A study on searching method of molding condition to control the thickness reduction of optical lens in plastic injection molding process (플라스틱 광학렌즈 사출성형에 있어서 수축 변형량 예측을 위한 사출성형 조건 탐색에 관한 연구)

  • In the injection molding of plastic optical lenses, the molding conditions have critical effects on the quality of the molded lenses. Since there are many molding parameters involved in injection molding process, determination of the molding conditions for lens molding is very important in order to precisely control the surface contours of an optical lens. Therefore this paper presents the application of neural network in suggesting the optimized molding conditions for improving the quality of molded parts based on data of FE Analysis carried out through CAE software, Timon-3D. Suggested model in this paper, which serves to learn from the data of FE Analysis and induce the values for optimized molding conditions. has been implemented for searching the molding conditions without void and with minimized thickness shrinkage at lens center of injection molding optical lens. As the result of this study. we have confirmed that void creation at the inside of lens is primarily determined by mold temperature and thickness shrinkage at center of lens is primarily determined by the parameters such as holding pressure and mold temperature.

  • Rapid mold heating has been recent issue to enable the injection molding of thin-walled parts or micro/nano structures. Induction heating is an efficient way to heat material by means of an electric current that is caused to flow through the material or its container by electromagnetic induction. It has various applications such as heat treatment, brazing, welding, melting, and mold heating. The present study covers an experimental investigation of induction heating in order to rapidly raise the mold temperature. It is observed that the mold surface temperature is raised up to $200^{\circ}C$ in 2 seconds. This induction heating is applied to injection molding of a flexspline for a plastic harmonic drive, which has difficulty in cavity filling because its minimum thickness is only 0.35 mm. The induction heating is then successfully implemented on this ultra-thin wall molding by raising the mold surface temperature around the glass-transition temperature of the molding material.

  • Thermoplastic elastomer(TPE) has many advantages such as high flexibility, high elasticity and high elongation, etc. TPE is easily molded as plastic materials, therefore, many TPE parts are applied as home appliances and mechanical parts. However, its mechanical properties would be changed by injection molding conditions such as melt temperature, mold temperature, injection pressure and holding pressure, etc. In this study, the influences of the injection molding condition on the mechanical properties as tensile strength, hardness of thermoplastic vulcanizates(TPVs), which is one of the TPE, were investigated. By the injection molding experiment, the molding's tensile strength and hardness was influenced on the melt temperature and composition ratio of PP and EPDM. The morphology of moldings were shown by the scanning electron microscope.

  • The injection molding process has high accuracy and good reproducibility that are essential for mass production at low cost. Conventional molding processes typically use the water-based mold heating and air cooling methods. However, in the nano injection molding processes, this semi-active mold temperature control results in the several defects such as air-flow mark, non-fill, sticking and tearing, etc. In order to actively control temperature of the molds and effectively improve the quality of the molded products, the novel nano injection molding system, which uses active heating and cooling method, has been introduced. By using the Peltier devices, the temperature of locally adiabatic molds can be controlled dramatically and the quality of the molded patterns can be improved.

  • When producing a plastic horn cover for an automobile, since the interval between the ribs on the inner surface is narrow, conventional cooling channels cannot be applied and cooling of the mold is difficult. For this reason, the molding operation cannot be completed within a set cycle time. In this study, a conformal cooling channel was applied on the mold to solve the cooling problem. Injection molding simulation was carried out to confirm the effectiveness of the conformal cooling channel. In the analysis results, the mold temperature at the rib section decreased by 33%, and the mold temperature also decreased by 31%. This reduction in temperature allowed for molding within a set cycle time and demonstrated the effectiveness of the conformal cooling channel.

  • The fabrication method of aspheric lens is changed from machining to press molding so as to improve the productivity. In the case of the press molding method, the temperature control of the molding die is most important, because the temperature of each molding die determines the quality of lens. But any practical method for direct measuring of the lens temperature and the die internal temperature is yet unknown. Besides, in the case of the press molding system in which the heating and pressing and cooing of a die is done at separate work stations, the lens productivity of the system for small lens is yet too low. The paper shows an improved structure of convective sequential system, the lens productivity of which is three times as many as the conventional convective system. To know the die internal temperature, numerical results are given using ANSYS. A new convective sequential system is developed and tested. Finally, the Taguchi method is applied in order to optimize the setting conditions of individual work station of the system.

The paper shows an improved structure of radiant sequential system in which the heating and pressing and cooing of dies is done at individual work station so as to cut down the cycle time. To know the die internal temperature, numerical results are given using ANSYS. An experimental radiant sequential system is developed and tested. Finally, the Taguchi method is applied in order to optimize the setting conditions of individual work station.

Development and mechanical properties of bagasse fiber reinforced composites

  • Environment-friendly composites reinforced with bagasse fiber (BF), a kind of natural fiber as the remains from squeezed sugarcane, were fabricated by injection molding and press molding. As appropriate matrices for injection molding and press molding, polypropylene (PP) and polycaprolactone-cornstarch (PCL-C) were selected, as a typical recyclable resin and biodegradable resin, respectively. The mechanical properties of BF/PP composites were investigated in view of fiber mass fraction and injection molding conditions. And the mechanical properties and the biodegradation of BF/PCL composites were also evaluated. In the case of injection molding, the flexural modulus increased with an increase in fiber mass fraction, and the mechanical properties decreased with an increase in cylinder temperature due to the thermal degradation of BF. The optimum conditions increasing the flexural properties and the impact strength were $90^{\circ}C$ mold temperature, 30 s injection interval, and in the range of 165 to $185^{\circ}C$ cylinder temperature. On the other hand, as to BF/PCL-C fully-green composites, both the flexural properties and the impact strength increased with an increase in fiber mass fraction. It is considered that the BF compressed during preparation could result in the enhancement in mechanical properties. The results of the biodegradability test showed the addition of BF caused the acceleration of weight loss, which increased further with increasing fiber content. This reveals that the addition and the quantities of BF could promote the biodegradation of fully-green composites.

A Study on the Molding Process of an Optical Communication Aspherical Glass Lens Using the Weight Molding Method (광통신용 비구면 글라스 렌즈 자중성형 공정 연구)

  • In this study, the aspherical lens for optical communications produced not with an one-step pneumatic type of external pressurization system (existed GMP process) but a constant weight of self-loaded mold put up to upper core. So the lens is molding with self-loaded weight molding and it calls Weight Molding process. In self-loaded molding process, we measured changes of center thickness molding lenses with each variable molding temperatures and time to find the effect of center of lens thickness to search key factors. As experimental results, the center thickness reach to targeted lenses step time value was changed drastically and it depends by molding temperature. If the molding temperature gets higher, the targeted lens that is reaching to the center thickness step time value was decreased. To find the effect of life improvement on mold core by imposing the self-loaded molding process we molded with GMP(Glass molding press) method and self-loaded molding method for 9,000 times and measured the lenses shape accuracy and surface roughness to evaluate the core life. As a result the self-loaded molding method core has 2,000 times longer that GMP (Glass molding press) method. If we adopt self-loaded molding method of the optical aspherical lens molding in the future, we expect that it would reduce the expense of changing the molds by molding core life improvements.
