Axisymmetric Multi-Stage Deep Drawing Die Design Analysis Using Finite Element Method (유한요소법을 이용한 축대칭 다단계 딥드로잉 금형 설계 해석)

  • The design analysis of axisymmetric, multi-stage deep drawing dies was performed using the rigid-viscoplastic finite element formulation. In the formulation the axisymmetric CFS algorithm was employed. Hill's non-quadratic normal anisotropic yield criterion and isotropic hardening rule were considered. For trial initial displacements and tool contact points. the geometric force equilibrium method was adopted. In order to see the validity of the formulation, the multi-stage deep drawing processes of shell-cylinder front part of hydraulic booster were simulated. The simulation showed good agreements with measurments and PAM-STAMP results.

  • Three-Dimensional finite element analysis is performed using PAM-STAMP for design evaluation of automotive back door inner panel die. Gravity process by blank own weigth, binder-wrap process, and drawing process in the forming operations are sequentially simulated with Virtual Manufacturing Method. The most valuable result in this research is that 3-D FEM analysis can be applied to the design evaluation of draw dies in the die try-out, though effects of mesh size and drawbead resistance force on the try-out, the experimental knowhows about the forming variables such as friction coefficient punch velocity, drawbead force, etc are necessary.

  • The flat type automotive cross members with high strength steel have advantages in light weight and fewer parts compared to the hump type cross members. But the complex part shape of the flat type cross member and the poor formability of high strength steel make it difficult to form the parts without forming defects, such as splits and wrinkles. The purpose of this study is to develop the flat type automotive cross member with high strength steel. For that purpose, drawing processes are evaluated using PAM-$STAMP^{TM}$ and proper draw die and blank designs are proposed. Using the proposed die and blank design, the flat type upper and lower cross member could be formed successfully without forming defects.

  • The study presents a computer-aided analysis and its design for the forming process of .OMEGA. -type bellows tubes. Finite element analysis was carried out to perform the process simulation. Bsed on the analytic results of various conditions, the forming conditions used for angled U-type bellows tubes were determined. The 3-D modeling was constructed by I-DEAS and the process simulation was constructed by PAM- STAMP. It is concluded that the difference of height between die and bellows during the forming process causes a non-uniform shape of the bellows and also influences .OMEGA. -shape. These results can be utilized for the process design.

  • The wrinkling in the flange and wall of a part is a predominant failure mode in stamping of sheet metal parts. In many cases this wrinkling may be eliminated by appropriate control of the blank holding force(BHF), but BHF affects the draw depth. Gotoh had studied the wrinkles under $20{\mu}$ in height. In general, the height of wrinkles could be limited under $200{\mu}$ practically. Therefore small BHF can be allowed so that the depth of drawing could be increased. This paper represents the variation of the wrinkles of flange in the part of cup drawing by using aluminium alloy A1050 and A5052. This simulation is used by the explicit finite elements code $PAM-STAMP^{TM}$. The computed results are compared with the experimental results to show the validity of the analysis.

  • The solenoid valve case of an 8-speed automatic transmission plays a role in maintaining the valve seal, which prevents an inflow of foreign substances into the transmission. The seal increases the reliability of the automatic transmission's performance. As a solution to pollution-related problems and to reduce fuel consumption, transmissions are being made with more gears to work more economically and have reduced fuel consumption. These newer transmission require greater dimensional tolerances and need to be manufactured with more precision. In the current study, the design of a multistage drawing considering both the product's height and limit draw ratio (LDR) of the material was performed using both a theoretical analysis and the expertise of industrial experts. The finite element modeling (FEM) simulation was performed using the commercial software, PAM-stamp, and tests of the dimensional measurements for a prototype were performed to verify the optimal progressive process.

  • Sheet or plate bending is one of the most important industrial metal forming processes. And considerable attention has been focused on gaining a better understanding of many of bending characteristics. One of defaults in bending process is the springback. In this study, the springback characteristics of tailor-welded strips in U-bending process was investigated. Furthermore, not only the relationships between the springback and the process variables such as the geometry of the tools and thickness combination of workpiece but also the heat effect which affects the springback due to welding process was experimentally considered. First, tailor-welded strips are joined by the laser welding process and consisted of two types of thickness combinations of the SCPI sheet, 0.8t${\times}$1.2t and 0.8${\times}$1.6t to investigate the effect of different thickness combination on the springback. Secondly, two different directionally welded strips, one was welded along the centerline of the strip-width and the other was along the centerline of strip-length, were adopted to compare the effects of the location of weld line on the springback. And three punch profile radii of 3, 9, and 15 m were used. Some cases of the experimental results were simulated by using a commercial FEM code, PAM-STAMP to compare the experimental results to the analytical ones.

  • Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

Forming Limit of AZ31B Magnesium Alloy Sheet in the Deep Drawing with Cross Shaped Die (십자 형상 금형의 디프 드로잉에서 AZ31B 마그네슘 합금판재의 성형 한계)

  • Magnesium alloy sheets are usually formed at temperatures between $150^{\circ}C$and $300^{\circ}C$ because of their poor formability at room temperature. In the present study, the formability of AZ31B magnesium alloy sheets was investigated by the analytical and experimental approaches. First, tensile tests and the limit dome height test were carried out at elevated temperatures to get the mechanical properties and forming limit diagram, respectively. And then deep drawing of cross shaped die was tried to get the minimum corner radius and forming limit at specific temperature. Blank shape, punch velocity, minimum corner radius, fillet size, etc, were determined by finite element analysis physical try-outs. Especially, optimum punch and die temperature were suggested through the temperature-deformation analysis using Pam-stamp.
