A Study on the Forming Process of Stair Type Side Sill for Automobile using DP780 (DP780이 적용된 자동차용 계단형 사이드실의 성형공정 연구)

  • High strength steels are widely used for lightweight automobile parts and the control of springback is very important in sheet metal forming. The object of this study is to develop the forming process for stair type side sill made of high strength steel, DP780. Stair type side sill with local formed area and geometry change area can improve stiffness and design freedom but there are few studies for forming process. The forming technology considered in this paper is form type process, which has many advantages for forming of high strength steel compared with draw type process. Finite element analysis is carried out to predict formability and springback. It is shown that angle calibration of die is essential for reducing springback, and local forming involving bead is effective to control springback also. The effectiveness of local forming and angle calibration is verified by experimental.

  • In this paper, The optimum design of a die shape has been carried out the FEM analysis of a pilger mill process considering various factors. The pilger mill forming process consists of a pair of rotating die which has appropriate surface shape. The important design parameters of the pilger mill are the feed rate and the profile of grooved die. Optimum design procedure was performed in order to investigated effects on the forming load and the deformed shape of material depending on the die radius profile. Profile of the die surface for the optimum design were suggested with the linear, the cosine and the quadratic curve considering a physical forming process. The surface of each die was modeled using the 3DAutoCAD and the analysis of pilger forming process was performed using the LS-DYNA3D. The optimum profile of the die shape for the pilger mill was determined to the quadratic profile. Since the analysis results provide that the model of the quadratic profile gives the lowest forming load and a proper deformed shape.

  • Conventional spinning, shear forming and flow forming techniques are being utilized increasingly due to the great flexibility provided for producing complicated parts, enabling customers to optimize designs and reduce weight and cost, all of which are vital, especially in automotive industries, space shuttle, a munitions industry. The deformation mechanism of conventional spinning and shear forming is studied in this paper through analysis. The forming loads of a spin formed dome in an Al launch vehicle fuel tank was studied analysis and a simple FE model to predict the forming loads of the dome was proposed. The analysis is carried out to study the effects of feed rates and thickness reduction on material flow.

  • This study aims at the improvement on the process and die set required for forming of flanged two-piece thrust engine bearings form laminated sheet blanks. Several suggestions are made to reduce the number of forming or subsequent machining processes or to improve the dimensional precision of formed products. The results of finite element analysis show the design suggested in this study are useful and applicable to the forming process of flanged bearings.

  • Superplastic forming/diffusion bonding (SPF/DB) processes were analyzed using a rigid visco-plastic finite element method. The optimum pressure-time relationship for a target strain rate and thickness distributions were predicted by two-node line elements based on the membrane approximation for plane strain. Material behavior during SPF/DB of the integral structures having complicated shapes was investigated. The tying condition is employed for the analysis of inter-sheet contact problems. A movement of rib structure is successfully predicted during the forming.

  • It is known that the mim forming processes show somewhat different phenomena compared with the conventional metal forming processes, namely, the size effect, enhanced friction effect and etc. Such typical phenomena, however, are not predicted by the conventional finite element analysis, which has been an efficient numerical tool to predict the metal forming processes. It is due to the fact that the constitutive relations used does not describe the microstructural characteristics of the materials. In the present investigation, the finite element formulation using the rate-dependent rigid plastic crystal plasticity model of the face-centered cubic materials is conducted to predict the micro mechanical behaviors during the mim forming processes. The finite element analysis, however, provides mesh-dependent solutions for the intragranular deformations. Therefore, the couple stress energy is additionally introduced into the variational principle and formulated within the framework of the rigid plastic finite element method to obtain mesh-independent solutions. Micro deformations of single crystal and bicrystal with various orientations are calculated to show the potential of the developed formulation.

  • This paper is concerned with the analysis of the forming load characteristics of a forward-backward can extrusion process. The analysis in this paper is extended to the selection of press frame capacity for producing efficiently final product at low cost. The possible extrusion processes to shape a forward-backward can part with different outer diameters are categorized to investigate quantitatively the forming load, forming energy and maximum pressure exerted on the die-material interface. The categorized processes are composed of combined and/or some basic extrusion processes. After the analysis of the forming load characteristics, the frame capacity of press suitable for a selected process could be determined along with securing the load capacity and with considering productivity. In addition, it is also suggested that different load capacities be selected for different dimensions of a part such as the wall thickness in forward direction. The work in this paper could be a good reference for analysis of complex extrusion and selection of proper frame capacity of press to achieve low production cost and thus high productivity.

  • The flow forming process consists of a split process, a divide process, and a forming process. The split process is a forming process in which rollers radially permeate a simple disc-shaped forging material and split it in both directions to form a top-bottom bidirectional cup. It is advantageous for post-processing to deepen the forming depth in the split process but this characteristic causes the failure near the edge of the mandrel during the actual process. The split process was analyzed using Rigid Plastic FEM, and the stress analysis of the mandrel was conducted to find the cause of the failure. It was found that the failure occurred due to fatigue accumulation damage caused by repeated residual stress.

Finite element analysis of spring back caused by frictional force in area of flange in press bending process (프레스 벤딩 공정에서 플랜지부의 마찰력이 스프링백에 미치는 영향에 대한 해석적 고찰)

  • Springback is an essential task to be solved in order to make high-precision products in sheet metal forming. In this study, materials with four different elastic regions were used. For the forming analysis, the change of springback caused by the frictional force generated in the flange part during hat shape forming was considered by using the AutoForm analysis program. Factors affecting frictional force were blank holder force, friction coefficient, bead R and bead height. As a result of the forming analysis, the springback increases as the material with a larger elastic region increases. In addition, as the frictional force of the flange part increased, the tensile force in the forming direction increased and the springback decreased. In particular, the blank holder force and friction coefficient had a great effect on springback in mild materials (DC04, Al6016), and the bead effectively affects all materials. Through this study, it was considered that the springback decreased as the material with a smaller elastic region and the tensile force in the forming direction increased.
