Analysis of axisymmetric extrusion through curved dies by using the method of weighted residuals (가중잔류항법을 이용한 곡면금형의 축대칭 전방압출해석)

  • The paper is concerned with the analysis of axisymmetric forward extrusion by using the method of weighted residuals. In the method of weighted residuals, the flow function and the stress functions are assumed so as to cover the global control volume. The derived stress and strain components are used to formulate a constitutive equation in the error form, so that the error is minimized to determine the stress and strain components. The method of least squares is then chosen for the minimization of errors. The distribution of stresses and strains and the forming load are determined for the workhardening material considering the frictional effect at the die surface. The computed results are very similar to those obtained by the finite element method. The method is simpler in application and requires less computational time than the finite element method. Experiments are carried out for aluminum and steel specimens using curved dies. It is found that the experimental observation is mostly in agreement with the computed results by the method of weighted residuals.

Effect of Punch Design and Flow Stress on Frictional Calibration Curve in Boss and Rib Test (보스-리브 시험 시 마찰보정선도에 대한 펀치형상 및 유동응력의 영향)

  • Recently, boss and rib test based on backward extrusion process was proposed to quantitatively evaluate the interfacial friction condition in bulk forming process. In this test, the tube-shaped punch with hole pressurizes the workpiece so that the boss and rib are formed along the hole and outer surface of the punch. It was experimentally and numerically revealed that the height of boss is higher than that of the rib under the severe friction condition. This work is focused on the effect of the punch design and flow stress on deformation pattern in boss and rib test. From the boss and rib test simulations, it was found that there is slight variation in both the heights of boss and rib according to the length of punch land, nose radius, and face angle. However the hole diameter of the punch and the clearance between the punch and die have a significant influence on the calibration curves showing the heights of the boss and rib. In addition, the effect of flow stress on the calibration curves was investigated through FE simulations. It was found that there is no effect of strength coefficient of the workpiece on the calibration curves for estimation of friction condition. On the other hand, the strain-hardening exponent of the workpiece has a significant influence on the calibration curve.

Development of Process Planning System for Cold Forging of Non-axisymmetric Parts (비축대칭 제품의 냉간단조 공정설계시스템의 개발)

  • A process planning system for cold forging of non-axisymmetric parts of comparatively simple shape was developed in this study. Programs for the system have been written with Visual LISP in AutoCAD. Shape of the product must be drawn with the solid line and the hidden line, and with the plane and front view, as well. At the plane, the system recognizes the external shape of non-axisymmetric portions - the number of the sides of the regular polygons and the radii of circles inscribing and circumscribing the polygon. At the front view, the system cognizes the diameter of axisymmetric portions and the height of the primitive geometries such as polygon, cylinder, cone, concave, convex, etc. The system perceives that the list developed from the solid line must be formed by the operation of forward extrusion or upsetting, and that the list developed from the hidden line must be formed by the operation of backward extrusion. The system designs the intermediate geometries again by considering clearance between workpiece and die, and then finally the billet diameter, in reverse order from the finished product, on the basis of volume constancy and using the operations, the forming sequence, the number of operations and the intermediate geometries which were already designed. The design rules and knowledges for the system were extracted from the plasticity theories, handbook, relevant reference and empirical knowledge of field experts. Suitability of the process planning was analyzed using SuperForge of FVM simulation package. The results of analysis showed good formability.

  • Weight reduction is increasingly being considered very important in light of air pollution and the exhaustion of resources. As a result, many automotive components are being replaced by Al and Mg alloys, and studies are increasingly focusing on the same. However, the use of Mg alloys is limited because they have higher material cost and lower productivity owing to the difficult forming conditions compared with Al alloys. In this study, the tube extrusion process conditions of an automotive bumper back beam were analyzed using FEA. Material tests were performed to determine the properties, and experiments and analyses for a simple shape were performed to define the data for heat generation during plastic deformation. Then, the analyses of the product were carried out by considering various temperatures and ram speeds. The conditions were then established, and a product without surface defects was extruded successfully.

  • In this paper, back pressure forging processes of which back pressures are exerted by mechanical forces including spring reaction are simulated by three-dimensional finite element method. The basic three-dimensional approach extended from two-dimensional approach is accounted for. An axisymmetric backward and forward extrusion process having a back pressing die, which is exposed to oscillation of forming load due to variation of reduction ratios with stroke and its related frequent variation of major deforming region, is simulated by both two and three dimensional approaches to justify the presented approach by their comparison. A three-dimensional forging process having a back pressing die attached to the punch by a mechanical spring is simulated and the results are investigated to reveal accuracy of the presented approach.

  • Cropping metal materials is widely used for feeding processes of various forming method, such as forging, extrusion, drawing, and upsetting. However, cropping has many weak points, which are material loss in part of cutting, chip creation, and much use of lubrication oil, etc. In this study, instead of cropping, a novel process is proposed to cut metal materials, especially stainless steel bar which is known very difficult to crop. Results of FE-analysis will be shown to verify the proposed method comparing with those of the conventional cropping process. Also, fitting products were successfully forged using the fabricated billet by the proposed process.

  • Finite element simulations are being widely used to increase the efficiency and effectiveness of design of bulk metal forming processes. In such simulations, proper consideration of friction condition is crucial in obtaining reliable results. For this purpose, tip test based on backward extrusion was proposed recently. In this lest, a cylindrical billet is positioned in a shallow groove of a counter punch for centering purpose and formation of a radial tip is induced on the extruded end of the workpiece. In this study, the effect of centering groove on tip test was investigated. The quantitative ratio of the shear friction factors between the punch and die was numerically determined depending on the shape of centering groove. Also, surface expansion and pressure distribution along the punch and die were considered in order to better understand the reason that friction condition at the punch compared to the one of die was more severe.

  • The automotive weather strip has the functions isolating of dust, water, noise and vibration from outside. The core of weather strip is made of steel with stiffness. By using the wire formed as the core of weather strip, weight can be reduced as much as 35% by comparing with existing steel core. For this reason, forming wire is necessary to keep the zigzag shape as it is. The deformation which is occurred during forming process can be predicted and it can be used in case of manufacturing dies through CAE. In this paper, rolling process conditions are deduced and the springback amount is predicted after rolling process by using the simulation. The springback amount of product is measured by using optical microscope, and measurement result is compared with the simulation result of springback as the same condition. The suitable gap between dies to compensate springback after rolling process is predicted through simulation and it is used for manufacturing dies.

  • The process design of forward Extrusion and Upsetting of Axi-symmetric part has been studied in this paper. During the cold forging product; auto transmission Solenoid Valve part, the defects such as folding and under-fill can be appeared by the improperly controlled metal flow. In this study, to reduce the folding and under-fill the design of experiments has been used to find out the significant design variables in the design of forging process. This paper deals with an Process Planning with which designer can determine operation sequences even after only a little experience in Process Planning of Multi-Former products by multi-stage former working. The approach is based on knowledge-based rules, and a process knowledge-base consisting of design rules is built. Based on the systematic procedure of process sequence design, the forming operation of cold forged auto transmission Solenoid Valve part is analyzed by the commercial Finite Element program, DEFORM/2D.
