PLASTIC STRAIN RATIOS AND PLANAR ANIOSOTROPY OF AA5182/POLYPROPYLENE/AA5182 SANDWICH SHEETS

  • In order to analyze the sheet drawability, the measurement of the plastic strain ratio was carried out for the 5182 aluminum alloy sheets in which were cold rolled without lubrication and subsequent recrystallization annealing. The average plastic strain ratio of the 5182 aluminum sheets was 1.50. It was considered that the higher plastic strain ratio was resulted from the ND//<111> component evolved during rolling and maintained during annealing. The AA5182/polypropylene/AA5182 (AA/PP/AA) sandwich sheets of the 5182 aluminum alloy skin sheet and the polypropylene core sheet with high formability have been developed for application for automotive body panels in future light weight vehicles with significant weight reduction. The AA/PP/AA sandwich sheets were fabricated by the adhesion of the core sheet and the upper and lower skin sheets. The AA/PP/AA sandwich sheet had high plastic strain ratio (1.58), however, the planar anisotropy of the sandwich sheet was little changed after fabrication. The optimum combination of directionality of the upper and lower skin sheets having high plastic strain ratio and low planar anisotropy was calculated theoretically and an advanced process for producing the sandwich sheets with high plastic strain ratio was proposed. The developed sandwich sheets have a high average plastic strain ratio of 1.55 and a low planar anisotropy of 0.17, which was improved more by 3.2 times than that of 5182 aluminum single sheet.

Pastic Strain Ratio and Texture Evolution of Aluminum/Polypropylene/Aluminum Sandwich Sheets (알루미늄 5182-폴리프로필렌 샌드위치 판재의 소성변형비 및 집합조직의 발달)

  • AA5182-polypropylene sandwich sheet was manufactured, and the mechanical properties evaluation was executed in order to identify $L{\ddot{u}}ders$ band that causes fabrication process problem and especially surface roughness. To identify formability, deformation behavior, plastic strain ratio (R-value) and pole figure were measured, and texture analysis was performed. In the case of sandwich sheet, the unstable deformation behavior has decreased. As well, for sandwich sheet, A1 skin could manage the most of load, and the elongation has improved about 45% more than that of A1 skin. The plastic strain ratio of A1 skin and sandwich panel, which indicates serration behavior, was obtained from instantaneous plastic strain ratio evaluation. Also, the planar anisotropy of sandwich sheet has decreased more than that of A1 skin. According to these results, the sandwich sheet produced lightening effect and could control unstable deformation characteristic, that is, surface roughness caused by $L{\ddot{u}}ders$ band. Furthermore, it was proved that the texture control of the rolling attachment of A1 skin is necessary to improve the formability of the sandwich panel.

A Study on the Compressive Characteristics of Sandwich Sheet with Pyramid Core in the Thickness Direction (피라미드 코어를 가진 샌드위치 판재의 두께 방향 압축 특성에 대한 연구)

  • Sandwich sheet with inner structure is expected to find many applications because of high stiffness to mass ratio. However, low resistance to the compressive pressure in the thickness direction is a dominating factor in the formability of sandwich sheet. In this study, sandwich sheet with pyramid type core is considered. For the compressive characteristics in the thickness direction, experiments and finite element simulations are carried out. In the experiment, deformation behavior is observed and discussed as the compression proceeds. It is shown that a corresponding finite element simulation can give a reasonable agreement with experiment in terms of maximum pressure. However, simulation shows some discrepancy from the experiment in terms of compressive pressure-displacement characteristics. The reasons for this discrepancy are studied in the geometrical imperfectness of sandwich sheet. It is also observed that most of deformation is dominated by buckling mode of pyramid legs.

Development of Application Technique for a Car Body with Aluminium Sandwich Panels (샌드위치 판재의 차량적용 기술개발)

  • An aluminium sandwich sheet is the material fabricated by adhering two aluminum panels to one plastic core. When it has the same bending stiffness as an steel panel it is 65% lighter than steel panel and 30% lighter than aluminum panel. Therefore it is notified exclusively as good substitutive materials for steel body to improve fuel efficiency. An aluminium sandwich sheet, however, has a problem of the lower formability than steel in automotive application. In this paper we intend to develop application technologies of an aluminum sandwich sheet for auto body panels from selecting composed materials of aluminium sandwich sheets to fabricating prototype. We selected aluminium sandwich panels fabricated by Hoogovens company. Through formability tests we have designed the hood part on auto body panels and fabricated a mould and a prototype.

