The Joints Characteristics of Al 5052 Aluminium Alloy in Friction Stir Welds (마찰교반 용접조건에 따른 Al 5052 알루미늄 합금의 접합특성)

  • In this study, the tensile tests and hardness tests were carried out for the joints characteristics in friction stir welds of Al 5052 alloy. Three way factorial design was applied to optimal welding conditions, whose control factors were shoulder diameter, rotation speed and welding speed of tool. From the results of this study, the optimum condition for maximum yield strength was predicted as the shoulder diameter of 15 mm, welding speed of 500mm/min and rotating speed of 1000 rpm. And the presumed optimal yield strength was estimated to be $167.36{\pm}7.82MPa$ with 99% reliability. In addition the increaser rotation speed of tool and the decreaser welding speed, the decreaser the hardness at welding part.

  • The friction welding has more technical and economic advantages than the other welding processes. As this welding process has the characteristics such as curtailment of production time, materials, cost reduction, etc., it has been widely used in production of various mechanical components which have complex shapes. So, this paper deals with optimizing the friction welding conditions and analyzing various mechanical properties of the friction welded joints of torsion bar material SUP9A bar to bar. The results obtained are summarized as follows; 1) The quantitative relation between heating time($t_{1}$, sec) and total upset(U, mm)can be obtained. The empirical formula obtained is ; U = 3.29$t_{1}$ + 1.6 2) The tensile strength($\sigma_{t}$, kgf/$mm^{2}$) of friction welding joints as post weld heat treated(PWHT) depends upon heating time($t_{1}$, sec) quantitatively and the empirical formula obtained is ; $\sigma$= -5.1$t_{1}\;^{2}$+44.90$t_{1}$+45.2 3) It is certain that the optimum condition for friction welded joints of SUP9A steel bars of diameter 14.5mm is, considering on various properties such as tensile strength, torsional strength, impact energy and strain of the joints after PWTH ; n = 2000rpm, $P_{1}$=8kgf/$mm^{2}$, $P_{2}$=20kgf/$mm^{2}$, $t_{1}$=4sec, $t_{2}$=3sec 4) The tensile strength, torsional strength and hardness were increased with the increased with the increasing carbon equivalent, but toughness was decreased.

  • The $CO_2$ welding with 100% $CO_2$ gas is commonly used because of its cost and efficiency. Arc phenomena and spattering ratio of the $CO_2$ welding are influenced by various factors such as chemical compositions of welding wire, shielding gas, welding condition and welding power source etc.. Spattering ratio is predominantly influenced by the welding condition which determines a droplet transfer rode. In this study, arc phenomena and spattering ratio are investigated by using two type of FCW(titania type, semi-metal type). Then, the welding quality and optimum welding condition can be selected. From this study, the following results ware obtained; 1) In low current range(140A), FCW up to welding voltage(22V) resulted in a typical short circuit transfer, increase of spattering ratio and growth of spatter diameter. 2) In high current range(320A), the arc stability in titania FCW of a typical globular transfer is better than that of semi-metal FCW.

Effect of Shielding Gases on the Weldability of High Efficient GMAW Process (고능률 GMAW의 용접성에 미치는 보호가스의 영향)

  • The possibility of new GMAW process using economic shielding gases including CO$_{2}$ gas was investigated on the effect of shielding gas on weldabilty. In the optimum welding condition using 600A power source, FCAW process showed low depositions rate, 114 g/min at 300A, but new GMAW using other mixed shielding gases exhibited high deposition rate, 208-224 g/min at 450A. TIME gas, Ar+CO$_{2}$ gas and Ar+CO$_{2}$+O$_{2}$ gas as a shielding gas were able to be used to the very high welding current(450A), moreover TIME gas and Ar+CO$_{2}$ gas showed the highest arc stability among shielding gases studied in this experiments. The weld penetration was performed by axial spray transfer mode of weld droplet. On the basis of workability, weldability and economic point of view, Ar mixture (80%Ar+20%CO$_{2}$) gas was recommended as a shielding gas for the development and application of new GMAW process. This shielding gas showed the low spatter, good weld quality, stable arc and low cost at the region of high welding current.

