박판 딤플 성형을 위한 유한요소해석 및 성형성 평가 (Finite Element Analysis and Formability Evaluation for Dimple Forming with Thin Sheet Metal)

  • Nowadays, Exhaust Gas Recirculation(EGR) Cooler is one of the most favorite systems for reducing the generation amount of $NO_x$ and other particle materials from vehicles burning diesel as fuel. Efficiency of the system is mainly dependent on its heat transfer efficiency and this ability is affected by net heat transferring area of the system. For that reason, several types of heat transfer tube such as dimple, wrinkle and spiral types that have large net area are used. However, it is difficult to manufacture the rectangular tube with dimpled type structure because it experiences too much strain around the rectangular tube surface during the forming process. For that reason, in this study, numerical simulation for forming process of non-symmetric dimple shape on a thin sheet metal was carried out. Furthermore, theoretical forming limit curves(forming limit diagram, forming limit stress diagram) were proposed as criteria of formability evaluation. From the results of finite element simulation in view of stress and strain distribution, it is found that the designed process has robustness and feasibility to safely manufacture the dimpled rectangular tube.

  • In this study, in order to get the forming limit of AHSS sheet in the negative minor strain region, the shapes of die corner and drawbead are redesigned by employing the Taguchi's design of experiment method and the FEM forming simulation. With the redesigned FLD tool, the forming limit tests of automotive multi-phase(Dual Phase and Complex Phase) steel sheets which induce the normal fractures on the blank are performed.

핵연료 지지격자 성형을 위한 Zircaloy-4와 Zirlo 판재의 성형한계도 예측 (Forming Limit Diagrams of Zircaloy-4 and Zirlo Sheets for Stamping of Spacer Grids of Nuclear Fuel Rods)

  • 본 연구에서는 핵연료 지지격자체의 재료인 Zircaloy-4 와 Zirlo 판재의 이론적 성형한계 예측모델을 제시했다. 먼저 인장시험 및 이방성시험으로 응력-변형률곡선과 이방성계수를 획득했으며, NUMISHEET 96을 따르는 돔장출시험으로 두 재료의 실험적 성형한계도들을 얻었다. 이론적 성형한계도는 성형한계모델과 항복조건의 영향을 받는다. Swift 확산네킹이론, Marciniak-Kuczynski 의 재료결함 모델, Storen-Rice 의 정점이론을 이용해 부변형률이 양인 구간에서의 성형한계 곡선을 구했으며, 부변형률이 음인 구간에는 Hill 의 국부네킹 이론을 적용했다. 또한 재료이방성을 고려하기 위해 Hill 48, Hosford 79 항복조건을 사용 했다. Swift 확산네킹모델 (Hill 48 항복조건 적용)과 Hill 모델은 각각 변형률비가 양과 음인 영역에 대해 Zircaloy-4의 성형한계도를 비교적 정확히 예측하며, Zirlo의 성형한계도는 Hosford 79 항복조건 (a = 8)을 적용한 Storen-Rice 모델로 나타낼 수 있다.

  • The current study aims to predict the forming limits considering the deformation characteristics of tailor rolled blank(TRB) during hot stamping. The formability of TRB is affected by the TRB line orientation because elongations change due to the intrinsic geometry within the sheet. To evaluate the forming limits, Nakazima tests were conducted at elevated temperatures with different TRB line orientations. Forming limit diagrams(FLD) of TRB can be predicted by an interpolating equation based on the Nakazima test. Predicted FLDs were used in FE-simulations of a rectangular drawing. The predicted limit drawing height was compared with experimental results. The simulation results show good agreement with the experimental ones with an error range of 3%.

  • Recently, as the industrial demand for small quantity batch production of sheet metal components, the application of dieless forming technology to production of these component rise with the advantages of the reduction in manufacturing cost and time. In dieless forming processes, the determination of moving path of tool plays an important role in producing successfully formed parts. In order to obtain the optimized moving path of tool avoiding forming failure, it is necessary to examine the forming limit of sheet material. Therefore, in this study, as the new criterion to evaluate the formability of sheet material in dieless forming processes FDD(feeding depth diagram) with respect to feeding depth and punch diameter is proposed. Thus, the FDD for the sheet materials of STS304 and Ti-grade2 were obtained from a series of FDT(feeding depth test). In addition the possibility of the application of FLD in judging forming severity in dieless forming processes was investigated by comparing the results of FE analyses based on FLD and experimental FDT.

  • 자동차 산업에서 대기오염을 줄이고 연비를 향상시키기 위해 경량화가 중요한 과제로 여겨지고 있다. 이를 위해 알루미늄 소재의 적용이 증가하고 있다. 판재를 차체에 적용하기 위해서는 주로 프레스 가공 공정을 거치게 된다. 이때, 재료, 제품설계 및 프레스 공정의 부적절한 가공 변수의 사용으로 인하여 파단, 주름, 및 스프링 백 등에 의한 다양한 형태의 가공 불량이 발생한다. 따라서 이들 변수들의 적절한 조화 뿐 만 아니라 엄격한 공정 관리가 요구된다. 이에 본 연구에서는 자동차 판재에 주로 사용되는 Al5454 재료에 대한 이론적으로 유도한 소성 불안정 조건을 구하고, MATLAB을 이용하여 성형 한계도를 도출하였다. 또한, 장출 인장 실험을 통해 얻어진 실험값과 이론적으로 도출한 성형 한계도와의 비교를 수행하였다.

  • To reduce the weight of the car and ensure the safety of the driver while driving, the existing 440 MPa-class mounting bracket was treated at 590MPa to improve collision safety and secure the weight of the vehicle body. The following conclusions were drawn from the tensile test, forming analysis, and springback prediction. In the formability and springback analyses using FLD, it could be confirmed that bending was an essential process because the formability and flatness were much better when bending was added than when bending was not applied. Based on the research results, it was deduced that the mold design was necessary so that the molding was carried out at a strain rate of 20% or less for stable molding.

  • The shell part is made of 2-layered blank because of functional requirements. To investigate the draw formability in this kind of part, the 2-layered sheet metal forming analysis process should be stipulated. First of all, treatment of contact with each blank must be considered to prevent the penetration on the each blank. Subsequently, applying the draw bead force is considered carefully because application of drawbead force for analysis is different with equivalent drawbead force. Formability as like crack, neck and wrinkles is estimated by FLD(Forming Limit Diagram) and thinning. A feasibility of the 2-layered sheet metal forming analysis process study is verified compare 2-layered sheet metal forming analysis with experimental results.

  • The numerical simulation of the Forming Limit Diagram(FLD) test was carried out to calculate the limiting dome height(LDH: ISO12004-2) for aluminum alloy sheet Al6061-T6. The finite element analysis was used as an effective method for evaluating formability and diagnosing possible production problems in sheet stamping operations. To predict fracture during the stamping process, several failure models such as Cockcroft-Latham, Rice-Tracey, Brozzo and ESI-Wilkins-Kamoulakos(EWK) criteria were applied. The predicted results were discussed and compared with the experiments for Al6061-T6.
