Flip Top Cap의 웰드라인 위치조정을 위한 사출성형조건의 최적화 (Optimization of Injection Process Conditions For Control of Weldline Positions on Flip Top Cap)

  • Flip top cap은 경량성, 가공성, 내식성 우수하여 최근에 생활 용기 뚜껑으로 많이 활용되고 있다. Flip top cap은 사출성형에 의해 제작 되며 사출성형 과정에서 힌지부분에 웰드라인(Weldline)이 형성되어 기계적 강도가 떨어지게 된다. Flip top cap은 생활용기에 사용되며 실제생활에서 많은 작동을 요구하기 때문에 힌지부분의 웰드라인은 제품불량에 큰 원인이 된다. 또한 Flip top cap은 생산성을 높이기 위해 멀티캐비티(Multi-cavity) 사출방식을 선호한다. 멀티캐비티 방식은 높은 사출압력을 요구하기 때문에 사출품의 불량과 사출기에 많은 부하가 예상된다. 본 연구에서는 게이트 위치를 조정함으로써 사출품 힌지부분에서 발생할 수 있는 웰드라인을 품질에 영향이 없는 곳으로 이동시키고 최적의 사출 압력을 찾기 위한 유동해석을 통해 최적의 사출조건을 도출함으로써 Flip top cap의 기계적 품질과 제품생산성 향상을 위한 연구가 수행되었다.

Fabrication of Low Carbon Steel Coated with 18%Cr-2.5%Ni-Fe Powder by Laser Cladding and Its Application on Plastic Injection Mold for Aluminum Diecasting

  • Laser cladding a surface treatment process that grants superior characteristics such as toughness, hardness, and corrosion resistance to the surface, and rebuilds cracked molds; as such, it can be a strong tool to prolong service life of mold steel. Furthermore, compared with the other similar coating processes - thermal spray, etc., laser cladding provides superior bonding strength and precision coating on a local area. In this study, surface characteristics are studied after laser cladding of low carbon steel using 18%Cr-2.5%Ni-Fe powder (Rockit404), known for its high hardness and excellent corrosion resistance. A diode laser with wavelength of 900-1070 nm is adopted as laser source under argon atmosphere; electrical power for the laser cladding process is 5, 6, and 10 kW. Fundamental surface characteristics such as crossectional microstructure and hardness profile are observed and measured, and special evaluation, such as a soldering test with molten ALDC12 alloy, is conducted to investigate the corrosion resistance characteristics. As a result of the die-soldering test by immersion of low carbon alloy steel in ALDC12 molten metal, the clad layer's soldering thickness decreases.

라만 분광법을 활용한 마모 중 DLC 코팅의 구조적 변화 조사 (Investigation of Structural Change of DLC Coating during Frictional Wear by Raman Spectroscopy)

  • The structural change of DLC coatings during long-term wear test and dicing test under the low loading condition was investigated. DLC coatings were applied for the precision injection molds of a modified SNCM steel for the extension of life and the micro-diamond blades for the high cutting efficiency and the increase in life. A ball-on-disc wear tests in the mold steel and a dicing tests in the micro-diamond blades were conducted to understand degradation of DLC coatings. The degradation of DLC coatings for the injection mold steel and the micro-diamond blades during the wear and dicing tests were studied with Raman Spectroscopy. Raman peaks were divided two bands(D band and G band) to study the degradation process of DLC structure. By the wear test, polished condition of wear marks were observed to be maintained until 10 hrs of wear test period is given, but small striation marks appeared in 20 hours wear test. It was observed that $I_D/I_G$ ratios changed as the degradation of DLC coatings is proceeded during the wear tests and the dicing tests. It is suggested that the change in $I_D/I_G$ value possibly reflected from the composition of $sp^2$ and $sp^3$ bondings in DLC layers relevant to the change in mechanical and physical property.

