Analysis of Process Parameters in the Incremental Roll Forming Process for the Application to Doubly Curved Ship Hull Plate (점진적 롤 성형 공정의 선박 곡가공 적용을 위한 공정 변수 분석)

  • In order to make a doubly-cowed sheet metal effectively, the sheet metal forming process has been developed by adopting the flexibility of the incremental forming process and the principle of bending deformation which causes slight deformation in thickness. The developed process is an unconstrained forming process without holder. The experimental equipment has been set up with the roll set which consists of two pairs of support rolls and one center roll. In order to analyze process parameters in the incremental roll forming process for the application to doubly curved ship hull plate, the orthogonal array is adopted. From the FEM results, among the process parameters, the distance between supporting rolls in pairs along the direction of one principal radius of curvature as well as the forming depth is shown to influence the generation of curvature in the same direction significantly. That is, the other distance between supporting rolls in pairs which are not located in the same direction of one principal radius of curvature, does not have an significant effect on the generation of the curvature in that direction. Also, the forming load and torque from the FEM simulation are acceptable to the system development of the incremental roll forming process for the forming of ship hull plate.

Tool Design and Numerical Verification for Thick Plate Forming of Hollow-Partitioned Steam Turbine Nozzle Stator (스팀 터빈용 중공 분할형 노즐 정익의 후판 성형을 위한 금형 설계 및 해석적 검증)

  • As a stator for steam turbine diaphragm, hollow-type nozzle stator to substitute for conventional solid one is introduced in this study. This hollowed stator can be separated into two parts such as upper and lower plates with large and curved surface area. This study focuses on thick plate forming process for the upper plate of the hollow-partitioned nozzle stator. First, to reduce forming defects such as under-cut and localized thinning of the deformed plate, and to avoid tool interruption between forming punch and lower die, tool design including the position determination of forming surfaces is performed. Uni-axial tensile tests are carried out using SUS409L steel plate with initial thickness of 5.00mm, and plastic strain ratio (r-value) is also obtained. Due to the asymmetric curved configuration of the upper plate, it is hard to adopt a series of blank holder or draw-bead, so the initial plate during this thick plate forming experiences unstable and non-uniform contact. To easy this forming difficulty and find suitable tool geometry without sliding behavior of the workpiece in the die cavity, two geometric parameters with respect to each shoulder angle of the lower die and the upper punch are adopted. FE models with consideration of 21 combinations for the geometric parameters are built-up, and numerical simulations are performed. From the simulated and predicted results, it is shown that the geometric parameter combinations with ($30^{\circ}$, $90^{\circ}$) and ($45^{\circ}$, $90^{\circ}$) for the shoulder angle of the lower die and the upper punch are suitably applied to this upper plate forming of the hollow-partitioned nozzle stator used for the turbine diaphragm.

  • Recently, ultra high strength products can be manufactured by the hot press forming process of Boron steel in automotive and electronics industries. In order to get high strength, the hot press forming should be accompanied by quenching process inducing phase transformation. In the study, the heat conductive die and the cooling channel were designed by the numerical simulation and the effect of three different parameters were determined to improve cooling characteristics.

  • A sequential coupled field analysis of electromagnetic free bulging was performed by using FEM. A 2D axi-symmetric electromagnetic model based on the magnetic vector potential is proposed for the calculation of magnetic field and Lorentz's forces. The Newmark integration method is used to calculate the transient dynamic plastic deformation of sheet during free bulging. In the finite element model, the effect of sheet deformation on the electromagnetic field analysis is taken into consideration. In order to confirm the sequential electromagnetic-mechanical coupling analysis, an experiment with an electromagnetic forming apparatus was conducted. The results showed that the final bulge height of the sheet predicted from the proposed method is in good agreement with experimentally measured height.

  • The sectional forming analysis considering bending effects from the geometrically deformed shape of two linear membrane finite elements(called super element) was performed under plane strain assumption for analyzing forming processes of an arbitrarily shaped draw-die. For the evaluation of bending effects, the bending equivalent forces are calculated from the bending moment computed using the changes in the interior angle at the middle node of super element, and are agumented to the membrane stretch forces. In order to verify the validity of the bending formulation, the simulation results for the stretch, draw, and bend sections were compared with membrane analysis results and measurements.

  • The metal forming behavior and defect formation in Ti-6Al-4V tube during hot backward extrusion were investigated. To predict the forming-defects such as shear band, inner cracks or surface cracks, dynamic material model(DMM) including Ziegler's instability criterion and modified Cockcroft-Latham fracture criterion(C-L model) were used. These models were coupled to the internal variables generated from FE analysis. The chilling effect and friction indicated a great influence on the deformation mode of the tube and the formation of surface cracks. The simulation results for the backward extrusion were compared with the experimental observations.

  • The current study aims to predict the forming limits considering the deformation characteristics of tailor rolled blank(TRB) during hot stamping. The formability of TRB is affected by the TRB line orientation because elongations change due to the intrinsic geometry within the sheet. To evaluate the forming limits, Nakazima tests were conducted at elevated temperatures with different TRB line orientations. Forming limit diagrams(FLD) of TRB can be predicted by an interpolating equation based on the Nakazima test. Predicted FLDs were used in FE-simulations of a rectangular drawing. The predicted limit drawing height was compared with experimental results. The simulation results show good agreement with the experimental ones with an error range of 3%.

  • The use of high strength steels are gradually increasing to reduce the weight of automobile to improve the environmental problems and collision safety. To encounter the traditional disadvantages of high strength steels like as a poor formability and high springback, hot press forming has been developed. By this method, the strength of steel sheet is increased about three times of original one through die quenching process. In order to the design of hot press forming tools by using numerical simulation, the knowledge of mechanical and microstructural characteristics are required. This study show the mechanical and microstructural characteristics of a high strength boron-alloyed steel according to the various quenching conditions.

  • This paper describes the process design and forming limit of the forged hinge produec with the axial protrusion on the sheet metal. Process design is consisted of preform and forging process. In this case, the forged hinge product can be formed in a single workpiece without assembling another axial part to it. Process design of the forged hinge product is analyzed by the commercial FEM program. It is known that process design with perform process, shown by the FEM simulaion, can bring the forming limit of the forged hinge product to a great expansion.

  • The Aerospace and automobile industries have need to avoid sheet-metal forming problem such as incorrect springback after forming and trimming process, excessive thinning/tearing, wrinking/perkering. It is common practice to use costly trial-and-error experimental methods to develop tooling and manufacturing process parameters. Experimentation should be complemented with computer simulation to reduce cost and leadtime in manufacturing and to influence the design of components. In this study, firstly we solved the springback problem after drawing and trimming process of KFP(F100-229) engine airsealing bearing support part(53H00) forming and studied on the effect of several process parameters on the gap between the formed blank and punch shape using the implicit F.E.M code(ABAQUS). Secondly by the three dimensional dynamic analysis using the explicit. F. E. M code (LS-DYNA3D), we studied on the effect of several process parameters which can be used for avoid tearing and wrinking during the drawing process.
