This paper deals with a usefulness verification of stretch forming process using flexible die. The stretch forming method is widely used in aircraft and high-speed train industries for manufacturing of skin structure, which is made of sheet metal. A great number of solid dies are originally used and developed for specific shapes with respect to different curvature radii of the skin structures. Accordingly, flexible stretch forming process is proposed in this study. It replaces the conventional solid dies with a set of height adjustable discrete punches. A usefulness of the flexible die is verified through extensive numerical simulations of the stretch forming process for simply curved sheet plate. The elastic recovery is considered and formability evaluations are conducted through a comparison of symmetry plane configurations.
In the recent years the using of low-density material such as high-strength Al alloy on the various industries is becoming light-weight. High strength and hollow Al alloy is good material for stiffness and recycling. Therefore the advanced manufacturing technology with Al alloy is continuously required in many industrial fields. In this study simplified hallow rectangular section of Al alloy is analyzed by FE analysis. Bending stress is affected punching and rotating of wing-die. The analysis of press bending is preformed at first. The elastic recovery value of component and stress distribution acting from the result of the bending angle of three types were obtained. The designed precesses were analyzed by the commercial FE code, Deform-3D. Forming dies for each process were designed and prototypes were manufactured by the verified forming process. Some of the important features of design parameters in the press bending were reviewed.
A high strength steel sheet (HSSS) has widely used to improve the specific rigidity of parts and the safety of the passenger in automotive industries. However, the HSSS is difficult to manufacture precise parts through a forming process due to the reduced elongation and the increased elastic recovery. The goal of the paper is to investigate the improved design of bending dies for DP590 HSSS. The over forming type bending dies with cam systems added to the side of the formed part is proposed to improve the quality of the part. The effects of the die design and the forming parameter on formability and elastic recovery characteristics is examined using finite element analyses (FEAs). From the results of FEAs, proper die design and forming parameters are predicted.
In the drawing of large size automotive panels, elastic deflection of die components is induced by the contact force between them. The deflection is nonuniform and locally distributed, and results in nonuniform material flow. In order to arrange such a nonuniform die gap, a correcting operation, so called die spotting, is inevitable, which requires trial and error works and consuming time. A prediction of the bending deflection prior to a try-out must be useful to reduce the die spotting time. In this study, drawing process of a front fender is simulated first. and the deflection of the blank holder is calculated from the contact force imposing on th blank holder. The balance block heights ensuring a uniform deflection are optimized by the analysis and design of experiments.
The conventional closed-die forging processes had been applied to forging of the spur gears. But this type process requires high pressure. The commercial finite element analysis code ANSYS for the stress and elastic deformation of non-axisymmetric die was adopted in this study. In the non-axisymmetric die such as gear forging, maximum stresses were imposed on the tip of the gear tooth. When the stress exceeds yield strength of insert die, many approaches were attemped to prevent the die failure. Good shaped products are forged successfully. This type process could by used as an advanced technique to replace conventional hobbing process of gear.
The formation of surface defects associated with Jotting in injection molding is related to the geometries of cavity and fate, operational conditions and the rheological properties of polymer. In this study we have examined jetting phenomena in injection molding process for the throe kinds of PCs which have different molecular weights and structures, PBT and PC/ABS alloy with several injection speeds. We have used various cavity shapes those are tensile, flexural and impact test specimens with various gates and cavity thicknesses. Through this study we have observed that the jetting is related to the dic swell of material. This means that the jotting is strongly affected by the elastic flow property rather than the viscous flow property in viscoelastic characteristics of molten polymer. Different resins have different elastic properties, and elastic flow behavior depends on the shear rate of flow, i.e. injection speed. Large die swell would eliminate jetting however, the retardation of die swell would stimulate jetting. In the point of mole design, reducing the thickness ratio of cavity to gate can reduce or eliminate jetting regardless of amount of elasticity of polymer melt.
This paper presents a rigid-plastic finite element method to handle the frictional contact problem between two deformable bodies experiencing large deformation. The variational formulation combined with incremental quasi-static model is employed for treating the contact boundary condition. The frictional behavior of the model obeys Coulomb's law of friction. The proposed contact algorithms are classified into two categories, one for searching contacting nodes and the other for calculating contact forces at the contact surface. A slave node and master contact segment are defined using the geometric condition of finite elements on the contact interface. A shape error of the sheet metal product made by a flexible stretch forming process is occurred by a various forming parameters. A die used in the flexible stretch forming is composed of a punch array to obtain the various objective surfaces using only one die. But gaps between the punches induce the shape error and the defect such as a scratch. Forming parameters of the punch size and the elastic pad to prevent the surface defect must be considered in the flexible die design process. In this study, tendency analysis of shape error according to the forming parameters in the flexible stretch process is conducted using a finite element method. Three forming parameters, which are the punch size, the objective curvature radius and the elastic pad thickness, are considered. Finite element modeling using the punch height calculation algorithm and the evaluation method of the shape error, which is a representative value for the formability of formed surface, are proposed. Consequently, the shape error is in proportion to the punch size and is out of proportion to the objective curvature radius and the elastic pad thickness.
