Injection Molding Analysis of Battery case considering the Insert Deformation (인서트 변형을 고려한 배터리 케이스 사출 성형 해석)

  • The objective of this paper is to investigate into the influence of the injection conditions on the insert deformation and the wall thickness of the injection part using the three-dimensional injection molding analysis. Full three-dimensional insert model was added to the injection molding analysis model to consider the effects of insert deformation during the injection molding process. In order to obtain the optimum injection molding condition with a minimum insert deformation, degree of experiments were utilized. From the results of the analyses, it was shown that the optimum injection condition is injection time of 1.6 sec, injection pressure of 30 MPa and packing time of 15 sec. In addition it was shown that the wall thickness is approached to target thickness when the core deformation is considered in the injection molding analysis.

  • Recently, ultra precision and light-weight micro products are needed in various industries. Injection molding products with metal insert material is often satisfied with light-weight and precision simultaneously. The researches on macro-size insert deformation have been performed but, a research on micro-size insert is meager. In this paper, the injection molding product with $300{\mu}m$ thin foil insert is designed and insert injection molding process is performed. Finally, the deformation of thin foil insert is analyzed according to insert feature and gate length.

  • Insert injection molding is a process in which molten plastic is injected into a mold that contains a pre-placed insert. During the injection stage, the insert can be deformed by the pressure applied by the polymer melts. The deformation of the insert changes the width of the flow path around the insert, which can cause several defects such as short shots or warpages of the parts. In order to reduce the deformation of the insert, it is important to achieve successful design of gating system, insert geometry, and molding conditions. In the present study, the insert deformations that occured during the injection molding of the BLDC motor stator were investigated by numerical analyses. The gate location and the insert shape were modified to reduce the insert deformation. Finally, the injection molding with the modified designs was carried out, and it was confirmed that the insert deformation was reduced.

  • Injection molding is a process widely used across various industries for molding plastics, and it is the most commonly applied process in root industries utilizing molds. Among the different types of injection molding, insert injection molding, where busbars are used as inserts, is increasingly being applied in the electric vehicle industry. However, currently, the insert injection molding process is manually performed, with workers placing insert components by hand before injection molding. This results in issues related to productivity, safety, and quality. Additionally, there is a growing demand for automation of such production lines due to hazardous working conditions, economic difficulties in the manufacturing industry, and the decline in the labor force caused by an aging population. This study focuses on the application of an automated system for the insert injection molding process used in electric vehicles. The development of an automated system for the transport and insertion of insert components, as well as the inspection and stacking processes after injection, has resulted in over a 25% improvement in productivity and more than a 27% reduction in defect rates.

  • In the present study, a numerical investigation of an insert injection molding process was carried out for the development of thermoplastic microfluidic chip plates with metal electrodes. Insert injection molding technology enables efficient realization of a plastic-metal hybrid structure and various efforts have been undertaken to produce novel components in several application fields. The microfluidic chip with metal inserts was proposed as a representative example and its molding process was analyzed. The important characteristics of the filling stage, such as the effects of filling time and thickness of the part cavity, were characterized. Furthermore, the detailed distributions of pressure and temperature at the end of the filling stage were investigated, revealing the significance of metal insert temperature.

  • We carried out research into an environmentally friendly injection molding process that involves filling the mold with polymer after thin films are fixed into the cavity, without the coating, plating process. Film insert injection molding is a new technique in which molten plastic resin is injected into the cavity after films are precisely attached to the side of the mold wall. In the film insert injection molding process, the insert film is moved by the flow of the molten plastic resin. Overlap defects cause a decline in the productivity and the quality of the manufactured goods. To reduce overlap defects, new injection mold parts are proposed to produce automotive exterior parts using thin films. It is suggested that the best possible method would be to fix the thin films to one side of the mold wall, and develop interior pins to fix the films in the mold. Based on this new pin fixing system, the problem of the film being moved by the flow of the molten resin was improved.

  • In this study, silicone injection molding technology with curved thermoplastic insert was developed to produce super-hydrophobic surface. Thermoplastic insert part and injection mold design of base plastic cover were performed to produce cost effective hydrophobic surface part. An optimization process of part thickness for thermoplastic insert part was performed with transient thermal analysis under silicone over-molding process condition. Structural thermal analysis of silicone injection mold was also performed to obtain uniform temperature condition on the surface of micro-patterned mold core. Super-hydrophobic surface for the silicone injection molded part with thermoplastic insert could be verified from the measurement of contact angle. It was shown that the averaged contact angle was over $140^{\circ}$.

  • Insert-injection molding can inject two different materials or two colors in the same mold and process. If this injection process use, product has ability because the base part maintain strength and specified part can inject soft-material. It makes the cost down by single operation automatically for saving wages. In this paper, we designed double-injection mold for automobile remote control to inject secondary using this part as insert after inject external appearance of product. CAE analysis was progressed gate location and runner size as variable and analysis result is reflected in mold design process. As a result, it could solved badness that is generated at the conventional mold. Additionally, cost is downed by reducing loss of runner as well as could omit painting process because surface of finished product is improved through new mold.

  • The gas injection molding technique(GIT) is a special injection molding process and has been an established and acknowledged process technique for many years. GIT has proved successful in cases where warpage has to be minimized, sink marks avoided and material input reduced. The classic field of application for GIT, however, is the production of thick-walled, rod shaped parts or hollow articles. Through this application, the handle part for automobile is molded and this part is consequently used as a insert for the additional injection molding process encapsulated with PVC.
