High Speed Machining Considering Efficient Manual Finishing Part I: Phase Shift and Runout Affecting Surface Integrity (고속 가공을 이용한 금형의 효율적 생산 제 1 부: 이송 위상차와 런아웃이 가공면에 미치는 영향)

  • In this work, the surface integrity smoothened with a ball end mill was investigated. Because surface integrity mainly affects the manual finishing process, $RV_{AM}$(Remaining Volume After Machining) was introduced, and it gives the relation between machining process and finishing process. Runout and phase shift which adversely affect surface integrity were considered in the generation of surface topography. Cutting points in ball end milling were identified with positional vectors and a set of vectors which have the minimum height in unit area was selected for the generation of surface and $RV_{AM}$. $RV_{AM}$ variation according to runout and phase shift was calculated and experimentally verified in proposed HSM conditions for mold machining. From the simulations and the experiments, a desirable High Speed Machining condition was suggested.

  • Recently, environmental pollution has become a significant problem in industry and many researches have been investigated in order to preserve the environment. Environmentally conscious machining and technology have more and more important position in machining process. In the milling process, the cutting fluid has greatly bad influence on the environment. In this study, the machining of blade parts(12Cr steel) using the cutting fluid, compressed cold air and oil mist etc., also, the productivity and the surface topography was improved by using new end-mil tool considering tool material and shape.

A study on machining conditions on surface roughness in EPS End-milling (EPS 엔드밀 가공 시 표면 거칠기에 미치는 가공조건에 관한 연구)

  • EPS used in lost foam casting elastic modulus is extremely low. So it is necessary to derive machining conditions for effective cutting. Therefore this study were analyzed end-milling machining conditions to affecting the surface roughness of EPS foam. The machining conditions were set to depth, feed, and RPM at 3-level. And 18experimental conditions were derived using mixed orthogonal array. The most important condition for surface roughness is RPM. In addition, RPM machining condition range test that can realize surface roughness less than $10{\mu}m$ was performed. he range of RPM conditions is more than 15,000. However the range of RPM conditions is a condition that is difficult to use in actual field. In the future variance analysis and experiments are needed to derive the range of machining conditions available.

  • The purpose of this study is to suggest the machining technique of the constant control of cutting speed in order to improve precision machining and tool life in high speed machining using ball end mill. Cutting speed is changed in machining free form surface like free form surface. So, we don't have supreme surface form and toll life on machining. The way to solving this problem is that we should be settled to optimal cutting speed in free form surface machining. And, to improve precision machining is executed high speed machining method to output optimum NC data with developed constant control of cutting speed program after modeling of CAD/CAM. In this paper, a comparison was made of the cutting precision and tool life in conventional cutting and those in free form surface machining applying the program developed.

Machinining of Specular Hologram using End-mill Technology (엔드밀 가공을 이용한 스페큘러 홀로그램 제작)

  • The specular hologram is one type of hologram, and it consists of many arcs. They are very easy to fabricate and can even be machined by hand and a compass. In this study, we designed two squares having different depths and consisting of many arcs, after which we machined the arcs using end-mill technology. The width of the machined arcs showed high repeatability. Moving tracks were observed on the bottom surface, and top burrs were noted. In spite of them, the phenomenon of the specular hologram was observed when an observer and a light source stood on the same side. The two squares seemed to have different depths when they were observed from the left and right directions. In this study, it was verified that a specular hologram can be manufactured by end-mill technology.

  • In this study, the effect of the helix angle and rake angle of a flat end-mill in the milling of titanium alloy was investigated. Tool shape parameters such as helix angle and rake angle affect the cutting force, cutting zone temperature, vibration, and chip flow mechanism, which in turn determine tool life, surface integrity, and dimensional accuracy of the milling process. To investigate the effect of the helix and rake angles, a certain range of parameters was selected, and three-dimensional tool models were generated for finite element analysis (FEA) for each case. The cutting force and pressure on the tool flank face and rake face were investigated by FEA. Further, several tool models were proposed for machining tests. The cutting force characteristics were investigated by the machining tests.

Optimal Cutting Condition in Side Wall Milling Considering Form Accuracy (측벽 엔드밀 가공에서 형상 정밀도를 고려한 최적 절삭 조건)

  • In this paper, optimal cutting condition to minimize the form error in side wall machining with a flat end mill is studied. Cutting forces and tool deflection are calculated considering surface shape generated by the previous cutting such as roughing. Using the form error prediction method from tool deflection, optimal cutting condition considering form accuracy is investigated. Also, the effects of tool teeth number, tool geometry and cutting conditions on form error are analyzed. The characteristics and the difference of generated surface shape in up and down milling are discussed and over-cut free condition in up milling is presented. Form error reduction method through successive up and down milling is also suggested. The effectiveness and usefulness of the presented method are verified from a series of cutting experiments under various cutting conditions. It is confirmed that form error prediction from tool deflection in side wall machining can be used in optimal cutting condition selection and real time surface error simulation for CAD/CAM systems. This study also contributes to cutting process optimization for the improvement of form accuracy especially in precision die and mold manufacturing.

Machining Characteristics in High Speed Endmill Operation Considering Clearance Angle (엔드밀 가공 시 여유각을 고려한 가공특성)

  • The objective of this research is to investigate the effect of clearance angle on cutting performance in high speed end milling operation. The tool geometry parameters have complex relationship with cutting process parameter. In order to explain the effect of clearance angle, 2D turning operation in lathe and end milling operations are performed. Tools with different clearance angles are manufactured. Cutting forces, machining accuracy and tool life are examined according to the change of clearance angle. As clearance angle increases, cutting force decreases and machining accuracy improves. But it has been proved that there exists the optimal clearance angle according to the diameter of end mill for maximum tool life which is measured by frank wear.

  • As tools for machining precision components, end mills and ball end mills are widely used. For the end mills have longer cylindrical shape comparing diameter, liable to deflect and induce deterioration of surface roughness. Tool geometry parameters and cutting process have complex relations with each other. So, It is hard to determine hew to select optimal tool geometry. So, to improve the stiffness, relationship between cutting process and tool geometry must be studied. In this study, relations between grinding wheel geometry, setting condition and tool geometry are revealed. For the purpose of studying relations between each parameter, the equivalent diameter of tool has been calculated assuming tool as a simple beam. By the various cutting simulations and experiments, tool geometry and cutting process has been studied.

  • In this study, screw machining system by use of a rotational tool such as an end-mill or a face cutter with Y axis off-set on a CNC turing center was developed for quick machining. In this system, It was possible to use different tools for different processes, and by off-setting the tool in Y direction by calculated amount it was possible to avoid tool interference problem which could occur within the central area at the end of a tool. In addition, machining a screw with a helix of up to 3 different leads combined and with tapered minor diameter was possible.
