  • Explicit dynamic finite element analysis has been used widely in the field of sheet metal forming. However in using the analysis technique there are some parameters which are not clearly defined so that engineers may obtain inaccurate solutions In the present study parameters such as time step damping ratio penalty constant and punch speed were investigated on their influence to the solution behavior. Considered forming processes are plane stain bending by a punch and axisymmetric deep drawing.

  • In the present work computations are carried out for analysis of complicated sheet metal forming process such as forming of a rear hinge. Finite element formulation using dynamic explicit time integration scheme and step-wise combined Implicit/Explicit scheme are introduced for numerical analysis of sheet metal forming process. The rigid-plastic finite element method based on membrane elements has long been employed as a useful numerical technique for the analysis of sheet metal forming because of its time effectiveness. The explicit scheme in general use is based on the elastic-plastic modelling of material requiring large computation time. In finite element simulation of sheet metal forming processes, the robustness and stability of computation are important requirements since the computation time and convergency become major points of consideration besides the solution accuracy due to the complexity of geometry and boundary conditions. The implicit scheme employs a more reliable and rigorous scheme in considering the equilibrium at each step of deformation, while in the explicit scheme the problem of convergency is eliminated at the cost of solution accuracy. The explicit approach and the implicit approach have merits and demerits, respectively. In order to combine the merits of these two methods a step-wise combined implicit/explicit scheme has been developed.

  • Mechanical strength of functionally graded composite plates that composed of ceramic, functionally graded material and metal layers is investigated using 3-D finite element method. In FGM layer, material properties are assumed to be varied continuously in the thickness direction according to a simple power law distribution in terms of the volume fraction of a ceramic and metal. The 3-D finite element model is adopted by using an IS-node solid element to analyze more accurately the variation of material properties in the thickness direction. Numerical results are compared with those of the previous works.   • The effect of a ceramic ball inclusion on densification behavior of a metal powder compact was investigated under cold isostatic pressing, pressureless sintering and hot isostatic pressing. To simulate those processes, proper constitutive models were implemented into a finite element program (ABAQUS). Measured density distributions of metal powder compacts were also compared with finite element results and showed the same trend with simulated results. Residual stress distributions were calculated by finite element analysis to study the effect of ceramic ball inclusions with different thermal expansion coefficients. The higher residual stress was observed in a metal powder compact when the difference between thermal expansion coefficients for a ceramic ball and metal powder became larger. Samples produced by Wing showed more uniform density distributions and lower residual stresses compared to those by sintering after cold isostatic pressing. For various sizes of ceramic ball inclusions, densification and deformation of powder compacts were also studied during hot isostatic pressing.

Weld Residual Stress According to the Ways of Heat Input in the Simulation of Weld Process using Finite Element Analysis (유한요소법을 이용한 용접공정 모사 시 입열 방법에 따른 용접잔류응력의 영향)

  • This paper is to discuss distribution of welding residual stresses of a ferritic low alloy steel nozzle with dissimilar metal weld using Alloy 82/182. Two dimensional (2D) thermo-mechanical finite element analyses are carried out to simulate multi-pass welding process on the basis of the detailed and fabrication data. On performing the welding analysis generally, the characteristics on the heat input and heat transfer of weld are affected on the weld residual stress analyses. Thermal analyses in the welding heat cycle process is very important process in weld residual stress analyses. Therefore, heat is rapidly input to the weld pass material, using internal volumetric heat generation, at a rate which raises the peak weld metal temperature to $2200^{\circ}C$ and the base metal adjacent to the weld to about $1400^{\circ}C$. These are approximately the temperature that the weld metal and surrounding base materials reach during welding. Also, According to the various ways of appling the weld heat source, the predicted residual stress results are compared with measured axial, hoop and radial through-wall profiles in the heat affected zone of test component. Also, those results are compared with those of full 3-dimensional simulation.

Finite Element Modeling of Rubber Pad Forming Process (고무 패드 성형 공정의 유한요소 모델링)

  • For investigating rubber pad sheet metal forming process, the rubber pad deformation characteristics as well as the contact problem of rubber pad-sheet metal has been analyzed. In this paper, the behavior of the rubber deformation is represented by hyper-elastic constitutive relations based on a generalized Mooney-Rivlin model. Finite element procedures for the two-dimensional responses, employing total Lagrangian formulations are implemented in an implicit form. The volumetric incompressibility condition of the rubber deformation is included in the formulation by using penalty method. The sheet metal is characterized by elasto-plastic material with strain hardening effect and analyzed by a commercial code. The contact procedure and interface program between rubber pad and sheet metal are implemented. Inflation experiment of circular rubber pad identifies the behaviour of the rubber pad deformation during the process. The various form dies and scaled down apparatus of the rubber-pad forming process are fabricated for simulating realistic forming process. The obtaining experimental data and FEM solutions were compared. The numerical solutions illustrate fair agreement with experimental results. The forming pressure distribution according to the dimensions of sheet metal and rubber pads, various rubber models and rubber material are also compared and discussed.

  • Laminate structures are used in the automobile, aerospace, and display industries. The advantages of fiber metal laminates are well known. Fiber metal laminates are useful for reducing the weight and improving impact resistance . However, currently, the mechanical properties of fiber metal laminates are not derived. In this paper, we use thickness as a factor for comparing the properties of laminates of various thickness combinations. The properties fiber metal laminates are analyzed using design of experiments. In addition, the finite element method is used to analyze elastic and plastic strains of fiber metal laminates and aluminum plates. The final goal of this paper is to find a suitable finite element model of fiber metal laminates under bending.

  • The explicit scheme for finite element analysis of sheet metal forming problems has been widely used for providing practical solutions since it improves the convergency problem, memory size and computational time especially for the case of complicated geometry and large element number. The explicit schemes in general use are based on the elastic-plastic modelling of material requiring large computation time. In the present work, rigid-plastic explicit finite element method is introduced for analysis of sheet metal forming processes in which plane strain normal anisotropy condition can be assumed by dividing the whole piece into sections. The explicit scheme is in good agreement with the implicit scheme for numerical analysis and experimental results of auto-body panels. The proposed rigid-plastic explicit finite element method can be used as robust and efficient computational method for prediction of defects and forming severity.

In the present work, a basic formulation for rigid-plastic explicit finite element analysis of plain strain sheet metal forming problems has been proposed. The effect of some basic parameters involved in the dynamic analysis has been studied in detail. Thus, the effective ranges of parameters have been proposed for numerical simultion by the rigid-plastic explicit finite element method. A direct trial-and-error method is introduced to treat contact and friction. In computation, sheet material is assumed to possess normal anisotropy and rigid-plastic workhardening characteristics. In order to show the validity and effectiveness of the proposed explicit scheme, computations are carried out for cylindrical punch stretching and the computational results are compared with those by the implicit scheme as well as with a commercial code. The proposed rigid-plastic exlicit finite element method can be used as a robust and efficient computational method for analysis of sheet metal forming.

  • Process optimization is carried out to determine process parameters which satisfy the given design requirement and constraint conditions in sheet metal forming processes. Sensitivity -based-approach is utilized for the optimum searching of process parameters in sheet metal forming precesses. The scheme incorporates an elasto-plastic finite element method with shell elements . Sensitivities of state variables are calculated from the direct differentiation of the governing equation for the finite element analysis. The algorithm developed is applied to design of the variablc blank holding force in deep drawing processes. Results show that determination of process parameters is well performed to control the major strain for preventing fracture by tearing or to decrease the amount of springback for improving the shape accuracy. Results demonstrate that design of process parameters with the present approach is applicable to real sheet metal forming processes.