마이크로 코어 핀 정밀 연삭 시스템 (Precision Grinding System for Micro Core-pin)

  • 본 사출 금형을 통해 제품 생산 시 사출 금형 내에서 제품 형상을 형성하는 코어는 금형 내부에 틀의 형태로 가공되어 설치되며 이때 부분적인 코어의 형상을 핀에 가공하여 설치하는 부품을 코어 핀이라 한다. 이러한 사출 코어 용 코어 핀은 제품의 소형화 집적화에 따라 그 크기가 마이크로의 크기로 작아지고 있다. 하지만 이를 가공 시 기존의 센터리스 연삭 장치로는 마이크로 사이즈의 피삭재를 고정하여 밀착 시켜주는 장치의 부재로 인해 진동이 발생한다. 이러한 이유로 마이크로 크기의 직경을 가지는 코어 핀의 경우 가공 시 진동에 의해 변형 발생으로 가공 불량률이 매우 높다. 따라서 본 논문에서는 마이크로 크기의 코어 핀을 가공하기 위해 기존의 평면 연삭기에 설치하여 사용이 가능한 소형의 연삭 시스템을 개발 하였다. 이를 이용하여 코어 핀에 대한 연삭 실험을 진행하였으며 표면 거칠기, 진원도, 원통도의 측정을 통해 성능을 검증하였다.

  • In this study on machine measuring system based on solid feature was developed. This system was applied with injection mold using 3 dimensional solid modeler for verification. Developed program include pre-processor, main processor, and post processor. In pre-processor there are functions which check intersection, simulate motion of probe and calculate measuring time. Main processor generates measuring path and output NC code in Unigraphics. In post-processor functions that include evaluation of undercut or overcut and display of measuring procedure are offered. In addition analysis module for quality control of measured data on manufactured product was developed with geometric and dimensional tolerance concept. As the result developed program could get stability of system, precision of product, rapidity and cost down of manufacturing process compared with before measuring process.

금형 충전 해석을 이용한 연료전지 분리판 진공 다이캐스팅 금형 설계 방안 및 실험 검증 (Vacuum Die Casting Mold Design of Fuel Cell Bipolar Plate using Die Filling Simulation and Experimental Verification)

  • In this paper, we present the results of our studies on optimal die design towards development of a vacuum die casting process to fabricate fuel cell bipolar plate with micro-channel array. Cavity and overflow shape is designed by computational filling analysis of MAGMA soft. Optimal die design consists of seven overflows at the end of cavity and three overflows at each side wall of cavity. The molten metal that passed the gate and reached the side wall flowed into the side overflow, no turbulent flow occurred, and the filling behavior and velocity distribution were uniform. In addition, partially solidified molten metal passing through the channel was perfectly eliminated by overflow without back-flow. When vacuum pressure, injection speed of low and high region was 300 mbar, 0.3 m/s and 2.5 m/s respectively with Silafont 36 die casting alloy, sound sample without casting defects was obtained. The experimental results are nearly consistent with simulation results.

  • A new method to fabricate the fine magnetic abrasives by using mechanical alloying is proposed. The mechanical alloying process is a solid powder process where the powder particles are subjected to high energetic impact by the balls in a vial. As the powder particles in the vial are continuously impacted by the balls, cold welding between particles and fracturing of the particles take place repeatedly during the ball milling process using a planetary mill. After the manufacturing process, fine magnetic abrasives which the guest abrasive particles c lung to the base metal matrix without bonding material can be obtained. The shape of the newly fabricated fine magnetic abrasives was investigated using SEM and its polishing performance was verified by experiment. It is very helpful to finishing the injection mold steel in final polishing stage. The areal ms surface roughness of the workpiece after several polishing processes has decreased to a few nanometer scales.