  • The sheet formability of single AA5182 sheets and sandwich sheets comprising of AA5182/polypropylene/AA5182 (AA/PP/AA) was studied. Rolling without lubrication and subsequent recrystallization annealing led to the formation of favorable {111}//ND fiber textures in AA5182 sheets, which provided a higher plastic strain ratio of $R_m=1.5$. $R_m$ value of 1.58 was obtained in the AA/PP/Ah sandwich sheet sample. Furthermore, a proper combination of the sample direction of the upper and lower skin sheet gave rise to an optimization of the sheet formability of the sandwich sheets.

  • A sectional FEA program is developed lot analyzing forming processes of sandwich sheets, which are intensively used recently as a lightweight material of an automobile body. The aluminum sandwich sheet consists of two aluminum skins and a polyprophylen core in between. The aluminum sandwich sheet is dominantly effected by the bending effects in small radius of curvature, so that an appropriate description of bending effects is required to analyze the forming processes. For the evaluation of bending effects, the bending equivalent forces are calculated from the bending moment computed using the curvature of the tool and are added to the membrane stretch forces. To verify the validity of the developed program the sectional FEA results in stretch/draw forming Processes of a square cup and draw forming Processes of an outer hood panel were compared with the measurements.

  • The L-bending of inner-structure bonded sandwich sheet metal is examined to reduce springback and defects of bent parts. The specimen is composed of top and bottom layers and a middle layer with dimple type-inner-structure and each layer is bonded by resistance welding. This specimen with hollow type-inner-structure shows different bending characteristics from the conventional sandwich sheet metals with solid type-inner-structure. The experiments were conducted for two kinds of working conditions, that is, clearance and movement of first bent specimen for second bending. The deformed profile, bend angle and springback were investigated and compared and then the proper working conditions for L-bending of sandwich sheet metal were prosed.

  • Sandwich sheet samples comprising AA1050/AA1050/AA1050, AA3003/AA1050/AA3003, AA3003 AA3003 AA3003. AA1050/AA3003/AA1050, SUS430/AA3003/SUS430, AA3003/SUS430/AA3003 and SUS430/SUS430/SUS430 were cold rolled in order to clarify the evolution of strain states md textures in the sandwich samples. To investigate the effect of stacking sequences of the samples on strain and texture, the relative contribution of each layer to the total reduction was measured and textures of the mid-layer sheet of sandwich samples were determined.

  • The AA5182/polypropylene/AA5182(AA/PP/AA) sandwich sheets have been developed for application to automotive body panels in future lightweight vehicles with significant weight reduction. It has been reported that the AA5182 aluminum sheet shows $L\"{u}ders$ band because of dissolved Mg atoms that cause fabrication process problem, especially surface roughness. The examination of serration behavior has been made after the tensile deformation of the AA/PP/AA sandwich sheets as well as that of the AA5182 aluminum skins at room and elevated temperatures. All sandwich sheets and the AA5182 aluminum skin showed serration behavior on their flow curves. However, the magnitude of serration was significantly diminished in the sandwich sheet with high volume fraction of the polypropylene core. According to the results of the analysis of the surface roughness following the tensile test, $L\"{u}ders$ band depth of the sandwich sheet evidently showed lower than that of the AA5182 aluminum skin. The strain rate sensitivity, m-value, of the AA5182 aluminum skin was -0.006. By attaching these skins to the polypropylene core, which has relatively large positive value of 0.050, m-value of the sandwich sheets changed to the positive value. The serration mechanism of the sandwich sheets was quantitatively investigated in the point of the effect on polypropylene thickness variation, that on the strain rate sensitivity and that on the localized stress state.

Formability for AA5182 sheet and AA5182/PP/AA5182 sandwich sheet (AA5182판재와 AA5182/PP/AA5182 샌드위치 판재의 성형성 평가)

  • For automotive applications, a sandwich sheet which was made of a 5182 aluminum alloy (AA5182) sheet and a polypropylene (PP) sheet, AA5182/PP/AA5182, has been developed. In order to evaluate its formability, the forming limit diagrams (FLD) of the 5182 aluminum alloy sheet with 0.2mm thickness and the sandwich sheet with 1.2mm thickness have been obtained based on the modified Marciniak-Kuczynski (M-K) theory. To account for the anisotropy of the sheet, Hill's 1948 yield function has been applied. The FLD of the sandwich sheet was predicted to be better than that of the AA5182 sheet, which was well confirmed by experiments.
