In the development of advanced ceramic tools, material improvements and design freedom are critical in improving tool performance. However, in the die press molding method, many factors limit tool design and make it difficult to develop innovative advanced tools. Ceramic 3D printing facilitates the production of prototype samples for advanced tool development and the creation of complex tooling products. Furthermore, it is possible to respond to mass production requirements by reflecting the needs of the tool industry, which can be characterized by small quantities of various products. However, many problems remain in ensuring the reliability of ceramic tools for industrial use. In this study, alumina inserts, a representative ceramic tool, was manufactured using the digital light process (DLP), a 3D printing method. Alumina inserts prepared by 3D printing are pressurelessly sintered under the same conditions as coupon-type specimens prepared by press molding. After sintering, a hot isostatic pressing (HIP) treatment is performed to investigate the effects of relative density and microstructure changes on hardness and fracture toughness. Alumina inserts prepared by 3D printing show lower relative densities than coupon specimens prepared by powder molding but indicate similar hardness and higher fracture toughness values.
Press machines and dies are commonly used for 3D curved sheet forming. Using conventional die forming can cause economic problems since various modifications of the die shape are required depending on the product shape. Various types of flexible forming such as multi-point dieless forming (MDF), flexible incremental roll forming have been developed to improve the needed process flexibility. Although MDF can reduce the production cost using reconfigurable dies, it still has significant material loss. Drawbacks such as wrinkling, dimpling, and forming errors can also occur despite continuous investigations to mitigate these defects. A novel sheet forming process for 3D curved surfaces, a flexibly-reconfigurable roll forming (FRRF), has been recently proposed to overcome the economic and technical limitations of current practice. FRRF has no limitation on blank size in the longitudinal direction, and also minimizes or eliminates forming defects such as wrinkling and dimpling. Feasibility studies of FRRF have been conducted using FE simulations for multi-curved shapes and various sheet thicknesses. Therefore, the fabrication of a FRRF apparatus is required for any follow-up studies. In the current study, experiments with reconfigurable rollers were conducted using a simple design pre-FRRF apparatus prior to fabricating the full size FRRF apparatus. There are three candidates for the reconfigurable roller: a bar-type shaft, a flexible shaft, a ground flexible shaft. Among these candidates, the suitable reconfigurable roller for FRRF is determined through various forming tests.
Net shape forging technologies give many effects into the costs and qualities for the finished products. So, the studies to reduce the additional machining amount are very important in forging industry. Specially, there are two main topics in cold forging industry, such as, tool life and precision forging. In this study, new forging technique was proposed to eliminate the machining process for fixing up the length and improve the lead accuracy of gear. The luck-up hub is manufactured through many processes, such as upsetting, piercing and direct extrusion. The gear is formed in direct extrusion process; however, lead accuracy of the gear is over allowance limit. Therefore, the additional sizing process must be added. In this study, process design for closed-die forging of a lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.
As devices such as smartphones, tablet PC, and wearable devices have been miniaturized, the connectors that go into the devices are also designed to be very small. The connector combines the plug and the receptacle to transfer electricity. As devices are miniaturized, the contact shape is formed by partially thinning the thickness of the raw material of the terminal in order to lower the coupling height of the plug and receptacle. The product used in this study is a receptacle terminal used for 0.4mm pitch board to board connector among fine pitch connectors. When the material thickness is reduced by forging the receptacle terminal, the width change of the pin is checked. To reduce the thickness of the material by forging, pre-notching is applied in the first step, forging in the second step, and notching in the third step. After forming the width dimension of the pin to 0.28 mm in the pre-notching process, in the forging process, the material thickness 0.08 mm and 0.02 mm (25%) were forged and the thickness was changed to 0.06 mm and the width change amount of the pin was measured. The facility produced 10,000 pieces at 400 SPM using a Yamada Dobby (MXM-40L) press, and thirty pins were measured and the average value was shown. After forging by using C5210-H (HP) and NKT322-EH, which are frequently used in connectors, analyze the amount of change in each material. The effect of punching oil on forging is investigated by appling FM-200M, which is highly viscous, and FL-212, fast drying oil. This study aims to minimize mold modification by predicting the amount of material change after forging.
Purpose: The purpose of this study was to compare the marginal and internal fit of lithium disilicate ceramic inlay produced by heat pressing that inlay pattern made by subtractive manufacturing and additive manufacturing method. Methods: A mandibular lower first molar that mesial occlusal cavity (MO cavity) die was prepared. After fabricating an epoxy resin model using a silicone impression material, epoxy resin die was scanned with a dental model scanner to design an MO cavity inlay. The designed STL pile was used to fabricate wax patterns and resin patterns, and then lithium disilicate ceramic inlays were fabricated using hot-press method. For the measurement of the marginal and internal gap of the lithium disilicate, silicone replica method was applied, and gap was measured through an optical microscope (x 80). Data were tested for significant differences using the Mann-Whitney Utest. Results: The marginal fit was 103.56±9.92㎛ in the MIL-IN group and 81.57±9.33㎛ in the SLA-IN group, with a significant difference found between the two groups (p<0.05). The internal fit was 120.99±17.52㎛ in the MIL-IN group and 99.18±6.65㎛ in the SLA-IN group, with a significant difference found between the two groups (p<0.05). Conclusion: It is clinically more appropriate to apply the additive manufacturing than subtractive manufacturing method in producing lithium disilicate inlay using CAD/CAM system.
