Numerical and Experimental Study of Semi-solid A356 Aluminum Alloy in Rheo-Forging process

  • Die casting process has been used widely for complex automotive products such as the knuckle, arm and etc. Generally, a part fabricated by casting has limited strength due to manufacturing defects by origin such as the dendrite structure and segregation. As an attempt to offer a solution to these problems, forging has been used as an alternative process. However, the forging process provides limited formability for complex shape products. Rheo-forging of metal offers not only superior mechanical strength but also requires significantly lower machine loads than solid forming processes. This paper presents the results of an A356 aluminum alloy sample, which were obtained by experiment and by simulation using DEFORM 3D. Samples of metal parts were subsequently fabricated by using hydraulic press machinery.

  • Tube hydroforming is a relatively new technology in comparison with conventional stamping process. Thus, there is no large knowledge base to assist the product and process designers, especially from the friction point of view. This paper covers the topic f friction and lubrication with regard to tube hydroforming. It presents the fact that frictional characteristic can have an effect on the formability of specific components. It also presents the results of test about several lubricants which are used in practical press process. The presented concept describes the equipment which is required to determine the friction coefficient.

  • Hot stamping is a forming method that offers various advantages such as superior mechanical properties, good formability, and very small springback. However, relatively large-sized parts, such as front pillars, exhibit poor formability when hot stamped due to the limited material flow and thickness reduction imparted by the process. This reduction in thickness can also lead to cracks. One of the reasons is the relatively high friction between the sheet and the die. In this study, in order to obtain the optimal conditions for hot stamping of front pillars, various process parameters were studied and analyzed using the sheet forming software, J-STAMP. The effects of various parameters such as the die structure, blank shape, blank holding force, punch speed, clearance(upper and lower dies) and distance block were analyzed and compared.

  • In automotive industries, stamping of laser-welded blank gives many merits which brings about dimensional accuracy, strong body assembly and high productivity. However the welding of blanks with different thickness or/and different strength materials introduces many challenging formability problems for process development and tool design. In this paper, the deformation characteristics for deep drawing process of laser-welded blank with different thickness sheets are investigated by experiment and FEM simulation. And also the optimal location of weld line in laser-welded blank with different thickness sheets is calculated to compensate for the movement of weld line on deep drawing process. In addition, the effect of location of weld line is clarified using FEM simulation.

  • Membrane panels for LNG(Liquid Natural Gas) tank are formed to corrugared ones by press forming. The environment of LNG tank is so severe that the service temperature is -162$^{\circ}C$ and the room temperature is 20$^{\circ}C$. The thermal deformation derived by the severe temperature change is absorbed by the corrugations of the membrane panels. In this paper the formability of stainless steel membrane panel is examined by the finite element analysis. Two corrugated shapes are suggested, and analyzed to obtain a sound absorption performance of the thermal distortion. Also the design considers forming characteristics and economy of production.

  • Nowadays, the usage of high strength steel has been growing in automobile industry mainly as structural parts since for its lightweight and high strength properties the oil crisis happened. Owing to poor formability, complex-shaped high-strength steel components are invariably produced through hot press forming. The high-strength steel sheets are in so me instances used with an Al-Si-coating with a view to prevent scaling of components during hot press forming. How ever, friction and fracture characteristics of Al-Si-coated high-strength steel during hot press forming process have not yet been investigated. In this paper, the formed parts which were formed in hot bending process were investigated by using EDS. SEM and nano indenter in order to analysis the coating layer behavior.

  • During sheet metal forming on a double-action press, drawbeads on the blankholder supply a restraining force which controls the flow of metal into the die. The sheet formability can be improved by the optimum drawbeads installation when the punch enters into the die opening. Experiments on the various drawbeads, circular, step, double circular, and circular-step drawbead, have been performed under various working conditions.

  • Viscoplastic deformation and sheet forming behavior of multicomponent Zr-based bulk metallic glass alloy has been investigated. From a series of mechanical test results, basic processing maps based on Dynamic Materials Model have been constructed to establish feasible forming conditions. Stamping in laboratory scale was then performed at the various stroke speeds and temperatures using a hydraulic press. Failure in macroscopic level was examined to check the validity of constructed processing maps.

  • A tryout is a series of process optimization for robust stamping before transfer to the press shop. During tryout, the drawbead control, blank shape determination, binder surface modification, etc., are carried out mainly by a trial-and-error approach. As the level of difficulty of the stamping process increases, the formability becomes more sensitive to the contour of deformed shape, i.e. the blank shape. A digital tryout technique, which simulates a real tryout process, is proposed in this study for challenging stamping processes. Since digital tryout is carried out on a desktop, not in a press shop, a precise control of the deformed contour can be achieved if an optimal blank design technique is utilized. In this work, the proposed digital tryout technique is validated by successful applications to different automotive parts.

  • There are kinds of materials for protective heat shield, i.e.Zn-coated steel, AI-coated steel and aluminum alloy sheets. This study compare formability, corrosion resistance, heat protectability, weight, and cost of these materials for heat protective shield. Generally aluminum alloy sheets are less formable than steel sheets, but A1100 alloy sheet shows almost same press quality of steel parts, using the press dies which producing steel parts. The heat shields using aluminum alloy sheet and steel sheet show almost same heat protectibility. It is the conclusion that Zn-coated merit, and AI-coated steel sheet and aluminum alloy sheet can be used to protect functional corrosion in severely corrosive market area. The material cost of AI-coated steel sheet and aluminum alloy sheet for a mid-size car is almost same, so aluminum alloy sheet is more recommendable in the point of weight reduction of vehicle.
