In this study, the casting/forging process was applied in manufacturing a low control arm, in order to prove that application of casting/forging process to Al6061 is likely to get the effect of light weight compared with existing steel products and to reduce the cost of materials. Firstly, In order to set up the optimum casting condition of the forging material, Al6061, casting experiments were carried out by controlling pouring temperature of the aluminum for casting, mold temperature, and pouring time. $700^{\circ}C$ pouring temperature, $300^{\circ}C$ mold temperature and 10-second pouring time were taken into account as the optimum casting conditions. With respect to a hot forging test, it is practiced on the basis of a temperature of materials, strain rate, and reduction rate so as to observe each microstructure and examine strain-stress curve simultaneously; examine tensile test and hardness test; eventually set up the optimum hot forging condition. A hot forging test, tensile test, hardness experiment, and microstructure observation were carried out on condition of $70\%$ reduction rate, $500^{\circ}C$ temperature of materials, and 1 strain rate. As a result of those experiments, 330MPa tensile strength, $16.4\%$ elongation, and 122.8Hv hardness were recorded. In oder to get a sound preform which has no unfitting cavity and less flash, two preforms were proposed on the basis of volume rate of the final product; the optimum volume rate of preform for the low control arm was $115\%$. In conclusion, it is confirmed that using the forging material rather than casting materials in casting/forging process is likely to get more superior mechanical properties. Compared with Al6061, performed by means of general forging, moreover, cast/forged Al6061 can not only stimulate productivity by reducing production processes, but cut down the cost of materials by reusing forging scraps.
Hot tool steel, in general, has not been used as a material in hot forging. However such a hot tool steel is recently applied to forging materials by recent forging technology. DH32 is known as a kind of hot tool steels, which is developed for characteristics of excellent strength and toughness in high temperature. Feasibility of DH32 to hot forging material has been researched to develop the hot forging technology of a plunger used for a large-sized marine fuel pump. Hot compression experimental works were performed to investigate the hot strain characteristic of DH32 and with the experimental results FE simulations were also conducted for the design of forging processes and preform. It is found out through the hot compression experimental works that DH32 has a hot brittleness at more than $1150^{\circ}C$.

A process comprising a hot extrusion process and a warm forging process was designed to form a T-shaped aluminum structural component with a high degree of difficulty by the plastic forming method. A circular cylindrical part was extruded with a hot extrusion process, and then an embossing part was formed with a warm forging process. The formability and the maximum load required for forming were then determined using a forming analysis program. The hot extrusion process was executed at $450^{\circ}C$ under the extrusion speed at 6 mm/s, while the warm forging process was executed at $260^{\circ}C$ under the forging speed at 150 mm/s. For both the processes, a condition by which friction would not be generated between the mold and the material was implemented. The analysis results showed that the load required for hot extrusion was 1,019 tons, while the load required for the warm forging was 534 tons. The T-shaped part was manufactured by using a 1,600 tons capacity press. The graphite lubricant was coated on the mold as well as the material. A forming experiment was performed under the same condition with the analysis condition. The measured values from the load cell were 1,210 tons in the hot extrusion process and 600 tons in the warm forging process.

In recent years, the production value of Taiwanese mold and die industries have reached to a high peak in 1998, in amount of NT 604 hundred million dollars. But in recent years production value are going down year by year, till year of 2001 the production value have down to NT 394 hundred million dollars. Its main reason might be the major product were following in medium and low price category, the high accuracy and high cost mold and die still rely on import aboard. Therefore how to made the related technical database system on various field to provide the industry user to promote industries competition ability in mold and die is really urgent matter at this moment. In this research, we will offer how to apply the Visual Basic program language to edit a set of more perfect database system of mold and die material selection. At the present time, we have constructed complete Knowledge-Base-System of intelligence for forging mold and die material, the most related data from the existed data, the others are through our additional experimental results. By using this system by the user can got the related and need data easily, we hope it will reduce designing time and cost for mold and die.
A counter shaft gear is an important part in the transmission system of vehicle. Its shape is relatively complicated and should meets high strength. Traditionally it has been manufactured as follows; the counter shaft gear has consisted of a clutch and helical body with teeth which are forged and machined for teeth respectively and then attached by frictional welding. In this study, a new hot forging process was proposed and designed so that the counter shaft gear is formed as one body without divide it into two parts. Furthermore, the precision forging process has been developed for the clutch teeth without additional grinding.
A counter shaft gear is an important part in the transmission system of vehicle. Its shape is relatively complicated and should meets high strength. Traditionally the counter shaft gear has been manufactured as follows; a spline body is firstly machined for teeth and then attached to the main gear body by frictional welding, and finally is finished by grinding. Therefore it is necessary to develop a new manufacturing technology eliminating both frictional welding and grinding processes. In this study, a new hot forging process was proposed and designed so that the spline body with teeth and main gear body are formed as one body. Finite element simulations and experimental works were peformed for design of forging processes to get the quality final precision-forged product. Consequently the most suitable blocker process could be obtained.

In this study, the complex forging process of an outer support ring was developed and the prototype was manufactured. The current process, hot forging and MCT machining, has a disadvantage of excessive material removal rates and longer machining hours. To overcome this disadvantage, a general shape is given through hot forging and the precision is achieved through cold forging. The complex forging process was developed with the minimal machining process. Forging analysis was carried out to design a forging process using the commercial program, Deform-3D. The hot and cold forging processes were set up based on the analyzed result. The mold and prototype were manufactured. Hardness, surface roughness, internal defect, the grain low line of the prototype were evaluated. The results showed no particular problems, and there were no problems in mass production. Using complex forging, the material was reduced by approximately 27 % compared to the process using hot forging and MCT machining. In addition, the production speed was improved 2.15 fold compared to that of hot forging and MCT machining. Through this study, a cost-effective process and mold design technology were established, which is expected to have positive effects on other related automotive parts production.

This study develops an automation system for metallic mold design that is applicable in forging non-axial symmetric parts. The metallic mold design program is used to design the metallic mold using two-dimensional axial symmetric metallic molds and to predict the stress concentration using finite element analyses. Then, the program redesigns the metallic mold using variables such as the optimal split diameter, maximum allowable inner pressure, fit tolerance, and stress distribution, which are calculated using the metallic mold design program. When the involute spur gear is forged, stress concentration occurs on the tooth root bounded at the symmetric surface. The SCM4 material is suitable for metallic molds because the stress is less than the yield strength of the insert and it acts on the tooth root regardless of the inner pressure. The metallic mold for forging non-axial symmetric parts can be designed through adjusting the magnitude of the contact pressure. The program developed in this study can be applied to metallic mold designs in involute spur gears of forging, which is an ordinary non-axial symmetric part.

Transition Nozzles are used in industrial air-cooled heat exchangers and widely used in industrial sites as an important component in the heat energy transfer between a heat source and an actuating fluid. There is a worldwide demand for transition nozzles with various materials and shapes, depending on the use environment. This paper aims to improve the transition nozzle forging process suitable for the production of many varieties using Steps 1 to 6 of the TRIZ Methodology for Problem Solving. By utilizing the TRIZ Methodology, this study derives a method to design a variable mold, which is more efficient and can reduce costs compared with having to use several molds. To verify the suitability of the methods derived using the TRIZ technique, a forging analysis is performed on a transition nozzle using DEFORMⓇ, a commercial program for plasticity analysis, and the nozzle material is evaluated for damage as a result of deformation of the transition nozzle thickness. The derived methods can be applied to transition nozzle formation equipment to improve the efficiency of the formation process.
