Springback Analyses in Sheet Metal Stamping Processes (박판 성형에서의 스프링백 해석과 산업적 응용)

  • The explicit and implicit time integration methods are applied effectively to analyze sheet metal stamping processes, which include the forming stage and the springback stage consecutively. The explicit time integration method has better merits in the forming stage including highly complicated three-dimensional contact conditions. By contrary, the implicit time integration method is better for analyzing springback since the complicated contact conditions are removd and the computing time to get the final static state is short. In this work, brief descriptions of the formulation and the factor study for springback simulations are presented. Further, the simulated results for the S-rail and the roof pannel stamping processes are shown and discussed.

  • The dynamic explicit finite element method and the static implicit finite element method are applied effectively to analyze total auto-body panel stamping processes, which include the forming stage , the trimming stage and the spring-back stage.\The explicit time integration method has better merits in the forming stage including highly complicated three-dimensional contact conditions. On the contrary, the implicit time integration method is better for analyzing spring-back since the complicated contact conditions are removed and the computing time to get the final static state is short. In this work, brief descriptions of the formulation and the factor study are presented. Further, the simulated results for the total auto-body panel stamping processes are shown and discussed. The formability and the weld line movement in stamping with Tailor Welded Blanks were investigated through QTR-OTR-FRT.

  • In the analysis of metal forming processes by the finite element method, there are many numerical instabilities such as element locking, hourglass mode, shear locking. These instabilities may have a bad effect upon accuracy and convergence. The present work is concerned with improvement of stability and efficiency in two dimensional rigid-plastic finite element method using various type of elements and numerical integration schemes. AS metal forming examples, upsetting and backward extrusion are taken for comparison among the methods : various element types and numerical integration schemes. comparison is made in terms of stability and efficiency. As a result, it has been shown that the finite element computation is stabilized from the viewpoint of computational time, convergency, and numerical instability.

  • In the present work a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of auto-body panel stamping processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation. Analyzed auto-body panel stomping process correction of forming using software called Dynaform using dynamic extensive method. Further, the simulated results for the auto-body panel stamping processes are shown and discussed. Its application is being increased especially in the automotive industrial area for the cost reduction, weight saving, and improvement of strength.

  • Two-dimensional explicit finite element code was developed. The transient dynamics code can analyse large deformations of non-linear materials subjected to extremely high strain rates. The Lagrangian finite element program uses an explicit time integration operator to integrate the equations of motion, thus the stiffness matrix is not introduced. Cylinder upsetting and ring compression problems are simulated to check the effects of friction and inertia force. It is shown that (1) calculated results agree very well with experimental results, (2) constant shear friction method overestimates the decrease of inner ring radius and then underestimates after on in comparison with the Coulomb friction method, and (3) the effect of the increase in initial strain rate is similar to the effect of higher frictional coefficient.

  • A recent trend in automotive parts has been an integration of sub-assemblies with unified shapes. Tube structures also have been integrated to one body structure by using a near net shape forming instead of adopting welding. A cylindrical elastomer-forming process can be utilized to form a steel tube compressed in a radial direction. This process has some advantages compared to a hydro-forming or a swaging process in the viewpoint of a lower investment and a higher productivity. In order to predict a feasible specification of products within a work capability of the elastomer-forming equipment developed previously, effects of geometrical parameters of a tube on its shape accuracy are examined. Two characteristic parameters to account for the shape accuracy are chosen. One is the curvature radius at the corner part and the other is the straight ratio of the formed region. Careful examination of two parameters has led that the shape accuracy can be easily predicted by the regression equation obtained from the response surface method.

  • A sequential coupled field analysis of electromagnetic free bulging was performed by using FEM. A 2D axi-symmetric electromagnetic model based on the magnetic vector potential is proposed for the calculation of magnetic field and Lorentz's forces. The Newmark integration method is used to calculate the transient dynamic plastic deformation of sheet during free bulging. In the finite element model, the effect of sheet deformation on the electromagnetic field analysis is taken into consideration. In order to confirm the sequential electromagnetic-mechanical coupling analysis, an experiment with an electromagnetic forming apparatus was conducted. The results showed that the final bulge height of the sheet predicted from the proposed method is in good agreement with experimentally measured height.

  • Design sensitivity is calculated in the sheet metal forming process with an elasto-plastic finite element analysis and a direct differentiation method The sensitivity analysis is concerned with the time integration the constitutive relation considering planar anisotropy, shell elements and the contact scheme. The present result is compared with the result obtained with the finite difference approach in deep drawing processes. The obtained sensitivity information is applied to the simple optimization process for the sheet metal forming process.

  • A three-dimensional elastic-plastic finite element analysis using the explicit time integration method has been performed for the characterization of theimpact forming machines. The block upsetting using a forging hammer has been analyzed. The effects of machine type, work capacity of equipment and the mass ratio in an anvil-type hammer have been studied through the analysis.
