Analysis of the upsetting type process for spur gear cold forging using 3D-FEM (3차원 유한요소법을 이용한 Upsetting Type Spur Gear 냉간 단조 공정 해석)

  • Since the upsetting type is superior to an extrusion type to get the dimensional accuracy of cold forged spur gear, the upsetting type process far spur gear cold forging has been studied. FE analysis of upsetting type process fur spur gear cold forging was performed to investigate about flow pattern of workpiece and die stress. To analyze the elastic characteristics of die, both rigid and elastic material model were used during loading stage. Under-filled defects were detected In lower portions of spur gear forged by upsetting type in experimental. When the elastic material model for die was used, the under-filled defects could be predicted. On the other hand, if the material model of die was rigid, the defects could not been presented because the die deflection was not considered.

  • Semi-solid forging can be applied in industry only with enough knowledge of the effects of the forming parameters related with the process and their exact control which can be obtained by empirical or numerical methods. In the current study, the effects of process variables on semi-solid forging are discussed based on mainly numerical results. Die preheating temperature, initial solid fraction of the workpiece, and die velocity were selected as process variables, and numerical analyses using a rigid-thermoviscoplastic finite element approach that considered the release of latent heat due to phase change were carried out. In the analyses, a proposed flow stress material characterization and a solid fraction updating algorithm were employed. The obtained results from numerical analysis are discussed and are compared with some experimental observations.

  • The plastic instable flow phenomenon happens in practical forming process I. e. upsetting backward extrusion piercing indentation. And also it is difficult to control precisely the shape and dimensions of forming process. It is found that instabilities of the process are mainly connected with imperfection in the lubrication billet eccentricity inclined punch alignment. In view of the direct relationship between instable material flow and quality defects of the products and it is for better control of forming operation we should necessarily find out their phenomena. In this study we used the friction disturbance due to inclined punch angle and introduced the method considering kinematic hardening effect Analysis of upset forging is carried out using the rigid plastic FEM and slab method with eccentricity.

  • The sectional forming analysis program for analyzing the hydroforming processes of axisymmetric sheet parts was tleveloped. The rigid-viscoplastic FEM formulation based on membrane theory was derived, wh~cta simi~ltaneously solve force equilibrium as well as non-penetration condition. Hill's non-quadratic normal anisotropic yield theory(1979) was used for material behaviour. For describing the liquid pressure iaction, the flexible tool concept was introduced. Isotropic hardening law was also assumed. To verify the \,alidity of the formulation, the stepped cup forming process as well as the hydrostatic bulging test were \imnlated. Simulation results agreed well with Finckenstein and experimental ones.

  • The optimal conditions were investigated in order to manufacture the light automotive body parts using the semi-solid forging process by the finite element nalysis. Considering about macro-segregation cause to difference of relative velocity between solid phase and liquid phase, solidificational phenomenon cause to heat transfer from die and export of the latent heat, so solid fraction updating algorithm can be proposed. The rigid thermo-viscoplastic finite element analysis was carried out according to die temperature with proposed algorithm, so availability of forming part were understood. The finite element program can be used to the analysis of semi solid forging process.

  • In this study, a systematic approach for roll pass design in bar rolling was studied. To minimize the trial and errors in the process design, a roll CAD system and a FE analysis system were combined. Based on the system, a methodology for roll pass design by FEM was studied. At first, designed process was compared with the FE analysis results and process redesign based on the FEM results was performed to obtain the specified final geometry. Then, empirical formula for roll speed set-up was compared with the FE analysis results. Further study on various simulations for bar rolling will help in making up for the inaccuracy in the currently used empirical roll speed rules. In addition, verification of the accuracy of the FE analysis system must be performed using experimental data in the industry.

  • Design optimization is performed to calculated the draw-bead force for satisfying the design re-quirements. For an analysis tool a rigid-plastic finite element method with modified membrane element is adopted. response surface methodology is utilized for constructing the approximation surface for the optimum searching of draw bead force in sheet metal forming process. the algorithm developed is ap-plied to a design of the draw bead forces in a deep drawing process. The results show that the design of process parameters is applicable in complex metal forming analysis. It is also noted that the present algo-rithm enhances the stable optimum solution with small times of optimization iteration.

  • Unlike the drawing of round section from round bar, the shaped drawing like polygonal section is known to have influence not only drawing stress but also comer filling. Therefore, this study analyze the drawing process of suqare rod from round bar using nonsteady state rigid-plastic FEM. To investigate effects of process variables of the drawing process of square rod from round bar, FE-simulations with variety of reduction in area and semi-die angle for a given frictional condition have been conduction. By this results, it has to suggest optimal process condition on the drawing stress and the comer filling. In addition, it has determined forming limit considering necking and bulging.

  • In the present study, domain decomposition using the substructuring method is developed for the computational efficiency of the finite element analysis of metal forming processes. In order to avoid calculation of an inverse matrix during the substructuring procedure, the modified Cholesky decomposition method is implemented. As obtaining the data independence by the substructuring method, the program is easily parallelized using the Parallel Virtual Machine(PVM) library on a workstation cluster connected on networks. A numerical example for a simple upsetting is calculated and the speed-up ratio with respect to various domain decompositions and number of processors. Comparing the results, it is concluded that the improvement of performance is obtained through the proposed method.

  • In this paper, a computer simulation technique for the forging process having a floating die is presented. The penalty rigid-plastic finite element method is employed together with an iteratively force-balancing method, in which the convergence is achieved when the floating die part is in force equilibrium within the user-specified tolerance. The force balance is controled by adjusting the velocity of the floating die in an automatic manner. An application example of a three-stage cold forging process is given.
