창호용 롤러 하우징의 전단금형 설계 및 제작에 관한 연구 (A study on shearing die design for window roller housing and die manufacture)

  • Window roller housings are durable because high-quality source materials such as stainless steel is used in making them. After a series of precise structure analysis, their design is optimized. They are subject to repetitive driving tests of more 100,000 times, durability tests, impact resistance tests, corrosion tests and others. For a long time, gaps often occur in press molded products owing to serious squareness deformation and flatness deformation of them. Severe burrs in press molded products require frequent grinding, which leads to short life cycle and rough or unreliable movement of assembled roller housing, which, in turn, causes product defects. This study focuses on developing measures to resolve existing defects and to improve lifespan of dies by designing and making a window roller shearing die.

  • In press forming of sheet metals, the material sheet is usually subjected to very large plastic strain under in-plane stressing. Moreover, the sheet also very often is subjected to out-of-plane compressive force between tools such as the upper and lower dies, the blank holder and the die, and so forth. In this paper, it is clearly demonstrated theoretically that out-of-plane stress may notably raise the forming limit strain and thus it cm be effectively utilized to avoid earlier fracture of the sheet in press forming.

  • Anti-theft safety caps for bolted joints are necessary to ensure the safety of citizens and prevent theft of manholes, bridge guardrails, bulletin boards, subway safety handrails and others. Safety caps enhance the look of bolted joints, avert accidents that involve hitting the head of bolts, hamper them from coming loose by covering the head of bolts. This study focuses on press die design methods and press molding condition setting to resolve bursting and cracks in products, and on molding material selection and heat treatment technologies to boost life extension.

금형 변형을 고려한 자동차 펜더패널의 성형해석 (Forming Analysis of Automotive Fender Panel Considering Die Deformation)

  • In order to see the effect of die deformation on the forming analysis of sheet metals, the draw-ins, strains, and spring-backs of an automotive fender panels are numerically simulated by considering the die deformation found by the simultaneous structural analysis of press and dies. By coupling the forming analysis and the structural analysis, the die deformation is simultaneously taken into account in the forming process. Furthermore, for the consideration of load difference transferred among the upper die, punch, and blank holder due to the changes in sheet thickness, the gap elements are employed instead of the blank sheet in the structural analysis. The numerical simulation results of an automotive finder draw panel are compared with the measurements. The comparison of the forming and spring-back analysis results between the rigid die and the deformed die shows that the consideration of tool deformation can predict more accurately the forming and spring-back of sheet metals.

자동차 프레스 패널 성형을 위한 드로 금형의 어덴덤 곡면 모델링 (Addendum Surface Modeling in Draw Die Design for Stamping Automotive Panels)

  • In the process of draw die design for stamping automotive press panels, the addendum surfaces generated in metal forming simulation software cannot be used in downstream processes such as machining and making draw dies because simulation tools use simple discrete models for the surface geometry. The downstream processes require more precise and continuous geometric models such as NURBS surfaces. Generally, automotive die engineers manually regenerate the addendum surface geometry using the discrete model. This paper presents an automated geometric modeling process for generating addendum surfaces using draft surface models. The design parameters of the section curve for the addendum surfaces are extracted automatically from the draft geometry. Using the extracted design parameters, smooth addendum surfaces are generated automatically as NURBS surfaces. The generated surfaces are $G^1$ continuous with the part surface and the binder surface, and can be used in downstream processes.

  • The technology of Laser lamination joining of silicon steel sheets has been studied in this paper. Conventional sheets lamination process does not meet the requirments for the improvement electric parts performance. In response to this, a new Laser spot joining method has been developed. This study performs the Laser spot lamination joining while synchronizing the sillicon steel sheets in the dies with the press movement. Several conclusions have been drawn in this paper. Effects of beam focus, power, atmosphere gas and press oil etc.

  • A process sequence in precison press forming of electronic components is investigated by the finite element method. Aperture, a key component of electronic gun, is formed through a wequence of about 15 operations, among which the beading & bending, the first coining, and the second coining operations are expected to be most critical in view of industrial experts' opinions. Thus, the analysis performed by a commercial code MARC focuses on the three operations, and comparisons are made between the results of the analysis and the measurement of experimental forming of the component, and it appears a sound agreement.

  • There are kinds of materials for protective heat shield, i.e.Zn-coated steel, AI-coated steel and aluminum alloy sheets. This study compare formability, corrosion resistance, heat protectability, weight, and cost of these materials for heat protective shield. Generally aluminum alloy sheets are less formable than steel sheets, but A1100 alloy sheet shows almost same press quality of steel parts, using the press dies which producing steel parts. The heat shields using aluminum alloy sheet and steel sheet show almost same heat protectibility. It is the conclusion that Zn-coated merit, and AI-coated steel sheet and aluminum alloy sheet can be used to protect functional corrosion in severely corrosive market area. The material cost of AI-coated steel sheet and aluminum alloy sheet for a mid-size car is almost same, so aluminum alloy sheet is more recommendable in the point of weight reduction of vehicle.

  • This study is performed for investigating the effects of stripping and counter punching force on shearing characteristics in fine blanking, such as camber, burr-height and dimensional accuracy, etc by experiments. Conventional hydraulic press equipped with specially designed hydraulic unit is used for experiments so that both the stripping force and counter punching force are arbitrarily adjusted according to experimental conditions. Two kinds of materials, hot rolled steel sheet(1mm, 3mm) and pure aluminum(1mm, 3mm) are selected in order to examine the influence of strength and thickness of working materials in blanking of T-shaped products. Based on the experimental results of this study, it can be concluded that the finely cut surface of sheared blank can be obtained even in conventional hydraulic press if additional equipments and special dies are employed.
