강소성 유한요소법을 이용한 Ti 합금 터빈디스크의 단조공정 해석 (An Analysis of Turbine Disk Forging of Ti-Alloy by the Rigid-Plastic Finite Element Method)

  • The characteristics and good corrosion resistance at room and elevated temperatures led to increasing application of Ti-alloys such as aircraft, jet engine, turbine wheels. In forging of Ti-alloy at high temperature, die chilling and die speed should be carefully controlled because the flow stress of Ti-alloy is sensitive to temperature, strain and strain-rate. In this study, the forging of turbine disk was numerically simulated by the finite element method for hot-die forging process and isothermal forging process, respectively. The effects of the temperature changes, the die speed and the friction factor were examined. Also, local variation of process parameters, such as temperature, strain and strain-rate were traced during the simulation. It was shown that the isothermal forging with low friction condition produced defect-free disk under low forging load. Consequently, the simulational information will help industrial workers develope the forging of Ti-alloys including 'preform design' and 'processing condition design'. It is also expected that the simulation method can be used in CAE of near net-shape forging.

  • 본 연구는 내경부에 깊은 구멍이 있는 컵형상의 대형단조품을 형단조와 자유단조 공법을 복합하여 성형하기 위한 단조공법 개발에 관한 것이다. 제안된 단조공법은 형단조를 이용하여 예비성형체를 성형하고 코깅 공법을 이용하여 후방압출 형상을 성형하는 방법이다. 유한요소해석에서 제안된 공법이 후방압출공법에 비하여 낮은 성형하중으로 더 높은 유효변형율을 나타내었다. 제안된 공법으로 시제품을 제작하여 내부품질이 양호한 제품을 적은 용량을 프레스로 성형할 수 있음을 확인하여 제안 공법의 타당성을 검증하였다.

  • In this research, to obtain the optimal die width of CV die(conventional die), which replaces FM die in free forging of large scale rotor using the flat die, the model material experiments and theoretical analysis using three dimensional FEM are performed. The FM die, which was designed to remove Mannesmann's effect at the central part of the ingot, has very bad workabiltity in real field, therefore on the empirical base they use the CV die of wide width in actual working field. In this study, the excellency of CV die is proved quantitively, and the optimal die width of CV die is determined through the model material experiments and theoretical analysis using FEM in the point of effective strain, stresses, and load.

  • Hot-forging Process and die design was made for a large-scale compressor wheel of Ti-6Al-4V alloy with 2-D FE analysis. The design integrated the geometry-controlled approach and dynamic materials modelling(DMM). In order to obtain the processing contour map of Ti-6Al-4V alloy based on DMM, compression tests were carried out in the temperature range of 915$^{\circ}C$ to 1015$^{\circ}C$ and the strain range of 10$\^$-3/s$\^$-1/ to 10s$\^$-1/. In the die design of the compressor wheel using the rigid-plastic FE analysis, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors. The microstructure of hot forged wheel using the designed die showed a typical alpha-beta structure without forging-defects.

  • The sensitivity method has been applied to find perform shape that results in the desired shape after forging. As a 2D example, initial shape of specimen for the cylinder shape without barrelling after forging has been found. The method is then applied to various shapes of 3D free forging and initial shapes of the corresponding specimens after forging have been found successfully. The sensitivity method is proven to be an effective and accurate tool for the preform design.

합금강을 이용한 내접 인벌류우트 기어의 단조에 관한 연구 (A Study on the Forging of Internal Involute Gears with Alloy Steel)

  • Forging of internal involute gears with alloy steel has been analyzed by means of upper bound method. Kinematically admissible velocity fields for forging of internal gear were proposed. It was assumed that the shape of free flow surface during forging operation is a straight line perpendicular to the plane of symmetry. Using the suggested velocity fields, forging loads and relative pressures were calculated by numerical method. Consequently forging die should be successfully designed without fracture or failure during forging operation. Experiments were carried out with the designed die and SCM415 alloy steel as billet material. The calculated loads were compared with experimental one and they are in good agreement with experimental inspections. As a result, the calculated solutions would be useful to predict the loads and the designed die is suitable for forging of internal involute spur gear with alloy steel. The forged gear is measured to be KS 4 class and its class should be improved by subsequent working such as shaving after forging operation.

  • Hot-forging process and die design were made for a large-scale compressor wheel of Ti-6Al-4V alloy by using the results of 2-D FEM simulation. The design integrated the geometry-controlled approach and the processing contour map based on the dynamic materials model and the flow stability criteria. In order to obtain the processing contour map of Ti-6Al-4V alloy, compression tests were carried out in the temperature range of $915^{\circ}C$ to $1015^{\circ}C$ and the strain rate range of $10^{-3}s^{-1}$ to $10s^{-1}$. In the die design of the compressor wheel using the rigid-plastic FEM simulation, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors.   • It is difficult to predict material behavior of forming process because the plastic instable flow phenomenon happens in practical forming process I. e. upsetting backward extrusion piercing indentation. In view of the direct relationship between instable material flow and quality defects of the products we should find out their phenomena, In this study we introduced the plastic spin and the kinematic hardening considering the kinematic hardening constitutive equation for rate-dependent material. Also analysis of upset forging is carried out using the rigid plastic FEM with Al7075

  • 본 연구에서는 플래쉬(flash)를 가진 축대칭 리브-웨브형(rib-web type) 제품의 형단조가공을 해석하기 위한 UBET 프로그램을 개발하고 변형중의 경계 조건처리를 다르게 한 세 가지 유동모델에 대하여 소재의 유동상태와 단조하중을 계산하여 효과적인 유동모델을 제시하였다. 또한 체적은 같으나 반지름과 높이의 비가 다른 몇 가지 초기소재 형상에 대하여 변형에 따른 소재의 다이충만도 및 하중을 비교하여 적절한 초기소재의 형상을 찾고자 하였다. 본 연구에서 제시한 유동모델의 효율성을 검증하기 위하여 플라스씬(plasticine) 소재를 사용한 실험과 그 결과를 비교, 분석하였다.

  • Force balance method is employed to predict forging information such as forging load, tool pressure and normal stress at the surface of tangential velocity discontinuity. The incipient stages of deformation for the plane strain forging of rectangular billets in V-shaped dies of different semi-angles are analysed. To construct an approximate model for the analysis of deformation by the force balance method in the incipient deformation stages, slip-line field is used. When the deformation mode by slip-line method is the same as that by force balance method, the slip-line method and the force balance method give identical solutions. The effects of die angle, coefficient of friction, billet geometries and deforma- tion characteristics are also investigated. In order to verify the validity of force balance analysis, the rigid-plastic finite element simulation for the various forgig parameters are performed and performed and find to be in good agreement.
