  • The injection molding process is a one of the most efficient techniques for manufacturing plastic parts of complex shape at low cost. In injection molding, molten plastic material is injected into the mold and cooled. Selection of molding conditions greatly affects the quality of molded parts. In this case study, we attempted to optimize the injection molding condition for a cooling filter using Taguchi experimental design methodology. The injection molding experiments were carried out using the Moldflow simulation software.

  • The objective of this research is to develop a robust design methodology for plastic injection molded parts wherein warpage will be minimized by a complex method which is a kind of a simple direct search method. The design space considered for optimization is divided Into two sub-design space : mold and process conditions. Warpage is quantified using the Moldflow injection molding simulation software. The design methodology was applied to an actual part of a fax machine, the Guide-ASF model, through two different design policies. The significance of this study is the synthesis of a computer simulation of injection molding process and optimization technique to determine the optimal robust design solution.

  • This paper is concerned with the family of parts that generally feature a central hub with radial protrusions. Typical parts that fall into this category include cross Pieces for universal joints, tube fittings, and differential gears. As opposed to conventional forward and backward extrusion, in which the material flows in a direction parallel to that of the punch or die motion, the material flows perpendicular to the punch motion in radial extrusion. In this study, the forming characteristics of radial extrusion will be considered by comparing the forces, shapes etc. The design factors during radial extrusion are investigated by the rigid-plastic FEM simulation.

  • Recently, injection molded plastic optical products are widely used, because injection molding process has advantages of low cost and high productivity. However, there remains residual birefringence and residual stresses originated from flow history and differential cooling. The present study focused on developing a technique measuring birefringence in optical plastic parts using R-G-B separation of white light. The main idea of an analysis comes from the fact that more information can be obtained from the distribution of retardation caused by different wavelengths. A complete system to give the quantitative values of retardation covering high order 2-D birefringence will be demonstrated. Further investigation is under way to improve the accuracy of the system using diodes as light sources.

  • Heated tool joining is a popular method for joining parts made from plastics and composite materials. The method is commonly known as butt fusion in the plastic pipe industry and this paper provides a short introduction to the basics of producing a good butt fusion joint. The function of each of the essential parts of the butt fusion equipment is described followed by a presentation of the important parameters of the bonding process in reference to a well-established interfacial pressure versus time curve. The butt fusion procedure is then outlined with good practices that detail the preparation of equipment and pipes to be joined as well as the fusion joining process.

  • For mass production, usually injection mold has multi-cavity which is filled through geometrical balanced runner system. Despite geometrical balanced runner system, filling imbalances between cavity to cavity have always been observed. These filling imbalances are one of the most significant factors to affect quality of plastic parts when molding plastic parts in multi-cavity injection mold. Filling imbalances are results from non-symmetrical shear rate distribution within melt as it flows through the runner system. It has been possible to decrease filling imbalance by optimizing processing conditions, but it has not completely eliminated this phenomenon during injection molding processing. This paper presents a solution of these filling imbalances through using 'runner core pin'. The runner core pin which is developed in this study creates a symmetrical shear distribution within runner. As a result of using runner core pin, a remarkable improvement in reducing filling imbalance was confirmed.

  • The recent increased use of mobile phone has resulted in a technical focusing on reliability issues related to drop performance. Since mobile phone may be dropped several times during their use, it is required to survive common drop accidents. The plastic injection parts such as base stopper and carrier in the encoder type actuator can be broken easily in the actual reliability test of 1.5m free drop. So, we analyzed the shock resistance characteristics of auto focus actuator with variables in the material properties using finite element method. By applying the new resin materials, we can decrease the breakage of plastic injection parts and improve the reliability of mobile phone.

  • We carried out research into an environmentally friendly injection molding process that involves filling the mold with polymer after thin films are fixed into the cavity, without the coating, plating process. Film insert injection molding is a new technique in which molten plastic resin is injected into the cavity after films are precisely attached to the side of the mold wall. In the film insert injection molding process, the insert film is moved by the flow of the molten plastic resin. Overlap defects cause a decline in the productivity and the quality of the manufactured goods. To reduce overlap defects, new injection mold parts are proposed to produce automotive exterior parts using thin films. It is suggested that the best possible method would be to fix the thin films to one side of the mold wall, and develop interior pins to fix the films in the mold. Based on this new pin fixing system, the problem of the film being moved by the flow of the molten resin was improved.

  • This paper describes an efficient solid modeling method for thin-walled plastic or sheet metal parts, based on the non-manifold offsetting operations. Since the previous methods for modeling and converting a sheet into a solid have adopted the boundary representations for solid object as their topological framework, it is difficult to represent the exact adjacency relationship between topological entities of a sheet model and a mixture of wireframe and sheet models that can appear in the meantime of modeling procedure, and it is hard to implement topological operations for sheet modeling and transformation of a sheet into a solid. To solve these problems, we introduce a non-manifold B-rep and propose a sheet conversion method based on a non-manifold offset algorithm. Because the non-manifold offset aigorithm based on mathematical definitions results in an offset solid with tubular and spherical thickness-faces we modify it to generate the ruled or planar thickness-faces that are mostly shown in actual plastic or sheet metal parts. In addition, in order to accelerate the Boolean operations used the offset algorithm, we also develope an efficient face-face intersection algorithm using topological adjacency information.
