Wear Analysis of Hot Forging Die considering Thermal Softening (열연화 현상을 고려한 열간 단조 금형의 마멸해석)

  • The die wear is one of the main factors affecting product accuracy and die life in hot forging process. It is desired to analyze die wear by developing wear prediction method combined with FE-simulatin and experiment. Lots of researches have been done into the wear analysis of cold forging die, and the results of those researches were successful, but there have been little applications to hot forging die giving successful results. That is because hot forging process has many factors influencing die wear, and there was not accurate in-process data. In this research, change of die surface hardness by thermal softening during the lifetime was obtained by experiment, and hardness distribution of cross section was measured. This wear analysis was applied to hot forging die, and gave comparatively good results compared with actual wear profile.

  • In order to successfully implement hot die forging process for the large-size titanium alloy products, it is necessary to devise a customized heating method for the billets and the die tools, as well as the die tool design. This study aims at establishing a hot die forging process of the large-size titanium alloy container products by applying the warm die, semi-hot die and hot die forging process step-wise. To accomplish this purpose, forging mechanism and the die tools were designed considering the strength of die materials at the given die heating temperature. The movable heating devices for the billet and the die tools were also introduced to prevent overcooling of billet and die tools. To verify the applicability of the designed forging process, real-size forging tests were carried out and the quality of forged products, including dimension, surface condition, microstructure and the mechanical properties was evaluated.

  • The main cause of die failure in hot forging is wear. Die wear directly generates the gradual loss of part tolerances, thereby causing deterioration in the dimensional accuracy of a forged part. It is very important to estimate forging cycles, called as die life, at which the die should be repaired or replaced. In this study, in order to estimate the hot forging die life, the finite element simulation of wear on an asymmetric part like a ball joint socket used in vehicle was carried out based on Archard's model. Finite element simulation results were compared with wear amounts of a used die that were measured using a contact stylus profilometer. The simulation results were in relatively good agreement with measurements obtained from the virtual die which was used by 7,000 forging cycles in a forging industry. Consequently, the die life in the hot forging of the ball joint socket was estimated by 10,500 forging cycles on the finisher die.

  • This paper explains the die cooling method for improving tool life in the hot forging process. In continuous forming operation such as hot forging process, performed at high speeds, temperature increases of several hundred degrees may be involved. Die hardness was reduced due to thermal softening. Factor of die fracture are wear and plastic deformation of die due to hardness reduction by high temperature. Because die service life was reduced due to this phenomenon during hot forging, quantified data for optimal die cooling method is required. The new developed techniques for predicting tool life applied to estimate the production quantity for a spindle component and these techniques can be applied to improve the tool life in hot forging process

  • This study explains the effects of lubricant and surface treatment on hot forging die life. The mechanical and thermal load, and thermal softening which is happened by the high temperature of die, in hot and warm forging, cause die wear, heat checking and plastic deformation, etc. This study is fur the effects of solid lubricants and surface treatment condition for hot forging die. Because cooling effect and low friction are essential to the long life of dies, optimal surface treatment and lubricant are very important to improve die life for hot forging process. The main factors, which affect die hardness and heat transfer, are surface treatments and lubricants, which are related to thermal diffusion coefficient and heat transfer coefficient, etc. For verifying these effects, experiments are performed for hot ring compression test and heat transfer coefficient in various conditions as like different initial billet temperatures and different loads. The effects of lubricant and surface treatment for hot forging die life are explained by their thermal characteristics. The new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.

  • The mechanical and thermal load, and thermal softening occuring by the rush temperature of die, in warm and hot forging, cause wear, heat cracking and plastic deformation, etc. This paper describes the effects of solid lubricants and surface treatments for warm forging die. Because cooling effect and low friction are essential to the long life of dies, optimal surface treatments and lubricants are very important to hot and warm forging process.   • This study has been carried out to develop a CRT die using hot forging. The conventional CRT die made by casting has defects such as void and inclusion. These defects of the cast die make micro-spots on the surface of the CRT which affect the quality of the final product. So, a hot forging process is developed to avoid these defects of CRT die by the model material test and the rigid-plastic FEM. Firstly, model material tests are carried out with plasticine billets in order to investigate the material flow pattern in the die cavity and to get the reasonable initial values for designing the preform in the FE simulation. And then a finite element analysis has been performed to Predict the preform and the forging load of a CRT die. We also suggest an integrated die-set which combines two die-sets into one die-set to save manufacturing time and cost in case of similar die-size.

  • Hot forging is widely used in the manufacturing of automotive component. The mechanical, thermal load and thermal softening which is happened by the high temperature die in hot forging. Tool life of hot forging decreases considerably due to the softening of the surface layer of a tool caused by a high thermal load and long contact time between the tool and workpieces. The service life of tools in hot forging process is to a large extent limited by wear, heat crack, plastic deformation. These are one of the main factors affecting die accuracy and tool life. It is desired to predict tool life by developing life prediction method by FE-simulation. Lots of researches have been done into the life prediction of cold forming die, and the results of those researches were trustworthy, but there have been little applications of hot forming die. That is because hot forming process has many factors influencing tool life, and there was not accurate in-process data. In this research, life prediction of hot forming die by wear analysis and plastic deformation has been carried out. To predict tool life, by experiment of tempering of die, tempering curve was obtained and hardness express a function of main tempering curve.

  • This article mainly introduces the research of closed forging on 20MN hot die forging presses. After transforming of the equipments, optimizing of die design and improving of die-manufacturing precision, gear blanks used in car gearbox have been forged out without fins successfully.

  • This paper describes some research of Computer-Aided Process Planning and Die Design of Hot Forging for axisymmetric parts produced by the press. An approach to the system is based on knowledge based system. The system has been written in AutoLisp with personal computer. Knowledges for process planning & die design are extracted from the plasticity theories, handbooks, relevent references and empirical know-how of field experts in hot forging companies. The developed system is composed of five main modules, such as input module, process planning module, die design module, flow simulation module and output module which are used independently or in all. The final output is generated in graphic from. The developed system which aids designer provides powerful capabilities for process planning and die design of hot forging. This system also provides approximate flow pattern.
