In the current study, a method was proposed to quantitatively predict the wear and fatigue life of a shearing die in order to determine an effective replacement period for the die. The shearing die model of a retainer manufacturing process was used for the proposed method of quantitative life prediction. The retainer is produced through shearing steps, such as piercing and notching. The shearing die of the retainer is carefully controlled because the dimensional accuracy of the retainer is critical. The fatigue life for the shearing die was predicted using ANSYS considering S-N curves of STD11 and Gerber’s equation. The wear life for the shearing die was predicted using DEFORM-3D considering the Archard’s wear model. Experimental shearing of the retainer was conducted to verify the effectiveness of the proposed method for predicting die life. The fatigue failure of the shearing die was macroscopically measured. The wear depth was measured using a 3D coordinate measuring machine. The results showed that the wear and fatigue life in the FE analysis agree well with the experimental results.
By investigating the practical use of trim punch configurations for shearing of vehicle panels, the current study first reviews the shearing angle as part of the shearing die design. Based on this review, four different types of trim punch shapes (i.e., horizontal, slope, convex, and concave type) and shearing angles(i.e., 0.76°, 1.53°, 2.29°, 3.05°, 3.81°) were investigated. In order to conduct shearing experiments, four types of trim punch dies were made. The four trim punch dies were tested under various conditions. The experiments used the four trim punch shapes and the five shearing angles. The shearing force varied by shape and decreased from horizontal, slope, convex, to concave for the same shearing angle. The magnitude of shearing force showed differences between the convex and the concave shapes due to the influence of constrained shearing versus free shearing. The test results showed that compared to the horizontal trim punch shearing force, the decrease of the slope, convex, and concave shearing forces were 22.6% to 60.4%. Based on the results, a pad pressure of over 30% is suggested when designing a shearing die.

Many kinds of channels are used in industrial equipment and production machinery. Although mechanical saw has been used to cut many sorts of channels, there is cost rise problem because of low productivity. Shearing of channel has a special place because it helps to cut expected shape and size easily. A channel cutting die set which can be mounted and used on a hydraulic press is developed to improve the productivity of channel cutting process. Mode for the channel cutting is divided into single cut and double cut method. This study use double cut method, and the developed channel cutting die set is composed of upper and lower die set. Shearing time can be reduced from 40 minutes to 20 seconds using the developed channel cutting die set. The productivity of channel cutting process can be increased with shearing time reduction as well as cost reduction.

Uneven clearances in the left and right sides of a press die cause deformation of the punch in precision shearing process. This deformation results from the compression stress and bending moment from shearing force in vertical direction and from the side force in horizontal direction acting to the punch, In this study the behavior of punch deformation is investigated in order to clarify the deformation state of the punch by using strain gauge deformation to shearing force side force bending moment radius of curvature and shear plane of the punch. Also we presented the calculation method of deformation size for the punch.
In order to invstigate the influence of die design variables on the quality of the sheared surface in cutting of sandwich sheet metals, the cut-off operation is carried out, which is the typical shearing process in sheet metal forming technology. For experiments we made the cut-off die which can be easily adjusted for die design variables such as blankholding force, pad force and clearance. The sandwich sheet metals considered are clad304(STS304-Al1050-STS304) and anti-vibration sheet metal. The shearing process is visualized by the computer vision system installed in front of the cut-off die and the sheared surface is measured and quantitatively compared with the help of the optical microscope after cut-off operation. From test results it is shown that the shearing mechanisms are different according the material of which sandwitch sheet metal is composed. The influence of die design variable is explored and we found optimal conditions for both sandwich sheet metals. It is expected that this investigation can be utilized to get the better sheared surface.
Shaving in sheet metal forming is defined as a finish process to make the sheared surface clean which was blanked or pierced in the previous shearing stage. In this study the new shaving technique is applied to the progressive operation. The specimen is automatically fed by continuous movement of the strip. Which improve the positioning accuracy higher. For this study a square part which consist of blanking and piercing is selected for investigation and the progressive die which includes pre-piercing, pierce-shaving, half-blanking and blank-shaving etc is prepared for specimens of steel sheet(SPCC) and aluminum alloy sheet(AL5052). Experiments are carried out for several working variables such as shaving allowance, pre-shearing clearance and relative half-blanking depth. Consequently it was confirmed that the shaving by progressive die can be successfully employed to produce the clean parts requiring shaving process and optimum working conditions for shaving SPCC and AL5052 sheet metal are shaving allowance of 0.2mm(1.3% of thickness) and pre-shearing clearance of 5%.
To reduce the weight of the vehicle, the application of the high strength steel sheets to chassis parts is increased. High forming load is induced during the shearing process of steel chassis parts made of high strength steel, and the possibility of an eccentric load is increased depending on the product seating condition on the die, which decreases the stability and lifespan of the die. In this paper, a three-dimensional finite element analysis with the continuum element was conducted using the damage theory for the cam-trimming process of the front lower arm. The structural analysis of the trimming die was performed with the forming load result obtained from the analysis, and the amount of deflection and the stress distribution of the die during the shearing process were evaluated for the confirmation of the tool stability. The shape of the weak region of the die was modified according to structural analysis and then the stability was confirmed with the finite element analysis. The analysis result showed that the possibility of tool failure during cam-trimming process was remarkably reduced, and the reliability of the proposed modified design was validated.
Window roller housings are durable because high-quality source materials such as stainless steel is used in making them. After a series of precise structure analysis, their design is optimized. They are subject to repetitive driving tests of more 100,000 times, durability tests, impact resistance tests, corrosion tests and others. For a long time, gaps often occur in press molded products owing to serious squareness deformation and flatness deformation of them. Severe burrs in press molded products require frequent grinding, which leads to short life cycle and rough or unreliable movement of assembled roller housing, which, in turn, causes product defects. This study focuses on developing measures to resolve existing defects and to improve lifespan of dies by designing and making a window roller shearing die.
Progressive shearing with blanking dies is commonly employed to produce large quantities of tiny sheet metal electronic parts. Sheet metal pins, which are narrow and long, that are sheared with a progressive die set are often twisted. The twist in the sheet metal pins, which usually occurs in the final shearing operation, generally decreases with increasing blank holding force. The blank holding forces in all shearing operations are not the same because of different shearing positions and areas. In the current study, the optimal layout of the springs in a progressive die set to minimize the twist of the sheet metal pin is proposed. In order to find the holding force acting on the tiny narrow blanks produced with the proposed springs during the shearing process, the equivalent area method is used in the structural analysis. The shearing of the sheet-metal pin was simulated to compute the twist angle associated with the blank holding force. The constraint condition satisfying the pre-set blank holding force from the previous shearing operations was imposed. A design of experiments (DOE) was numerically implemented by analyzing the progressive die structure and by simulating the shearing process. From the meta-model created from the experimental results and by using a quadratic response surface method (PQRSM), the optimal layout of the springs was determined. The twist of sheet metal pin associated with the optimal layout of the springs found in the current study was compared with that of an existing progressive die to obtain a minimal amount of twist.
The quality of the sheared surface affects the stretch flangeability of steel sheet. The quality of sheared surface is influenced by several process factors such as die clearance, shape of cutting edge, use of counter punch, and shear. In this paper, the influence of these shearing process factors on the stretch flangeability of the HSS (DP980) was analyzed through a shearing and a stretch flangeability test. When the die clearance was 10%, the effect of these shearing process factors on the stretch flangeability was the greatest, and the use of an acute angle blade was found to be more advantageous in the stretch flangeability than a right angle blade. It was found that the stretch flangeability was improved when active bending was applied during shearing.
