Die Stress and Process Analysis for Condenser Tube Extrusion according to Chamber Height (접합실 높이에 따른 컨덴서 튜브 직접압출 공정 및 금형강도 해석)

  • In the case of hollow cylinder extrusion using porthole die, the effects of extrusion parameters-temperature, the speed of extrusion, the shape of the die and mandrel-on metal flow in porthole die extrusion of aluminum have been investigated. There have been few studies about condenser tube extruded by porthole die. This study was designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection according to variation of chamber length in porthole die. The welding chamber height in condenser tube was calculated by using finite element method. Forming analysis results for condenser tube would provide useful information for the optimal design of porthole die.

  • A new interfacial instability between two vertical fluid layers of different densities is studied. The two layers are flowing between two parallel vertical plates vertically upward or downward, forming counter- or concurrent flows. In order to extend the study to highly-nonlinear regime in future studies, a nonlinear interface evolution equation is derived, and the stability analysis is performed based on the evolution equation. Among the parameters studies are the ratios of the fluid densities and layer thicknesses and the net flow rate.

  • In this research, we developed a process design hot-forging technology that precisely forms an inner race. The inner race transmits power to a one-way clutch of an automatic transmission and minimizes the CNC machining allowance. For a multi-stage hollow shape (inner race), we proposed several shapes of blocker and finisher for the precision hot-forging process and analyzed the forging process using DEFORM. The hot-forging process was optimized for several parameters, such as metal flow pattern, forging defect, and forming load. Blockers and finisher dies in the hot-forging process were designed to select optimal shapes from finite element analysis, and experiments were conducted to optimize the hot-forging process.

  • The metal forming processes of aluminum alloy wheel forging at elevated temperature are analyzed by the finite element method. A coupled thermo-mechanical model for analysis of plastic deformation and geat transfer is adapted in the finite element formulation. In order to consider the strain-rate effects on material properties and the flow stress dependence on temperatures, rigid-viscoplasticity is introduced in this formation. In this paper, several process conditions were applied to the dimulation such as die speed, rib thickness, and depth of die cavity. Simulation results are compared, and discussed with each case. Metal flow, die pressure distributions, temperature distributions, velocity fields and forging loads are summarized as basic data for process design and selection of a proper press equipment.

  • In Semi-Solid Forging, it is necessary to control the forming variables accurately in order to make near-net-shape products. Generally, the defects of products may occur due to liquid segregation which can be caused by the degree of deformation and strain rate, and condition of friction in Semi-Solid Forging, where the segregation is to be predicted by flow analysis. This paper presents the feasibility of theoretical analysis model using the new yield function for compressible P/M materials which is proposed by Doraivelu et at. to the flow analysis of the semi-solid dendritic Sn-15%Pb alloys instead of adopting the yield criterion of Shima and Oyane which is used by Charreyron and Flemings. The simple compression process is taken into consideration as the model to confirm the usefulness of the adopted yield function. The distribution of the liquid fraction at various strains and strain rates in radial direction, and the influence of friction are estimated by upper-bound method.

  • The injector housing has two functions, namely, positioning the injector and protecting it from coolant. The conventional manufacturing process of the injector housing by machining has some drawbacks such as considerable loss of material and environmental pollution caused by excessive use of cutting oil. In this paper, precision cold forging is proposed as a new manufacturing process in order to improve these issues. A numerical study was conducted to compute the metal flow, strain, load and other process variables using DEFORM-2D, a finite element analysis(FEA) code for metal forming. Two process methods were investigated and optimal conditions were computed with the FEA code. A prototype was manufactured from the optimal process method and the metal flow and hardness were obtained from the prototype.

An Experimental Study on the Frost Prevention using Micro Liquid Film of an Antifreeze Solution

  • The effect of antifreeze solution liquid film on the frost prevention is experimentally investigated. It is desirable that the antifreeze solution spreads widely on the heat exchanger surface forming thin liquid film to prevent frost nucleation while having small thermal resistance across the film. A porous layer coating technique is adopted to improve the wettability of the antifreeze solution on a parallel plate heat exchanger. The antifreeze solution spreads widely on the heat exchanger surface with $100{\mu}m$ thickness by the capillary force resulted from the porous structure. It is observed that the antifreeze solution liquid film prevents a parallel plate heat exchanger from frosting. The reductions of heat and mass transfer rate caused by the thin liquid film are only $1{\sim}2%$ compared with those for non-liquid film surface.

  • High temperature deformation and softening behavior of SAF 2507 super duplex stainless steel (SDSS) has been investigated in connection with an FEM analysis of hot forging process. Flow curves at various strain rates and temperatures were determined first from compression tests, and the kinetics of dynamic recrystallization were also formulated through the analysis of load relaxation test results. Using the dynamic materials theory proposed by Prasad, the deformation behavior was effectively determined for various conditions. Constitutive relations and recrystallization kinetics formulated from the test results were then implemented in a commercial FEM code. The forming load as well as the distribution of recrystallized volume fraction after forging was successfully predicted by means of the flow stress compensation formulated upon the volume fraction of recrystallization and adiabatic heating.

천마 연소관 브라켓 가공공정 개선

  • 천마 연소관 및 Bracket는 고강도 특수강의 일종인 Maraging steel C-250 Grade로서 유동성형공정 (flow forming process: F/F) 및 용접공정을 거쳐 시효경화후의 경도(HRC 48-52)가 높아 절삭가공 및 Tapping에 어려움이 있다고 판단되어 브라켓 밀링가공(Tapping포함)을 시효경화공정 이전에 완성하는 것으로 공정 FLOW를 설정하였으나, 시효경화 시 유동성형공정 잔류응력 및 재질특성에 의한 수축, 변형 등으로 도면상 요구된 품질(형상 및 위치공차) 만족이 미흡하였을 뿐만 아니라 오히려 전체 공정 수만 증가하였음. 따라서 연소관 및 Bracket 완성가공을 시효경화 후에 실시하는 것으로 공정 개선 하고자 시험 작업한 결과, 선삭, 밀링작업등 다른 기계가공 공정의 문제점은 대부분 해결할 수 있었으나, Tapping공정만은 해결할 수 없어서 진정한 공정개선을 기할 수 없었음. 그러나, 제품의 품질 및 생산성을 고려 시효경화 후 Tapping 공정실시 필요성이 강력히 대두되어 Maraging steel 재질특성에 적합한 공구 및 작업조건을 검토, 설정 시험작업 함으로써 공정개선을 이룰 수 있었음.

Effect of the Pressure Formation at the Tip of the Melt Delivery Tube in Close-coupled Nozzles in Gas Atomization Process

  • Close-coupled atomizers are of great interest and controlling their performance parameters is critical for metal powder producing and spray forming industries. In this study, designed close-coupled nozzle systems were used to investigate the effect of the nozzle types and protrusion length of the melt delivery tube on the pressure formation at the melt delivery tube tip. The observed metal flow rate was not behaving as what was earlier assumed, namely that, deeper aspiration enhanced metal flow rate. Higher aspiration pressure at the tip of the melt delivery tube increases the stability of atomization process.