마이크로 피라미드 패턴 응용 도광판 제작을 위한 니켈 스탬퍼 제작에 관한 연구 (Fabrication of Ni Stamper based on Micro-Pyramid Structures for High Uniformity Light Guide Panel (LGP))

  • Pyramid shape of micro pattern is applied to the light guide panel (LGP) to enhance the uniformity of the brightness of the LCD. The micro pyramids are molded in intaglio on the surface of the LGP. The size of each pyramid is 5$\mu$m $\times$ 5$\mu$m on bottom and the height is about 3.5$\mu$m. The pyramids are distributed on the LGP surface randomly to be sparser where the light comes in and denser at the opposite side as a result of a simulation using lightools$^{TM}$ Based on this design, a silicon pattern master and a nickel stamper are fabricated by MEMS process and electro plating process. Intaglio micro pyramids are fabricated on the 6' of silicon wafer from the anisotropic etching using KOH and the process time, temperature of the KOH solution, etc are optimized to obtain precise shape of the pattern. A Wi stamper is fabricated from this pattern master by electro plating process and the embossed pyramid patterns turns out to be well defined on the stamper. Adopting this stamper to the mold base with two cavities, 1.8' and 3.6' LGPs are injection molded.

스크린 질화/DLC 복합 코팅이 정밀 플라스틱 사출금형용 Fe-3.0%Ni-0.7%Cr-1.4%Mn-X강의 기계적 특성 및 고주기 피로 특성에 미치는 영향 (The Effects of Screen Nitriding/DLC Multi Surface Treatment on High Cycle Fatigue and Mechanical Properties of Fe-3.0%Ni-0.7%Cr-1.4%Mn-X Steel for High Precision Plastic Injection Mold.)

  • 금형 내부의 마모를 줄이기 위한 경질 박막의 안정성 향상과 표면에 인가된 압축 잔류 응력이 고주기 피로 특성에 미치는 영향을 연구하기 위해 정밀 플라스틱 사출 금형강에 주로 사용되는 Fe-3.0%Ni-0.7%Cr-1.4%Mn-X강에 스크린 질화처리와 DLC 코팅을 시간과 단일, 복합처리의 변수를 두어 코팅하였다. PAPVD법으로 DLC($3{\mu}m$), 스크린 질화(3h, $50{\mu}m$)/DLC($3{\mu}m$) 코팅 후 고주기 피로 시험을 행하여 고주기 피로 특성을 평가하였다. 스크래치 시험, 마모 시험, 잔류응력 측정을 통해 질화 처리 여부에 따른 코팅의 안정성을 평가하였다. DLC, 스크린질화/DLC 코팅한 경우 압축 잔류 응력의 영향으로 모두 피로 수명이 향상되었고 스크린질화/DLC 코팅한 경우 그 향상폭은 더 컸다. 질화 처리 후 DLC 코팅한 경우 질화층은 버퍼레이어로 작용하여 코팅의 박리를 억제함을 확인하였다.

전이학습 기반 사출 성형품 burr 이미지 검출 시스템 개발 (Development of a transfer learning based detection system for burr image of injection molded products)

  • An artificial neural network model based on a deep learning algorithm is known to be more accurate than humans in image classification, but there is still a limit in the sense that there needs to be a lot of training data that can be called big data. Therefore, various techniques are being studied to build an artificial neural network model with high precision, even with small data. The transfer learning technique is assessed as an excellent alternative. As a result, the purpose of this study is to develop an artificial neural network system that can classify burr images of light guide plate products with 99% accuracy using transfer learning technique. Specifically, for the light guide plate product, 150 images of the normal product and the burr were taken at various angles, heights, positions, etc., respectively. Then, after the preprocessing of images such as thresholding and image augmentation, for a total of 3,300 images were generated. 2,970 images were separated for training, while the remaining 330 images were separated for model accuracy testing. For the transfer learning, a base model was developed using the NASNet-Large model that pre-trained 14 million ImageNet data. According to the final model accuracy test, the 99% accuracy in the image classification for training and test images was confirmed. Consequently, based on the results of this study, it is expected to help develop an integrated AI production management system by training not only the burr but also various defective images.
