더블-액션 압출공정을 적용한 전동조향장치용 토션조인트 요크 개발 (Development of a Torsion Joint Yoke for Motor-Driven Power Steering System Using a Double-Action Extrusion Process)

  • The yoke, a component of conventional motor-driven power steering system, often contains welding defects from its manufacturing process. To eliminate these defects, the precision cold forging process has been tried. In this study, the double-action complex forging has been used to manufacture a torsion joint yoke. The backward extrusion proved faster than the forward extrusion in forging of the product. The double-action complex forging process utilized an upper die composed of a punch, a punch guide, a disc spring and a coil spring. The forged material pushes up the punch guide, and then the disc spring and the coil spring balances the backward extrusion force. Consequently, the flow of material was essentially in the forward direction, resulting in a successful forging operation. The forging load of Al 6061-T6 was higher than that of the automotive structural hot rolled plate.

  • Titanium alloy has been in the spotlight as a core material in high-tech industries that require high strength and light weight because it has excellent strength and corrosion resistance and strength is higher than that of steel. Therefore, in various industries, existing steel products are intended to be replaced with titanium alloys. Titanium alloys can cause cutting tool breakage during cutting, and heat generated during cutting does not dissipate, accumulates in tools and workpieces, resulting in large wear and tear on thin workpieces. In addition, since titanium alloy is a metal with high chemical activity, the wear of the tool becomes more severe when the cutting speed is high, so machining of titanium bolt through cutting is very disadvantageous in terms of productivity. Therefore, the production of bolts using titanium alloys is being produced through a forging process to improve productivity and product quality. In this paper, hot forging molding analysis was performed on bolts used for fastening automobile parts using Ti-6Al-4V alloy, which is the most commonly used titanium alloy.

  • This study focuses on the manufacturing process of a magnesium alloy impeller used for the fuel cell car using the hot forging technology. The impeller has the very complicated shape with sharply curved blade and thus generally produced by mechanical machining or casting process. However, since these technologies give the high manufacturing cost or poor mechanical properties, the forging technology is required to make the high-quality impeller with the lower manufacturing cost. In order for production of the impeller by forging technology, the parametric studies using finite element analyses were carried out to find the optimal perform shape of impeller made of magnesium alloy AZ 31 and finally die design was proposed based on the simulation results.

고강도 7175Al 형단조재의 기계적 성질에 미치는 제조공정의 영향 (Effect of Fabrication Process on the Mechanical Properties of High Strength 7175Al Die Forgings)

  • The aim of this study is to investigate the fabrication processes on the microstructual changes and mechanical properties of large 7175 aluminum die forgings. The billets range from 370 to 720 mm in diameter were homogenized and hot forged after direct chill casting. The strength and elongation of the homogenized cast billets were revealed nearly same level independent of the billet diameter. However, these properties of ø370 mm cast billet were superior to those of $\Pie720$ mm billet under$ T_{6}$ / condition. The tensile strength of die forged specimens under $T_{6}$ condition increased up to 20% than that of solution treatment, however, the elongation was reduced to 50%. The fracture toughness of die forged specimens under $T_{6}$ condition was 35.6∼39.0 MPa$.$$m^{1}$2 irrespective of the billet size and free forging processes, but this property increased up to 10% by$V_{74}$ treatment. The fracture toughness of die forged specimen manufactured with ø370 mm cast billet showed nearly same level of ø720 mm billet which was processed using MF or Cog free forging followed by die forging.

반용융 단조품의 제조 (Manufacturing of Product by Semi-Solid Forging)

  • The semi-solid forging is a new forging technology in which the billet is heated to the semi-solid state coexisting liquid and solid phase for making globular microstructure and subsequently formed. As the semi-solid forging is compared with conventional casting such as die casting and squeeze casting for the characteristics of its process, the product without inner defects such as gas porosity and segregation can be obtained and its microstructure is globular grain. Simutaneously, its mechanical properties are improved by globular microstructure and the lower temperature of the slug causes the cycle time of manufacturing to be shortened and the die life to be lengthened. As it is compared with conventional cold and hot forging, it is possible to minimize the equipment of production owing to a lower forming load and reduce the number of process by a followed treatment for complex shaped product. Therefore it is needed to confirm the quality of a semi-solid forged product by defining its characteristics quantitatively under these advantages. This paper investigates the formability of a master cylinder by its forming variables. And the microstructural characteristics and mechanical property of it is also studied.

  • Preform design techniques have been investigated in efforts to reduce die wear and forming load and to improve material flow, filing ratio, etc. In hot forging processes, a thin deformed part of a workpiece, known as a flash, is formed in the narrow gap between the upper and lower tools. Although designers make tools that generate a flash intentionally in order to improve flow properties, excessive flash increases die wear and forming load. Therefore, it is necessary to make a preform shape that can reduce the excessive flash without changing flow properties. In this paper, a new preform design technique is proposed to reduce the excessive flash in a metal forging process. After a finite element simulation of the process is carried out with an initial billet, the flow of material in the flash region is traced from the final shape to the initial billet. The region belonging to the flash is then easily found in the initial billet. The finite element simulation is then carried out again with the modified billet from which the selected region has been removed. In several iterations of this technique, the optimal preform shape that minimizes the amount of flash without changing the forgeability can be obtained.

  • The nickel-based alloy Nimonic 80A possesses strength, and corrosion, creep and oxidation resistance at high temperature. The exhaust valves of low speed diesel engines are usually operated at temperature levels of 400-$600^{\circ}C$ and high pressure to enhance thermal efficiency and exposed to the corrosion atmosphere by the exhaust gas. Also, the exhaust valve is subjected to repeated thermal and mechanical loads. So, the nickel-based alloy Nimonic 80A was used for the large exhaust valve spindle. It is composed a 540mm diameter head and a 125mm diameter stem. It is developed large products by hot closed-die forging. Manufacturing process analysis of the large exhaust valve spindle was simulated by closed die forging with hydraulic press and cooled in air after forging. The preform was heated to $1080^{\circ}C$ Numerical calculation was performed by DEFORM-2D, a commercial finite element code. Heat transfer can be coupled with the deformation analysis in a non-isothermal deformation analysis. Mechanical properties of the large exhaust valve spindle were evaluated by the variety of tests, including microstructure observation, tensile, as well as hardness and fatigue tests, were conducted to evaluate the mechanical properties for head part of exhaust valve spindle.