  • In this paper, not only the development of optimizing of friction welding with more reliability and more applicability but also development of in-process real-time weld quality(such as strength and toughness) evaluation technique by acoustic emission for friction welding of the engine exhaustive valve(SUH3-SUH35 dissimilar steels of 12.3mm, 16mm, 20mm and 24mm in diameters) were performed, comparing with the other FRW matches of materials such as SUH3 to SUH31, SUH3 to STS303 and SUH3 to STS304. As an important result, the techniques for dissimilar friction welding optimization of engine heat resisting steels SUH3 and SUH35( 12.3mm, 16mm, 20mm, 24mm) and its real-time weld quality evaluation by AE were developed, considering on both diameter and carbon equivalent effects.

  • In this study, characteristics of TiAl alloy and SCM440 (Cr-Mo steel) have been investigated with the various joining condition by servo motor type friction welder. The experimental factors of friction welder used in this study are spindle revolution, friction speed, and distance, upset speed and distance, respectively. Servo motor type friction welder could be controlled by the level of oil pressure, and it could be performed by position control dependence of electrical energy. Mechanical properties and morphology of welded interface were characterized by various joining condition. This aroused due to the bond strength dependence on friction heat and size of the heat affected zone. Therefore, it is necessary to have enough friction heat and decreased heat affected zone for good friction welding between dissimilar metals. An optimum bond was obtained between TiAl alloy and SCM440 by controlling friction speed and distance. At the spindle revolution 4,000 rpm, friction speed 120 mm/min, friction distance 15 mm, the bond strength was found to be 312 MPa.

Effect of Process Parameters on Condenser Discharge Weldability of Thin Gauge Steel (박판 강재의 컨덴서 용접성에 미치는 용접변수의 영향)

  • Effect of process parameters on the quality of condenser discharge weld for coated sheet steels was discussed. The welding specimens were coated with pure Zn of 20/20 g/m2 in the production line. Direct measurements of welding parameters such as the discharge current, the pressures and the voltage drop across the electrodes were carried out with welding process monitoring system. High speed camera was also utilized to analyze the weld formation process. Test results indicated that the relation between weld strength and applied energy was stabilized at the acceptable welding heat input range. It was thought that the acceptable welding heat input should be redefined based on the monitored data because the calculated value of the welding heat input could hardly be utilized if the discharge condition was changed. Mechanical test results and high speed photographs showed that expulsion deteriorated the weld quality and the strength at the same time especially when the size of the spatter was large enough to carry the molten metal, which should form the nugget, out of the welding spot. Results also demonstrated that the discharge current should be applied at the appropriate time during the process because sufficient nugget was not produced if the time was deviated from the optimum range.

Formation of Thicker Hard Alloy Layer on Surface of Aluminum Alloy by PTA Overlaying with Metal Powder (알루미늄 합금의 표면경화)

  • The formation of a thicker hard alloyed layer have been investigated on the surface of aluminum cast alloy (AC2B) by PTA overlaying process with Cr, Cu and Ni motel powders under the condition of overlaying current 125-200A. overlaying speed 150 mm/min and different powder feeding rate 5-20 g/min. In addition the characteristics of hardening and wear resistance of alloyed layer here been examined in relation to the microstructure of alloyed layer. Main results obtained were summarized as follows: 1) There was an optimum overlaying condition to get a good alloyed layer with smooth surface. This good layer became easy to be formed as increasing overlaying current and decreasing powder feeding rate under a constant overlaying speed. 2) Cu powder was the most superior one in metal powders used due to a wide optimum overlaying condition range, uniform hardness distribution of Hv250-350, good oar resistance and freedom from cracking in alloyed layer with fine hyper-eutectic structure. 3) On the contrary, irregular hardness distribution was usually obtained in Cr ar Ni alloyed layers of which hardness was increased as Cr or Ni contents and reached to maximum hardness of about Hv400-850 at about 60wt%cr or 40wt%Ni in alloyed layer. 4) Cracking occurred in Cr or Ni alloyed layers with higher hardness than Hv250-300 at mere than 20-25wt% of Cr or Ni contents in alloyed layer. Porosity was observed in all alloyed layers but decreased by usage of spherical powder with smooth surface.

A Study on the Plug Weldability of 304 Stainless Steel (304 스테인리스강의 Plug 용접성에 관한 연구)

  • In this study, the plug weldability of STS 304 was investigated. The parameters which influence plug weldability were pushing pressure of the plates, position of welding wire and composition of shielding gases. Among these factors, the composition of shielding gases and hole diameter of the upper plate were found to be the major factors influencing weld quality. To evaluate weldability, tensile shear strength of the plug welded specimen was measured and compared with tensile strength of butt welded specimen. Hardness was measured for both plug weld and butt weld. The microstructure of the weld metal and HAZ were also characterized.