Recently The automotive industry is trying to increase the energy efficiency by reducing the weight of the car body and engine components as a way to achieve high energy efficiency. In particular, the reduction of the weight of the vehicle through the weight reduction of the vehicle body has the advantage that the fuel consumption and the output can be improved. But at the same time, there is the disadvantage that the strength becomes weak due to the reduction of the material thickness. Therefore, in order to overcome these disadvantages, materials with high strength according to the unit thickness have been actively developed, and researches for applying them have also been increasing. In this study, we will investigate the application of cold rolled steel sheet, which is a lightweight material, to a horn bracket that secures a installed in an automobile engine room. The horn bracket secures the horn on the car engine and is bolted to the outer wall of the engine. The momentum is acted on the bracket due to the distance between the bolt fastening part and the car horn installed on the bracket end side. Therefore, the body part of the bracket is more likely to be destroyed by the influence of the continuous stress. In this paper, design optimization for weight reduction and strength enhancement was performed to solve this problem, and possibility of applying the rolled steel sheet material as lightweight material by tensile test and fabrication was confirmed.
Recently, the use of tubes in the manufacturing of the automobile parts has increased and therefore many automotive manufactures have tried to use hydro-forming technology. The hydro-forming technology may cause many advantages to automotive applications in terms of better structural integrity of the parts, lower cost from fewer part count, material saving, weight reduction, lower spring-back, improved strength and durability and design flexibility. In this study, the whole process of front engine cradle (or front sub-frame) parts development by tube hydro-forming using steel material having tensile strength of 440MPa grade is presented. At the part design stage, it requires feasibility study and process design aided by CAE (Computer Aided Design) to confirm hydro-formability in details. Effects of parameters such as internal pressure, axial feeding and geometry shape on automotive sub-frame by hydro-forming process were carefully investigated. Overall possibility of hydro-formable sub-frame parts could be examined by cross sectional analyses. Moreover, it is essential to ensure the formability of tube material on every forming step such as pre-bending, preforming and hydro-forming. At the die design stage, all the components of prototyping tools are designed and interference with press is examined from the point of geometry and thinning.

Partial reinforcement of sheet metal parts with CFRP patch is a technology that can realize ultra-lightweight body parts while overcoming the high material cost of carbon fiber. Performing these patchworks with highly productive press equipment solves another issue of CFRP: high process costs. The A-pillar is the main body part and has an undercut shape for fastening with other parts such as roof panels and doors. Therefore, it is difficult to bond CFRP patches to the A-pillar with a general press forming tool. In this paper, a flexible system that applies uniform pressure to complex shapes using ceramic particles and silicone rubber is proposed. By benchmarking various A-pillars, a reference model with an undercut shape was designed, and the system was configured to realize a uniform pressure distribution in the model. The ceramic spherical particles failed to realize the uniform distribution of high pressure due to their high hardness and point contact characteristics, which caused damage to the CFRP patch. Compression equipment made of silicone rubber was able to achieve the required pressure level for curing the epoxy. Non-adhesion defects between the metal and the CFRP patch were confirmed in the area where the bending deformation occurred. This defect could be eliminated by optimizing the process conditions suitable for the newly developed flexible system.
In this paper, the response and failure of sharp-notched 6061-T6 aluminum alloy circular tubes with five different notch depths of 0.4, 0.8, 1.2, 1.6 and 2.0 mm subjected to cyclic bending were experimentally and theoretically investigated. The experimental moment-curvature relationship exhibits an almost steady loop from the beginning of the first cycle. And, the notch depth has almost no influence on its relationship. However, the ovalization-curvature relationship exhibits a symmetrical, increasing, and ratcheting behavior as the number of cycles increases. In addition, a higher notch depth of a tube leads to a more severe unsymmetrical trend of the ovalization-curvature relationship. Focusing on the aforementioned relationships, the finite element software ANSYS was used to continue the related theoretical simulation. Furthermore, the five groups of tubes tested have different notch depths, from which five unparallel straight lines can be observed from the relationship between the controlled curvature and the number of cycles required to produce failure in the log-log scale. Finally, a failure model was proposed to simulate the aforementioned relationship. Through comparison with the experimental data, the proposed model can properly simulate the experimental data.
