A study on the core technologies for industrial type digital 3D SFF system

  • Selective Laser Sintering (SLS) is a useful rapid prototyping technique for the manufacture of three dimensional (3D) solid objects directly from a scanning data. A new approach called a Selective Multi-Laser Sintering (SMLS) system has been developed at Korea Institute Machinery & Materials (KIMM) as an industrial type SFFS. This SMLS machine is built with a frame, heaters, nitrogen supply part, laser system. This system uses the dual laser and 3D scanner made in $Solutionix^{TM}$ to improve the precision and speed for large objects. The three-dimensional solid objects are made of polyamide powder. The investigation on each part of SMLS system is performed to determine the proper theirs design and the effect of experimental parameters on making the 3D objects. The temperature of the system has a great influence on sintering the polymer. Because the stability of the powder temperature prevents the deformation of each layer, the controls of the temperature in both the system and the powders are very important during the process. Therefore, we simulated the temperature distribution of build room using the temperature analysis with ANSYS program. Selected radiant heater is used to raise temperature of powder to melting point temperature. The laser parameters such as scan spacing, scan speed, laser power and laser delay time affect the production the 3D objects too. The combination of the slow scan speed and the high laser power shows the good results without the layer curling. The work is under way to evaluate the effect of experimental parameters on process and to produce the various objects. We are going to experiment continuously to improve the size accuracy and surface roughness.

  • The purpose of this paper is to review the state of laser processing technology using metal powders. In recent years, a series of research and development efforts have been undertaken worldwide to develop laser processing technologies to fabricate metal-based parts. Layered manufacturing by the laser melting process is gaining ground for use in manufacturing rapid prototypes (RP), tools (RT) and functional end products. Selective laser sintering / melting (SLS/SLM) is one of the most rapidly growing rapid prototyping techniques. This is mainly due to the processes's suitability for almost any materials, including polymers, metals, ceramics and many types of composites. The interaction between the laser beam and the powder material used in the laser melting process is one of the dominant phenomena defining feasibility and quality. In the case of SLS, the powder is not fully melted during laser scanning, therefore the SLS-processed parts are not fully dense and have relatively low strength. To overcome this disadvantage, SLM and laser cladding (LC) processes have been used to enable full melting of the powder. Further studies on the laser processing technology will be continued due to the many potential applications that the technology offers.

Laser Sintering of Silver Nanoparticle for Flexible Electronics (유연소자 응용을 위한 은 나노입자의 레이저 소결)

  • We present a fine patterning method of conductive lines on polyimide (PI) and glass substrates using silver (Ag) nanoparticles based on laser scanning. Controlled laser irradiation can realize selective sintering of conductive ink without damaging the substrate. Thus, this technique easily creates fine patterns on heat-sensitive substrates such as flexible plastics. The selective laser sintering of Ag nanoparticles was managed by optimizing the conditions for the laser scan velocity (1.0-20 mm/s) and power (10-150 mW) in order to achieve a small gap size, high electrical conductivity, and fine roughness. The fabricated electrodes had a minimum channel length of $5{\mu}m$ and conductivity of $4.2{\times}10^5S/cm$ (bulk Ag has a conductivity of $6.3{\times}10^5S/cm$) on the PI substrate. This method was used to successfully fabricate an organic field effect transistor with a poly(3-hexylthiophene) channel.

  • Selective laser sintering (SLS) is a fast growing process of rapid production fur metallic based parts. To restore damaged mold surface using SLS, single layer experiments of $20{\mu}m$ Fe-Cr powder was performed under various heat input. Process window of $20{\mu}m$ Fe-Cr powder provided feasible process parameters for the smooth regular surface. To estimate coherence between melted powder and basematal, tendency of hardness distribution has been observed. Hardness of melted zone and remelted zone was diversified from 5GPa to 6.5GPa. It is over 2 times compared of hardness of basemetal. Average surface roughness of each direction on surface of melted powder was measured. Experimental results show that the mold restoring process using SLS can be successfully applied in the mold repair industry.

  • Selective laser sintering(SLS) is a solid freeform fabrication process whereby a part is built layerwise by scanning a powder bed. The properties of metal powder are dependent on the heat, it is not easy to do the exact error compensation with analysis and estimation by modeling. This paper suggests that the error is compensated by experimental method and then the accuracy of shape is enhanced by revising of STL file. Also bonding force is measured by an experiment with change of process path.

