen through the method of design of experiments. A thick cosmetic chest was successfully produced using the gas assist technology. The sink mark issue associated with the conventional injection molded parts was resolved. Weight savings and cycle-time reduction were also achieved.

  • Injection molded plastic parts have many appearance imperfections: weld line sink mark flow mark, gloss, shading, scratching, etc. Because these appearance faults have not accepted esthetically, so pastic parts are produced through painting or texturing. The purpose of this paper is to develop a paintless molded part of TV Mask Front, using numerical simulations and experiments. In order to minimize problems of injection, this study carried out computer aided injection mold filling simulations using MF/FLOW. Based on these numerical results we developed FR(Flame Retardant) HIPS and estabilished guidelines of part design, mold design, and processing conditions. We took effects of cost savings, inprovement of productivity, and utilization of recycling by eliminated painting process.

  • 수자원 분야에서 DEM은 유역을 분할하고 하천망을 생성하며 유역 범위 내에서 지형인자를 계산하는 과정에서 광범위하게 이용되고 있다. 그러나 수치지도의 등고선이나 영상으로부터 추출된 DEM은 sink나 flat area와 같은 오류를 다수 포함하고 있으며, 이러한 오류들을 합리적인 방법으로 제거하는 과정이 필요하다. 본 연구에서는 DEM에서의 sink를 제거하기 위하여 breaching 알고리즘(Grabercht와 Martz, 1996)을 포함하는 filling method(Jenson과 Domingue, 1988; Martz와 Jong, 1988)를 이용하였으며, flat area를 처리하기 위해서는 combined gradient method(Grabercht와 Martz, 1996)를 이용하였다. 또한 흐름방향을 결정하기 위해서는 8방향법(O'Callaghan과 Mark, 1984)을 이용하였다. 이러한 방법을 통하여 보정된 DEM을 이용하여 흐름방향과 흐름누적수를 계산한 후 하천망을 추출하였다. 추출된 하천망은 ArcView 3.2a와 TOPAZ v3.1을 적용한 WMS v6.1에서의 결과와 비교하였으며, DEM의 오류수정을 위한 알고리즘이 적절히 구현된 것을 확인 할 수 있었다. 따라서 본 연구에서 개발한 DEM 보정기술은 DEM을 수자원 분야에 이용하기 위해 필요한 sink와 flat area 처리를 효과적으로 수행할 수 있는 것으로 나타났다.

  • So far, an alternator pulley has been formed by cold forging and casting with a metal due to the necessity of its high strength. Various advantages such as the light weight, the low cost, and the high productivity can be obtained by the injection molding process using engineering plastics. Engineering plastics have an excellent performance in the characteristics off strength vs. weight, a good forming ability and a productivity. The object of this study is to develop an alternator pulley, which has been made with a metal, using the injection molding process based on Taguchi methods. A sink mark is considered as a characteristic parameter to improve the quality. The FEM Simulation CAE tool, Moldflow, is used for the analysis of injection molding process.

  • This paper describes the method that can expand the forming limit of T type forging products used in aircraft and automotive forged products. The forming limitis determined by the ratio of web thickness to rib width in T type and the reduction in height of workpiece and especially depends on the ratio of web thickness to rib width. For this method, the geometric condition that consists of triangle type was introduced and FEM simulations and model exoeriments were carried out and compared with each other. The objective of this paper is to give the method not only that sink mark and folding phenomenon are eliminated but also that the forming limit and the structural strength of rib and web is increased.

  • In this study, we design the feed system and process conditions for a lamp garnish lens of an automobile. For this purpose, four design alternatives are presented and injection molding simulation analyses are performed. The optimal feed system is selected by considering the formability of the product and the cost of mold manufacture. The product formability is assessed by the weld line, warpage, sink mark and the maximum injection pressure, whereas the mold-making cost is estimated by the number of valve gates in the hot runner system. To improve the product formability, process conditions are optimized using an experimental design approach named one-factor-at-a-time. No weld line is generated as a result of the optimization. In addition, it is found the warpage and sink mark are reduced while the maximum injection pressure is increased, compared with those before the optimization.
