An algorithm for modeling the filling of metal into a mold and solidification has been developed. This algorithm uses the implicit VOF method for a filling and a general implicit source-based method for solidification. The model for simultaneous filling and solidification is applied to the two-dimensional filling and solidification of a square cavity. The effects of the wall temperature and gate position on the solidification are examined. The mixed natural convection flow and residual flow resulting from the completion of a filling are included in this study to investigate the coupled effects of the filling and natural convection on solidification. Two different filling configurations (assisting flow and opposite flow due to the gate position) are analysed to study the effects of residual flow on solidification. The results clearly show the necessity to carry out a coupled filling and solidification analysis including the effect of natural convection.
Check valves used in vessels include shock-release function on piping system, aside from basic back flow prevention. However, proper and enough protection of system is not obtainable due to use of high-pressure and bulk fluids, resulting from enlargement of vessels. In this study, casting analysis of check valves protecting systems in flow path from water hammering or back flow is conducted, using Z-CAST program. Also, molten metal filling, flow analysis, solidification analysis and shrinkage cavity analysis are conducted. The main results are as following. Regarding filling of each risering, molten metal showed stable supply condition without being isolated. It was identified that the final solidification exists on risering, but shrinkage cavity possibly might happens at the point of isolation solidification.
The viscous plane stagnation-flow solidification problem is theoretically investigated. An analytic solution at the beginning of solidification is obtained by expanding the temperature and thickness of solidified layer in powers of time. An exact expression for the steady-state thickness of solidified layer is also obtained. The .fluid flow toward the cold substrate inhibits the solidification process. As Stefan number becomes larger, or Prandtl number becomes smaller, the solidification is more strongly inhibited by the fluid flow. The transient heat flux at the liquid side of solid-liquid interface is increased, as Stefan number or Prandtl number is increased.
A computer program has been developed for analyzing the two-dimensional, unsteady conservation equations for transport phenomena in the molten region of twin-roll continuous casting in order to predict the turbulent velocity, temperature fields, and solidification process of the molten steel. The energy equation of the cooling roll is solved simultaneously with the conservation equations of molten steel in order to consider heat transfer through the cooling roll. The results show the velocity, temperature and solidification pattern in the molten region with roll temperature as a function of time. The results for velocity and temperature fields with solidification are compared with those without solidification, giving different thermofluid characteristics in the molten region. We also investigated the effects of revolutional speed of roll, superheat and nozzle geometry on the turbulent flow, temperature and solidification in the molten steel and temperature fields in the cooling roll.
This study examined the casting analysis of fuel pressure regulator of LPI vehicles. We aims to predict all the phenomenon accompanied by flow and solidification in die casting, and maximize productivity and quality through optimal casting design. As a result of comparing Types A and B of casting design, it was found that the number of overflow affected flow, flowspeed and solidification temperature. And there was a minute difference between solidification temperatures at thick section of the spare parts. Solidification began at temperatures of $624^{\circ}C{\sim}630^{\circ}C$ but after the casting was completed, temperatures at the center of the parts were $600^{\circ}C{\sim}614^{\circ}C$ Temperature of molten metal showed optimal flow at temperature of $680^{\circ}C$. It began to solidity around at $650^{\circ}C$ and to be cooled between $580^{\circ}C{\sim}550^{\circ}C$ in high speed. When the process was analysed through a computer simulation, it was found that hardness of regulators manufactured through Type B of overflow was above $H_R60$.
In Lead-based reactor (LBR) severe accident, the meltdown and migration inside the reactor core will lead to fuel fragment concentration, which may further cause re-criticality and even core disintegration. Accurately predicting the migration and solidification behavior of melt in LBR severe accidents is of prime importance for safety analysis of LBR. In this study, the Moving Particle Semi-implicit (MPS) method is validated and used to simulate the migration and solidification behavior. Two main surface tension models are validated and compared. Meanwhile, the MPS method is validated by the L-plate solidification test. Based on the improved MPS method, the migration and solidification behavior of melt in LBR severe accident was studied furthermore. In the Pb-Bi coolant, the melt flows upward due to density difference. The migration and solidification behavior are greatly affected by the surface tension and viscous resistance varying with enthalpy. The whole movement process can be divided into three stages depending on the change in velocity. The heat transfer of core melt is determined jointly by two heat transfer modes: flow heat transfer and solid conductivity. Generally, the research results indicate that the MPS method has unique advantage in studying the migration and solidification behavior in LBR severe accident.
Finite element analysis tool was developed to analyze the casting process. Generally, casting process consists of mold filling and solidification. Both filling and solidication process were simulated simultaneously to investigate the effects of process variables and to predict the defect. At filling process, thermal coupling was especially considered to investigate thermal history of material during the filling stage. And thermal condition at the final stage of filling is used as the initial conditions in a solidification process for the exact simullation of the actual casting processes. At mold filling process, Lagragian-type finite element method with automatic remeshing scheme was used to find the material flow. A perturbation method with artificial viscosity is adopted to avoid numerical instability in low viscous fluid. At solidification process, enthalpy-based finite element method was used to solove the heat transfer problem with phase change. And elastic stress analysis has been performed to predict the thermal residual stress. Through the FE analysis, solidification time, position of solidus line, liquidus line and thermal residual stress are found. Through the study, the importance of combined analysis has been emphasized. Finite element tools developed in this study will be used process design of casting process and may be basic structure for total CAE system of castings which will be constructed afterward.
The transport phenomena in a wedge-shaped pool of twin-roll continuous caster are affected by the various operating parameters such as the melt-feed pattern, roll-gap thickness, melt-superheat, and casting speed. A computer program has been developed for analyzing the two-dimensional, steady conservation equations for transport phenomena during twin-roll continuous casting process in order to estimate the turbulent melt-flow, temperature fields, and solidification in the wedge-shaped pool. The turbulent characteristics of the melt-flow were considered using a low-Reynolds-number K-$\xi$ turbulence model. Based on the computer program, the effects of the different melt-feed patterns, roll-gap thicknesses, and superheats of melt on the variations of the velocity and temperature distributions, and the mushy solidification were examined. The results show that the liquidus line is located considerably at the upstream region, and in the lower region appear the well-mixed melt-flow and most widely developed mushy zone. Besides, the variation of melt-flow due to varying melt-feed patterns, affects mainly the liquidus line, and scarcely has effects on the solidus line in the outlet region.
This study investigates the problem of phase change from liquid to solid in the inviscid stagnation flow. The solution of dimensionless governing equations is determined by the three dimensionless parameters of (temperature ratio/conductivity ratio), Stefan number, and diffusi-vity ratio. The solution at the initial stage of freezing is obtained by expanding it in powers of time, and the final equilibrium state is determined from the steady-state governing equations. The equilibrium state is dependent on (temperature ratio/conductivity ratio), but is independent of Stefan number and diffusivity ratio. The effect of fluid flow on the pure conduction problem can be clearly seen from the solution of the initial stage and the final equilibrium state, and the characteristics of the solidification process for all the dimensionless parameters are elucidated.
A semi-solid forming technology has some advantages compared with conventional forming processes such as die casting, squeeze casting and hot/cold forging. In this study, the numerical analysis of semi-solid filling has been studied with solid fraction fs = 30% of A356 aluminum alloys. The finite difference program of two-phase flow model of Navier Stokes' equation coupled with heat transfer and solidification has been developed to predict a filling pattern, liquid segregation and temperature distribution of semi-solid metals. It gives die filling patterns and final solidification area. It can predict mechanical properties of semi-solid forming processes.