  • Accuracy and processing time are very important factors when the desired shape is fabricated with Selective Laser Sintering (SLS), one of Solid Freeform Fabrication (SFF) systems. In a conventional SLS process, laser spot size is fixed during laser exposing on the sliced figure. Therefore, it is difficult to accurately and rapidly fabricate the desired shape. In this paper, to deal with those problems an SFF system having ability of changing spot size is developed. The system provides high accuracy and optimal processing time. Specifically, a variable beam expander is employed to adjust spot size for different figures on a sliced shape. Finally, Design and performance estimation of the SFF system employing a variable beam expander are achieved and the mechanism will be addressed to measure the real spot size generated from the variable beam expander.

  • Digital 3D Real Object Duplication System (RODS) consists of 3D Scanner and Solid Freeform Fabrication System (SFFS). It is a device to make three-dimensional objects directly from the drawing or the scanning data. In this research, we developed an office type SFFS based on Three Dimensional Printing Process and an industrial SFFS using Dual Laser. An office type SFFS applied sliding mode control with sliding perturbation observer (SMCSPO) algorithm for control of this system. And we measured process variables about droplet diameter measurement and powder bed formation etc. through experiments. In case of industrial type SFFS, in order to develop more elaborate and speedy system for large objects than existing SLS process, this study applies a new Selective Dual-Laser Sintering (SDLS) process and 3-axis Dynamic Focusing Scanner for scanning large area instead of the existing f lens. In this process, the temperature has a great influence on sintering of the polymer. Also the laser parameters are considered like that laser beam power, scan speed, and scan spacing. Now, this study is in progress to evaluate the effect of experimental parameters on the sintering process.

  • The effect of different thermal treatments on the sub-50 nm copper nanoparticles is examined in the aspects of chemical, electrical and surface morphology. The copper nanoparticles are chemically synthesized and fabricated for paste-type solution. Simple bar coating method is practiced as a deposition process to form copper thin film on a typical slide glass. Deposited copper thin films are annealed by two different routes: general tube furnace with 99.99 % Ar atmosphere and selective laser sintering process. The thermal behavior of the different thermal-treated copper thin films is compared by SEM, XRD, FT-IR and XPS analysis. In this study, the laser sintering process ensures low annealing temperature, fast working speed and ambient-accessible route. Moreover, the laser-sintered copper thin film shows good electrical property and enhanced chemical stability than conventional thermal annealing process. Consequently, the proposed laser sintering process can be compatible with plastic substrate for flexible applications.

  • In the solid freeform fabrication (SFF) system using selective laser sintering (SLS), polyamide-12 powder is currently recognized as general material. In this study, some kinds of polyamide-6 powders with different shape and particlesize were fabricated to investigate the formability, the microstructure and mechanical properties. Also, to develop a more elaborate and rapid system, this study employs a new SLS device with a 3-axis dynamic focusing scanner system instead of the existing fe lens used in commercial SLS. Polyamide-6 powders having the average size of 100 m were treated thermally in order to keep the spherical symmetry in shape. These polyamide-6 powders were mixed with polyamide-12 powders having the average size of 50 m to give the bimodal distribution of size. These mixed powders showed the better fabrication in the selective laser sintering process because the smaller particles of polyamide-11 played an important role in the compact packing of powders by filling the void space between the large particles of polyamide-6. Also, Experiments have performed to evaluate the effect of a scanning path and sintering parameters by fabricating the various 3D objects.

  • In this paper rapid prototyping and precision casting technology have been developed for the manufacturing of inlet gear box of an airplane, Rapid prototyping is a new prototyping technology that produces complicated parts directly from three-dimensional CAD data with a high efficiency and has been extensively applied to various manufacturing processes. In the present work Selective Lase Sintering(SLS) system is utilized in order to manufacture prototype of the inlet gear box. Prototyping technology using SLS is also investigated from the viewpoint of accuracy. Using the SLS master the casting products are manufactured through several processes such as : vacuum casting lost wax shell casting and investment cast-ing. The shrinkage characteristics of wax and cast iron in the casting procedures are considered and then reflected to the design procedure so that the accuracy of the product is improved consequently.
